UR SWITCHBOARD REQUIREMENTS

Housing for all mainstream

devices is of sturdy, self-extinguish-

ing material in a neutral grey colour

to suit most switchboard designs.

Each Miniature Circuit Breaker

has colour coded toggles for easy

and safe amperage rating identifica-

tion, ‘lift-up’ terminals with combina-

tion head screws and a status

indicator window with a red/green

colour coded flag that is coupled to

the contact mechanism. Additional

safety is provided with ‘ON’ and

‘OFF’ marking in contrasting colours

on toggle mechanisms.

All devices are for 35mm DIN Rail

mounting with a two position DIN clip

of heavy duty moulded material.

Miniature Circuit Breakers (MCBs)

are constructed with provisions for

quick, easy and safe field application

of auxiliary contacts and shunt trip

release mechanisms. Mechanism

locking and sealing wire facilities are

also provided where required.

The Power Range MCB is an allnew high performance currentlimiting device with the ability todisconnect short circuits up to 10kA(1 module) and 25kA (1½ module).

Free tripping mechanismThe 4 Series Power Range MCB

mechanism is free tripping andcannot be held in the on positionagainst a fault.

If the switch is held in the onposition, the MCB will still operate.

Top or bottom connectionClipsal MCBs allow line or load

cables to be connected at either topor bottom for greater installationflexibility.

Clipsal Power Range MCBs includetwo types of operation:

Thermal operation occurs when thebi-metal strip (1), is heated by theoverload current and deflected. Thistrips the tripping lever (2) which,with its spring action (3), causes thecontacts (4) to open.

Magnetic tripping is achieved byutilising the solenoid (5) whichcauses the armature (6) in conjunc-tion with the mechanical action ofthe spring (3) to open the MCB’scontacts.

Note: The splitter plates (7) breakup the ionised gas as the switchmechanism opens, extinguishingthe arc.

Clipsal offers a range of MCBs tosuit the majority of fault levels found inthe market place. The followingcurrent and arc voltage diagramindicates the current limiting effect ofClipsal MCBs.

The time taken for the contactsto open after the magnetic trip isactivated is called the ‘Dead Time’and is shown at t1 to t2 (tv).

The arcing time is t2 to t3 (tl). Thetotal time (ttot) is t1 to t3. As you cansee, the fault current limiting designdrastically minimises the I2t letthrough energy.

Furthermore, the current re-duces very sharply from the peak,exhibiting a cut-off characteristicsimilar to that of a fuse. This in turnreduces the effect of a short circuiton cables and the installation, andincreases selectivity to upstreamprotective devices.

Magnetic trippingcharacteristicsClipsal MCBs have magneticsettings to suit your every need.

There are two types ofcharacteristics:

1 C-type to suit general purposeapplications

2 D-type to suit high inductiveloads such as large motors

C-types have magnetic trip settingswhich are 6 to 10 times the ratedcurrent depending on the product.D-types have magnetic trip settingswhich are 12 to 15 times the ratedcurrent.Refer to the following graphs.

Note: For selection of CircuitBreakers for Motors, refer to thetable at the rear of the catalogue.(1) Curves 1, 2 and 3 are based onaverage trip times between CircuitBreaker ranges. For more accuratecurves please consult your salesrepresentative.

How to use MCB curves

Example 1 To determine the trip time of a 16A 1 Pole 10kA MCB at 32A:

What multiple of 16A is 32A? 32/16 = 2Refer 10kA C-curve 1 I/In = 2.Therefore time to trip = 28s min. 120s max.

Example 2 To determine the MCB, 3 Pole for a 7.5kW (14.4A) motor withstart up current 6 times the nominal current for 10 seconds:14.4 x 6 = 87.6A10 seconds crosses trip C-curve at 2.5 I/In87.6/2.5 = 35AResult: A 40A Circuit Breaker is satisfactory

How an RCD worksThe RCD works by constantly

monitoring and comparing thecurrent flow in both the Active andNeutral circuits of an electricalinstallation.

During normal operation, theseActive and Neutral currents are inbalance. However, should anycurrent flow to earth, an imbalanceis created in these circuits. If thisimbalance is sufficient, the RCD willcut the electrical supply.

Apart from the protection fromelectrocution that an RCD offers, it willalso cut off power to expensiveelectrical equipment in the event ofan electrical fault to earth. Thisprotects appliances against costlydamage and the installation againstfire resulting from faults of this nature. Toroid Mechanism

Installation Causes

1. Low impedance betweenNeutral and Earth

This is the most common causeof tripping and can be broken downinto the following varieties.

a) Second MEN PointNeutral and Earth physicallybonded together in a backyard shedor other secondary site.

b) Exchanged Earth and NeutralWires are exchanged at the termi-nals of a GPO.

c) Neutral to Earth short - bypenetration of cable

e.g. a nail driven through a Neutralconnecting to Earth or throughcontact with foil insulation.

d) Lowered Impedance due tocontamination of Air Gaps

e.g. bridging of air insulation gapsby insects, water or othercontaminants, typically found inexposed terminals of junctionboxes, batten holders, etc. (Thismay also be seen as an Active toEarth fault.)

e) Neutral to Earth LowImpedance with NeutralVoltage present

This fault, whilst being under thecategory of Neutral to Earth lowimpedance, is peculiar because thevoltage present on the Neutral islikely to cause the RCD to trip, evenwith the load disconnected.

Note: If no Neutral potential waspresent, nuisance tripping would notoccur until the load current is drawn.

2. Cable InsulationDeterioration

This most commonly occurs in olderinsulations where VIR and TRScables can exhibit residual currentin excess of 20mA.

3. ‘Crossed’ NeutralsThese occur where a Neutral froman unprotected circuit is used as theload ‘return’ from an Active which isprotected by an RCD or visa versa.

Neutral to Earth fault causes trip

Appliance causesBy far the most common cause

of an appliance induced residualcurrent occurs where the appliancehas a reduced impedance valuebetween Active and Earth or Neutraland Earth, often due to moisture.

Metal sheathed heating elementsabsorb moisture which can result insubstantially reduced impedancesand residual currents flowing whenthey are first energised.

Some typical appliances whichdevelop these problems arerefrigerator defrost elements andevaporative elements, stoveelements, hot water services andwashing machine heating elements.

External causesA lightning strike causing

insulation breakdown and causingmains current to flow is the mostlikely cause of tripping from anexternal source.

4. Incorrect wiring of theRCDs

This occurs when the RCD Neutralconnections are taken from thewrong side, for example, the Neutralis coming from the line side ratherthan the load side, yet the Active stillcomes through the correct load side.

Another possible cause is‘tracking’ which can be caused byfood particle contaminants intoasters and mini ovens, an accumu-lation of lint in irons and washingmachines and carbon or graphitedust or filings in power tools.Accumulation of residual currents

All appliances can have someminor leakage level. If a number ofappliances are covered by oneRCD the accumulative effect cancause the RCD to trip.Special impedances

This can result from Earth andNeutral being bounced by capaci-tors, inductors or resistors, incomputer equipment or communica-tions equipment, causing a residualcurrent.

491 Insulation Tester

Insulation TesterInsulation resistance tests

provide a ready way of testing forleakage earths in an installation.

To test by this method using aClipsal 491 Insulation Tester:

1. Turn off the supply.2. Disconnect Main Earth (if MEN

point is at consumer’s neutrallink) and the Main Neutral fromthe link.

3. Connect any suspect appliance(or test separately).

4. Test between the Load side ofthe Main Switch and the MainEarth, and between the NeutralLink and the Main Earth.

5. If a low reading is obtained,remove the circuits that you arenot intending to protect with theRCD and test again.

6. If the low reading persists, it willthen be necessary to removeand test each circuit individually.

The drawback in using resist-ance tests is that the installation hasto be at least partially shut downand disassembled while tests arecarried out.

There are times when this isgoing to be inconvenient.

489D Clamp Tester

LOCATING CAUSESOF TRIPPING

Clamp TesterA much simpler and easier way

of checking an installation is to usean appropriate clamp tester. TheClipsal 489D Clamp Tester is one ofthe few meters available that willread down to a few milliamps.

1. Set function switch to 40mAscale.

2. Disconnect Main Earth (if MENpoint is at consumer’s neutral link).

3. Clamp the tongs around theincoming supply (Active andNeutral). Of course, if theMEN point is at the SupplyAuthority link, you will need totest downstream from that link.

4. If leakage is present, by openingeach circuit in turn the offendingcircuit can be readily ascertained.

Similarly, the clamp tester canbe used to locate the fault within thecircuit without it being necessary todisassemble the wiring.

Appliances also can be readilychecked by utilising the specialadaptor supplied with every Clipsal489D. It’s simply a matter of plug-ging the appliance in via theadaptor, turning it on, and readingany leakage with the clamp tester.

Remember, any standingleakage current not eliminated fromcircuits to be protected increasesthe apparent sensitivity of the RCD.That is, if you have 10mA standingleakage current, a 30mA RCD(normal tripping current @ 25mA)will then trip on a 15mA fault.

There are a number of types ofRCDs that provide overall protec-tion to an installation.

The installing electrician needsto decide which type is best suited toindividual installations as they arise.

The following wiring options areprovided to assist installers inchoosing the right type of RCDnecessary for the installation.

Option 1

Multiple GPO Circuitsprotected by two pole RCD

This is the most basic option andis the minimum configuration whichallows compliance to AS 3000Wiring Rules.

The two pole RCD offers greaterflexibility, but you do need an extraNeutral link.

If you are installing the RCD in aClipsal Moulded SwitchboardEnclosure you will find that all theadditional links are already provided.

The Neutrals from the circuits tobe protected are relocated to thisprotected link and an appropriatesize tail is taken from the mainneutral link through the RCD andback to the protected link.

On the Active side, the RCD isplaced in circuit between the loadside of the Main Switch and the lineside of the fuses or circuit breakerscontrolling protected circuits.

This type of installation issuitable for use on new or existinginstallations.

A separate freezer/fridge circuitis recommended although it is not amandatory requirement.

INSTALLATION ANDWIRING OPTIONS

In retrofit installations, yourchoice of RCD may be partlydetermined by the physical size oravailable space on an existingswitchboard panel, condition ofexisting wiring and existing protec-tion devices such as fuses. In mostcases the RCD can probably befitted to the existing panel.

In some instances, you may findit more convenient to remove oldequipment and replace it with a

compact, moulded switchboard tohouse all your new circuit protectiondevices.

The customer may also like totake this opportunity of having aflush mounted moulded switch-board installed inside their facility.

This provides your customerwith the added benefits of securityand convenience for re-settingdevices in the event of circuitoverloads or RCD tripping.

Option 2

Two GPO Circuitsprotected by four pole RCD

When there are only two circuitsto be protected, a four pole devicemay be the simplest installation.

Re-route both Actives andNeutrals through the RCD. No otherswitchboard modifications arenecessary. Even so, this systemprovides no discrimination and a faultin either circuit would disconnect all.

Additionally, there is no allowancefor additional protected circuits and asin Option 1, all accumulated leakagewill be seen by this one RCD.

The current rating of the fourpole RCD must be not less than thelargest over current protectivedevice the unit is covering or thevalue determined by the maximumdemand calculation, whichever isthe greater.

A 240 volt or 415 volt potentialmust exist between the nominatedterminals. This is typically 1 and 3 or1 and 4, depending on RCD types,to ensure the test button circuit willoperate. Please refer to installationinstructions for more information.

Option 3

Individual GPO Circuitsprotected by combinedMCB/RCD

This option involves switchboardmounting a combined MCB/RCD foreach GPO sub-circuit.

This is a cost effective way ofproviding reliable, discriminatingResidual Current protection.

In addition, the elimination ofseparate fuses or the circuit break-ers substantially reduces installa-tion time and space requirements.

In the simplest of all installations,the combined MCB/RCD requiresconnection of the Active Neutral atboth the line and load sides.

Clipsal provides a busbarchassis for direct connection of lineside MCB/RCDs. Refer to theseparate section of this catalogue.

Option 4

Total installationprotection using any ofoptions 1, 2 or 3 with anadditional ‘S’ type(delayed) RCD

A 100mA or greater ‘S’ typedelayed RCD can provide totalinstallation protection when installedin series with the standard 30mARCDs. This will provide personalprotection of all GPO sub-circuits asrequired by AS 3000 Wiring Rules.

As with all RCD installations, theMEN point must occur on the lineside of the ‘S’ type RCD.

Where a separate tariff is in usefor hot water services, it is importantthat the hot water service Neutral bekept totally separate from both the‘S’ type delay unit and the standard30mA RCD.

Post installation testing isobviously vital and is definitely inthe interests of good customerrelations. Some statutory regula-tions require regular periods ofchecking and testing.

The objective is to test whether:a) The RCD is actually providing

protection on the requiredcircuits

b) The RCD operates with anominal residual current of30mA flowing in the protectedcircuits

c) The test function of the RCD isoperating

The simplest method of testingan RCD once installed is to use anRCD tester, preferably one thatgives an indication of the trip time ofthe RCD, such as a 486D or 486CD.

The tester is simply connectedinto one of the protected GPOs andthe tester is operated according tothe manufacturer’s instructions.

This test should be continued oneach protected sub-circuit.

(It is also very important to verifythat other circuits are not inadvert-ently connected to the RCD.)

Testing with a 486CD or 486D inaccordance with AS 3190 shoulddetermine:1) RCD should not trip at 50% or

less of rated value2) 10mA RCD should trip at less

than 40mS3) 30mA and 100mA RCD should

trip at the rated value in lessthan 300 milliseconds.

(This may also be carried out at 2or 5 times rated current and trip in150 or 40 milliseconds respectively.)

Important1) If a load is connected during

testing, arcing may occur when theRCD is operated which may causedistortion of disconnection time.

2) Single pole RCDs may beaffected by motors operating asgenerators after disconnection,causing an apparent increase in thedisconnection time.

When an RCD tester is notavailable, a 15 watt test lamp ofabout 60mA can be used to test that

Residual Current Tripping Characteristics

Standard Type

Conditionally surge current proof (250A 8/20 µS) without timedelayed tripping.

G-Type

Clipsal’s many years of experience as a manufacturer of RCDs has pro-vided us with the knowledge to design RCDs that prevent unwantedtripping caused by electrical disturbances.

G-Type RCDs have two built-in designs to help prevent this:

1. Surge current protected to 3000A.RCD will not trip on a spike on the power line.

2. 10mS delayed.RCD will handle a short occurrence of residual current without tripping.

S-Type

The S-Type of time delay selective RCD is the only type suited for seriesinstallation with other RCD types provided that the ratio of tripping current ofthe subsequent RCD is no more than 1/3 of the tripping current of the S-Type.

Please note: If an RCD other than an S-Type is installed in series, selectivitywill not occur. (ie either or both RCDs could trip during earth fault.)

The S-Type also has built in resistance to trip under a short term surgeup to 5000A.

S-Type residual current devices are not to be used for personal protection(Refer AS 3175).
