Finding ways to increase machine tool cutting time is one of the greatest challenges businesses face today.Two tool-related activities tool change and setup/gaging consume 25% to 40% of available production time. To reduce thisdowntime, Kennametal recommends the implementation of a Machine Utilization Strategy (MUS). A strategy is includes the products, technologies, and procedures that produce the greatest amount of utility from capital equipment. Listed below are the products and services recommended by Kennametal to provide the most significant cost savings as part of an MSU implementation. 1. KM Quick Change Tooling reduces downtime by reducing tool change and set-up time 2. Advanced Cutting Tool Materials increase production by utilizing the most advanced cutting tools that enable you to run faster and longer between tool changes. 3. Tool Kitting provides all the tooling necessary (including fixturing) to complete a production run or shift of operation. 4. Pre-Gaged Tooling eliminates time spent measuring cuts during the set-up process, reduces the risk of human error at the machine control, and provides a quick and efficient method for changing worn tools. 5. Kennametal Advanced Tool Management System (KATMS) specifically designed to facilitate the effective management of cutting tools, but is equally effective in controlling other types of inventory and consumable goods. With this manufacturing strategy, you can transfer tool maintenance from the machine tool to the tool room. This will improve tool maintenance, increase machine up time and productivity, and decrease nonconforming percentages. Main KM

KM Tooling System OverviewThe Kennametal KM Quick-Change Clamping System is the first step in achieveing maximum machine output. Please refer to the Kennametal Machine Utilization Strategy for more information on how KM can help you to increase your machine through put.

Clamping MechanismThe KM clamping mechanism fits inside the taper shank of the KM unit and utilizes two angled holes, called ball tracks, machined through the shank. In order to produce a system with a high mechanical advantage and low frictional losses, precision hardened steel balls enable the pull-back force to the KM units. These locking balls are forced radially outward by a wedge-shaped piece called the lock rod. The combination of angles on the lock rod and in the ball tracks results in a 3.5:1 mechanical advantage. High clamping forces are produced with minimal input forces. The side activation design also permits the clamping mechanism to fit in a length and diameter equal to the respective system size.

KM CouplingThe rigidity and stiffness of the patented KM joint is achieved through a combination of unique design elements incorporated in both the shank of the tool and the clamping mechanism. The KM joint was developed as a system and takes full advantage of both the tool shank and the mechanism to obtain maximum benefit from the space utilized.

Locking SequenceThe clamping sequence starts with the insertion of the cutting unit into the female taper of the clamping unit. The cutting unit first makes contact at a standoff from the face of approximately .010 inch (0,25 mm). A small amount of elastic deformation takes place at the front of the female taper as the locking force is applied. The cutting unit advances until the gageline face makes contact with the face of the clamping unit. The final amount of torque applied to the clamping mechanism allows the tail of the cutting unit to clamp securely between the clamping balls and the clamping unit inside diameter. Taper ShankAll KM tooling is designed around a short 10:1 tapered shank. Extensive testing of many different lengths and angles proves this combination provides maximum stiffness and input forces required for locking/unlocking. The taper is selfcentering to promote easy tool loading and unloading in both manual and automatic applications.

Face and Taper ContactKM tooling is designed to have simultaneous taper and face contact. Two alternate methods provide metal-to-metal contact. One method is to manufacture both halves of the coupling holding very close tolerances. The other is to design a small amount of elastic deformation into the assembly. With KM tooling, elastic deformation takes the form of expansion of the female taper (on the clamping unit) as the larger male taper (on the cutting unit) is pulled back during lockup. Our testing proved that an optimum combination of pull-back force and elastic deformation (rather than a close tolerance) provides greater static and dynamic stiffness, achieves a metal-tometal fit, and is less costly to manufacture. The simultaneous face and taper contact enables a very close radial and axial repeatability of +/-.0001inch (+/2,5um metric) for a specific cutting unit in a specific clamping unit. When more than one cutting unit is used, the accuracy of each cutting unit must be considered. Pre-gaging (when changing tools) measures the deviations of each tool from the nominal. These deviations can then be compensated for through the machine tool control offsets.

RigidityThe unique combination of the three-zone contact and the Ball Track clamping mechanism produces a coupling that closely approaches the ultimate rigidity of a solid piece. The graph shown here compares the static load deflection of a solid model, machined to the same external dimensions as the KM cutting unit and clamping unit assembly, with the KM cutting unit and clamping unit assembly. As the graph indicates, using a 2700 lb (12,kN). applied load, the difference in deflection is only .0002 inch (0,05mm).

Sealed CoolantSealed through-the-tool coolant is offered on all standard KM tooling and clamping units. The coolant is sealed via o-rings in both the cutting units and clamping units. This feature ensures that coolant is directed as close as possible to the cutting edge while preventing contaminants from entering the clamping mechanism.

Fail-Safe Tool OrientationA unique feature of KM clamping units is the ability to install the KM tool only one way. To allow greater flexibility, standard KM clamping units are shipped without this feature installed.

SummaryThe KM coupling offers a very rigid joint with a high degree of repeatability while maintaining a very compact envelope. This permits a high degree of versatility without sacrificing cutting performance.

The KM25 and KM3225 CouplingKM SYSTEM The rigidity and stiffness of the patented KM25 and KM3225 joint is achieved through a combination of unique design elements incorporated in both the shank of the tool and the clamping mechanism. The KM25 and KM3225 joint was developed as a system and takes full advantage of both the tool shank and the mechanism to obtain maximum benefit from the space utilized.

Clamping MechanismThe mechanism design consists of the torque screw and the wedge nut. This simple, yet highly effective, clamping mechanism enables the user to lock and unlock the cutting unit by simply using a preset torque wrench. The KM25 or KM3225 clamping mechanism fits inside the taper shank of the KM25 or KM3225 cutting unit and utilizes a coincidental cone design to maximizes the contact area between the clamping mechanism and cutting unit. As a result, the cutting unit and clamping mechanism are on a shared axis and provide accurate axial and radial repeatability of .00008 inch ( 2 micron) for a specific cutting unit in a specific clamping unit. When more than one cutting unit is used, the accuracy of each cutting unit must be considered. Pregaging (when changing tools) measures the deviations of each tool from the nominal. These deviations can then be compensated for by the machine tool control offsets.

Locking SequenceThe clamping sequence starts with the insertion of the cutting unit into the female taper of the clamping unit. The cutting unit first makes contact at a stand-off from the gage face of approximately 0,25 mm (.010 inch). The torque screw is then activated by a preset torque wrench at a right angle to the centerline of the cutting tool, located behind the gage face of the clamping unit. A small amount of elastic deformation takes place at the front of the female taper as the locking force is applied. As the torque screw is further tightened to the preset torque of 25-30 ft-lbs. (34-40 Nm), (4-1/4 turns), the cutting unit advances until the gage face makes contact with the face of the clamping unit. The final amount of torque applied allows the tail of the cutting unit to spread to clamp securely between the clamping mechanism and the clamping unit inside diameter. CV SYSTEM

Taper ShankAll KM25 and KM3225 tooling is designed around a short 10:1 tapered shank. Extensive testing of many different lengths and angles proves this combination provides the maximum stiffness and input forces required for locking/unlocking. The taper is self-centering to promote easy tool loading and unloading. DV SYSTEM

QC / R8 SYSTEMS

Face and Taper ContactKM25 and KM3225 tooling is designed to have simultaneous taper and face contact. Two alternate methods provide metal-tometal contact. One method is to manufacture both halves of the coupling holding very close tolerances. The other is to design a small amount of elastic deformation into the assembly. With KM25 and KM3225 tooling, elastic deformation takes the form of expansion of the female taper (on the clamping unit) as the larger male taper (on the cutting unit) is pulled back during lockup. Our testing proved that an optimum combination of pull-back force and elastic deformation (rather than a close tolerance) provides greater static and dynamic stiffness, achieves a metalto-metal fit, and is less costly to manufacture.

InstallationWhen initially clamping the KM25 shank in a machine tool slot, it is recommended that a cutting unit is in the shank. The KM3225 clamping units and cutting heads are designed as a centerline tool.

STRAIGHT SHANK

LubricationUsing a hex wrench, back out the torque screw against the positive stop and generously apply grease to the threads and conical surface of the component hardware. Also, apply grease to the female taper surface. This should be done periodically. Recommended grease: Gleitmo 805.

The operator then makes the offset adjustments according to the previously recorded pregaged data. This process takes about 30 seconds versus up to 10 minutes, yielding dramatic productivity improvements. Specific steps in the tool change process: 1. 2. Using the appropriate wrench, turn the torque screw in a counterclockwise direction until it reaches an internal stop. 3. Remove the cutting unit. (Note: If cutting unit does not release, internal stop has not been reached.) 4. Use shop air to clean the clamping unit/cutting unit. 5. Insert the new cutting unit into the taper. 6. Tighten the torque screw by turning it to the left until the required torque specification is achieved. 7. If the machine being used has the ability to pre-gage, adjust machine offsets as required.
