A Key to Distribution System Reliability

Nonlinear loads, momentary voltage tran-sients, and surges can cause significantpower quality problems in both industrialand commercial facilities. Many industrialprocesses and solid-state devices are ex-tremely sensitive to power qualityproblems…and manufacturing operationscan be disrupted by voltage or frequencyvariances. Poor power quality can result inexpensive downtime and costly equipmentfailures. Computer data centers are verysensitive and minor power disturbancescan result in downtime and significantoperational problems.

The negative effect of harmonics can re-sult in overheated neutrals in panelboards,switchboards, overheated transformers,and nuisance tripping of breakers andadjustable frequency drives.

Energy: If You Can’t Measure It,You Can’t Manage It

Energy consumption is a major operationscost for any building and a significant partof every tenant’s rent. Electric utilities, re-acting to increased demands, have devel-oped programs that provide cost reductionsfor energy conservation…but penalize forusage during peak demand hours. Addi-tionally, re-regulation of the utility industryis creating new opportunities to save energyand significantly reduce energy expenses.

With Magnum DS Switchgear, for example, a mastercontrol unit is used to communicate with the breaker’sDigitrip RMS 1150 Trip Unit, and other IQ devices suchas an IQ Analyzer and IQ DP-4000. The master controlunit may be a personal computer, an existing buildingmanagement system, a programmable logic control-ler, or a distributed control system.

Secondary wiring points are lo-cated in the top front of thebreaker cell, easily accessed viaa separate door without expo-sure to the power cables.

Cutler-Hammer engineered MagnumDS Switchgear in two space-savingstructure widths: 22-inches wide for800-3200A breaker frames and 44-inches wide for 4000-5000A breakerframes. Magnum DS Switchgear pro-vides opportunities for more circuitbreakers in less space than any otherANSI switchgear.

All breakers can be padlocked tosecure the breaker in all threepositions. An optional key inter-lock (not shown) can also securethe breaker in each position.

The heavy duty structure includesslots in the frame bottom makingit easier to move the assemblyusing a prybar.

The isolated secondary wirewayis uniquely located at the side ofthe structure, providing for topor bottom customer cell wiringwithout removing the breaker.

IMPACC features a suite of client-server softwareproducts. Cutler-Hammer designed IMPACC specifi-cally as a complete electrical distribution systemmonitoring program that includes graphical one-lineand elevation displays, waveform analysis, trip curvecoordination, historical trending, event and alarmmanagement.

IMPACC was designed to communicate using anexisting or dedicated plant TCP/IP Ethernet network.Client software will operate on Microsoft WindowsNT and 95 operating systems. Server software oper-ates on Windows NT exclusively for maximum sys-tem reliability.

For those users interestedin graphics, E-Trend software provides historical en-ergy usage information in a Windows-based graphi-cal display.

Through IMPACC, information communicated froma Magnum DS Breaker includes breaker status (open/close/trip), cause and magnitude of trip, meteringvalues, trip rating, and time stamping of events. Thebreaker itself can be remotely opened or closed.

A New Through-the-Door Design ProvidesUser-Friendly Operation and Optimum Safety

Through-the-door design provides clear visual andphysical access to the trip unit and all breaker controlsand indicators…including open and close buttons,the open/close indicating flag, the charging handle,breaker interlock, and the spring charge/dischargeflag. Even breaker levering is accomplished with thebreaker compartment door closed.

For safety and security, the breaker compartmentprovides three breaker positions with the door closed:connect, test, and disconnect.

Extension rails can be padlocked to prevent a breakerfrom being inserted into a cell, a requirement whenmaintenance is being performed. This helps assurethat no one can install a breaker and energize a circuiton which a person may be working.

Unique Secondary Contact PlacementFacilitates Wiring and Maintenance

Secondary wiring points are located in the top frontportion of each cell. A separate door covers the con-tacts so an operator can safely access them withoutopening the breaker compartment door. Customercontact points are dedicated to the customer’s inter-face meaning they are free from factory connections.

The secondary terminals have standard finger-proofhinged covers, providing safety by protecting againstaccidental contact with live secondary contacts. Cov-ers are hinged for making connections and include asmall hole for circuit testing using a probe.

Each secondary contact point is dedicated to a spe-cific function, allowing standardized wiring diagramsand true electrical interchangeability of common sizebreakers. Standard wiring points help improve qual-ity while reducing maintenance and inspection timefor customers.

Unique Vertical Bus Configuration ProvidesHighest Short Circuit and Withstand Ratings

The exclusive “U” shaped bar provides higher me-chanical strength that yields standard bus bracingratings of 100 kA…and optional 150 kA and 200 kA, thehighest short circuit rating in the industry. In addition,the bus has been tested for short circuit values of 85kA for a full 60 cycles.

The Assembly

Bus Compartment Can Be Isolatedby Optional Grounded Metal Barriers

Customer input recommended this feature as anoption since grounded metal barriers can interferewith thermal scans. When specified, these barriersserve to isolate the bus compartment from the cablecompartment, protecting against accidental contactwith the live vertical and cross bus, and reducing thepotential of objects falling into the bus compartment.

Shipping Split Terminal Blocks

Magnum DS Switchgear is delivered with plug-in ter-minal blocks at the shipping splits. They’re rated at 600volts, 40 amperes and accept a wire range of #22 to #8.

Our terminal blocks interlock mechanically withoutremoving the line or load connection, virtually elimi-nating the labor normally required to connect controlwire across shipping splits. Installation speed is in-creased and the potential of incorrect connections issubstantially reduced.

Cable lugs are mounted at a 45°angle to facilitate cable termi-nations with minimum bend-ing. Both compression andmechanical lugs are available.

Rear CompartmentOptionsGenerous rear compart-ment space is providedfor easy cable connec-tion, maintenance, andinspection. The rear com-partment is shown withoptions:

Unique Control Wireway

The control wireway is located at the front of theswitchgear structure, on the side. Control circuits inall cells can be wired without removing any of thebreakers…and the wireway itself is safely barrieredfrom the power circuits.

An installer can wire the rear power circuits at thesame time another is wiring the control circuits, pro-viding a reduction in overall installation time.

Convenient Control Conduit Entry Points

We simplified access for both top and bottom controlconduit entry to help facilitate wiring and reduceinstallation time. Top access is through a cover that iseasily removed and punched by the customer toreceive the conduit. This design feature eliminatesmetal cutting on the assembly itself and the potentialof damaging metal shavings falling into the assembly.Bottom entry is made directly into the control wireway.

Top control conduit access is through an easily re-movable cover.

Magnum Digitrip Trip Units

The next generation of proven DigitripRMS Trip Units is available exclu-sively on Magnum DS Breakers. Thesetrue rms sensing trip units provideaccurate coordination with the con-ductors and equipment the breaker isdesigned to protect.

New Breaker Lifter Design

Responding to customer recommendations, we re-engineered the breaker lifter with increased mobilityenabling it to move smoothly on a continuous trackfrom structure-to-structure. This new design reducesthe amount of time necessary to remove a breaker formaintenance.

Breakers Shipped Installed

In an additional response to customer recommenda-tions, the standard for shipping Magnum DS Switch-gear is with the breakers installed, reducing the po-tential of breakers being installed in the wrong cell,lost, or damaged in shipment. This feature providescustomers with several time-saving and cost-reducingbenefits such as eliminating the requirement of re-ceiving, handling, storing, and installing the breakers.

Split Rear Access Covers

Captive Hardware

Our Cutler-Hammer design team innovations, coupledwith customer focus group input, provided the re-definition of what is needed in an ANSI power breaker:

Cutler-Hammer Met the Challenge

Magnum DS Breakers are designed and engineeredspecifically for use in Magnum DS Low VoltageSwitchgear assemblies applied at nominal voltages of240, 480, and 600 V AC. Six continuous ratings – 800amperes through 5000 amperes – are covered by onlytwo breaker sizes.

Faceplate controls facilitate opera-tion of the breaker, and the threeaccessory mounting windowsprovide for easy identification.

The accessory cavity design, unique to ANSI power breakers, isaccessible in the front of the breaker. Up to three accessories can beeasily installed and wired in the field.

A Common Family of Accessories for Both Frame Sizes

We designed Magnum DS accessories to fit both framesizes, thus reducing inventory parts and the possibleconfusion that can exist when different accessorysizes are required for each individual breaker frame.

Magnum DS through-the-window accessories areinstalled near the right front of the breaker. Theunique windows in the breaker cover enable accesso-ries to be quickly identified by name and rating.

Accessories are plug-in, providing for easy mountingand wiring to save both installation time and cost.This feature facilitates accessory changes and re-placements by user personnel, eliminating the needto use factory trained personnel or outside servicecompanies.

Modular accessories are keyed for fast error-freemounting in the field. For example, the spring releasecan only be mounted in the center cavity.

The breaker can be convenientlyracked in or out, stopping at thevarious positions with the doorclosed.

Integrally designed breaker cas-sette for drawout breakers pro-vides clear indication of connect,test, and disconnect positions.

The breaker spring charginghandle is designed with suffi-cient space for operation evenwith a gloved hand.

An electric motor automaticallycharges the closing springs. In absenceof control power, the springs can bemanually charged.

Through-the-window elec-trical accessories are iden-tically sized, yet keyed forerror-free mounting.

The auxiliary switch is an internalaccessory that provides remoteelectrical indication if the breakeris open or closed.

Rigid Frame Housing

Another Cutler-Hammer innovation is the MagnumDS Breaker’s rigid frame housing – an ANSI powerbreaker exclusive. This housing provides the strengthand stability required in the mounting of the currentpath and operating mechanism.

■ Increased Uptime. Because the current path isisolated and insulated inside a two-piece inter-connected housing, any potential damage thatmay occur during arc interruption between thepoles or outside of the breaker is minimized.

■ Increased Breaker Life. By providing rigidsupport for the operating mechanism and thecontact structure, mechanical stress is reduced,increasing reliability.

■ Design Reliability. The housing reduces thenumber of frame parts in comparison withconventional ANSI power breakers, providingincreased reliability.

■ Rigid Frame. The engineered thermoset compositeresin provides excellent structural properties,dielectric strength, and arc track resistance…helping to provide the higher interrupting andshort time (withstand) ratings in a smaller size.

Built-In Safety Features ProvideOptimum Operator Safety and System Security

■ Improved C-loop current path design providesdramatic improvements in both safety andefficiency. Higher current ratings increase theblow-on forces on the contact surfaces, allowingthe proper downstream protective device toopen, isolating the fault and increasing uptime.

■ Positive on is indicated on the breaker faceplate.This unique interlocking feature prevents thelevering door from being opened if the contactsare welded, protecting personnel from exposureto live primary contacts.

■ Making current release prevents the breakerfrom closing in on a fault exceeding 25 timesthe nominal current.

■ Keyed sensor plug insures error-free installationof the sensor in the field.

■ Deadfront faceplate isolates the operatorfrom the primary voltage when the breakeris energized.

■ Anti-pump prevents any attempts to reclose thebreaker on a short circuit fault if the close signal(mechanical or electrical) is maintained.

Connect. Both main and secondary contactsare connected and the breaker is ready fornormal operation.Test. Main disconnects are disengaged, secondarycontacts are engaged. All functions of the breakerand trip unit can be tested in this position.Disconnect. A storage position in the compartmentbut the breaker is open and disconnected.

Quality and Reliability

Cutler-Hammer performs consistent enduranceand reliability tests on Magnum DS Breakers.

■ Mini-Life Tests. A breaker is randomly selectedfrom the production line daily, and tested for anaverage of 50 mechanical operations to assureperformance as required.

■ Maxi-Life Tests. MTBF testing continuously testsMagnum DS Breakers until they fail. This identifiespotential performance issues with the breaker andprovides statistical analysis for further improvement.

Application Flexibility

Magnum DS Breakers are suitable for broad applica-tions in other Cutler-Hammer power equipment.

Significant overall size reductions are easily seen in this comparisonof 3200 ampere power breaker mounting dimensions.

Unlike conventional power breaker designs utilizing separate arcingand main current carrying contacts, Magnum DS Circuit Breakersperform both functions on different parts of the same contact finger.Each finger has a moving main contact (heel) and a moving arcingcontact (toe). A complete movable contact is merely the combinationof a number of individual fingers.As the circuit breaker is called upon to open, the toe and heel simulta-neously touch. At that point, the current changes its path from themain contact to the arcing contact. As the heel lifts off, any remainingcurrent is driven to the toe. The result is minimal arcing damage to themain contact (heel) providing for longer main contact life.Upon closing, the toe absorbs most of the impact and deals with anyarcing by touching down before the heel. Once again, the maincontact (heel) is protected resulting in longer life.

Unlike conventional power breaker designs utilizing separate arcingand main current carrying contacts, Magnum DS Circuit Breakersperform both functions on different parts of the same contact finger.Each finger has a moving main contact (heel) and a moving arcingcontact (toe). A complete movable contact is merely the combinationof a number of individual fingers.As the circuit breaker is called upon to open, the toe and heel simulta-neously touch. At that point, the current changes its path from themain contact to the arcing contact. As the heel lifts off, any remainingcurrent is driven to the toe. The result is minimal arcing damage to themain contact (heel) providing for longer main contact life.Upon closing, the toe absorbs most of the impact and deals with anyarcing by touching down before the heel. Once again, the maincontact (heel) is protected resulting in longer life.

Rigid Frame Housing

Another Cutler-Hammer innovation is the MagnumDS Breaker’s rigid frame housing – an ANSI powerbreaker exclusive. This housing provides the strengthand stability required in the mounting of the currentpath and operating mechanism.

■ Increased Uptime. Because the current path isisolated and insulated inside a two-piece inter-connected housing, any potential damage thatmay occur during arc interruption between thepoles or outside of the breaker is minimized.

■ Increased Breaker Life. By providing rigidsupport for the operating mechanism and thecontact structure, mechanical stress is reduced,increasing reliability.

■ Design Reliability. The housing reduces thenumber of frame parts in comparison withconventional ANSI power breakers, providingincreased reliability.

Built-In Safety Features ProvideOptimum Operator Safety and System Security

■ Improved C-loop current path design providesdramatic improvements in both safety andefficiency. Higher current ratings increase theblow-on forces on the contact surfaces, allowingthe proper downstream protective device toopen, isolating the fault and increasing uptime.

■ Positive on is indicated on the breaker faceplate.This unique interlocking feature prevents thelevering door from being opened if the contactsare welded, protecting personnel from exposureto live primary contacts.

■ Making current release prevents the breakerfrom closing in on a fault exceeding 25 timesthe nominal current.

■ Keyed sensor plug insures error-free installationof the sensor in the field.

■ Deadfront faceplate isolates the operatorfrom the primary voltage when the breakeris energized.

■ Anti-pump prevents any attempts to reclose thebreaker on a short circuit fault if the close signal(mechanical or electrical) is maintained.

Connect. Both main and secondary contactsare connected and the breaker is ready fornormal operation.Test. Main disconnects are disengaged, secondarycontacts are engaged. All functions of the breakerand trip unit can be tested in this position.Disconnect. A storage position in the compartmentbut the breaker is open and disconnected.

Quality and Reliability

Cutler-Hammer performs consistent enduranceand reliability tests on Magnum DS Breakers.

■ Mini-Life Tests. A breaker is randomly selectedfrom the production line daily, and tested for anaverage of 50 mechanical operations to assureperformance as required.

■ Maxi-Life Tests. MTBF testing continuously testsMagnum DS Breakers until they fail. This identifiespotential performance issues with the breaker andprovides statistical analysis for further improvement.

Application Flexibility

Magnum DS Breakers are suitable for broad applica-tions in other Cutler-Hammer power equipment.

Significant overall size reductions are easily seen in this comparisonof 3200 ampere power breaker mounting dimensions.

Our Cutler-Hammer design team innovations, coupledwith customer focus group input, provided the re-definition of what is needed in an ANSI power breaker:

Cutler-Hammer Met the Challenge

Magnum DS Breakers are designed and engineeredspecifically for use in Magnum DS Low VoltageSwitchgear assemblies applied at nominal voltages of240, 480, and 600 V AC. Six continuous ratings – 800amperes through 5000 amperes – are covered by onlytwo breaker sizes.

Faceplate controls facilitate opera-tion of the breaker, and the threeaccessory mounting windowsprovide for easy identification.

The accessory cavity design, unique to ANSI power breakers, isaccessible in the front of the breaker. Up to three accessories can beeasily installed and wired in the field.

A Common Family of Accessories for Both Frame Sizes

We designed Magnum DS accessories to fit both framesizes, thus reducing inventory parts and the possibleconfusion that can exist when different accessorysizes are required for each individual breaker frame.

Magnum DS through-the-window accessories areinstalled near the right front of the breaker. Theunique windows in the breaker cover enable accesso-ries to be quickly identified by name and rating.

Accessories are plug-in, providing for easy mountingand wiring to save both installation time and cost.This feature facilitates accessory changes and re-placements by user personnel, eliminating the needto use factory trained personnel or outside servicecompanies.

Modular accessories are keyed for fast error-freemounting in the field. For example, the spring releasecan only be mounted in the center cavity.

The breaker can be convenientlyracked in or out, stopping at thevarious positions with the doorclosed.

Integrally designed breaker cas-sette for drawout breakers pro-vides clear indication of connect,test, and disconnect positions.

The breaker spring charginghandle is designed with suffi-cient space for operation evenwith a gloved hand.

An electric motor automaticallycharges the closing springs. In absenceof control power, the springs can bemanually charged.

Through-the-window elec-trical accessories are iden-tically sized, yet keyed forerror-free mounting.

The auxiliary switch is an internalaccessory that provides remoteelectrical indication if the breakeris open or closed.

Controls and indicators are functionally grouped onthe front of the breakers…and the through-the-doordesign means they are easily viewed and accessible.

New Breaker Lifter Design

Responding to customer recommendations, we re-engineered the breaker lifter with increased mobilityenabling it to move smoothly on a continuous trackfrom structure-to-structure. This new design reducesthe amount of time necessary to remove a breaker formaintenance.

Breakers Shipped Installed

In an additional response to customer recommenda-tions, the standard for shipping Magnum DS Switch-gear is with the breakers installed, reducing the po-tential of breakers being installed in the wrong cell,lost, or damaged in shipment. This feature providescustomers with several time-saving and cost-reducingbenefits such as eliminating the requirement of re-ceiving, handling, storing, and installing the breakers.

Split Rear Access Covers

Captive Hardware

The Assembly

Bus Compartment Can Be Isolatedby Optional Grounded Metal Barriers

Customer input recommended this feature as anoption since grounded metal barriers can interferewith thermal scans. When specified, these barriersserve to isolate the bus compartment from the cablecompartment, protecting against accidental contactwith the live vertical and cross bus, and reducing thepotential of objects falling into the bus compartment.

Shipping Split Terminal Blocks

Magnum DS Switchgear is delivered with plug-in ter-minal blocks at the shipping splits. They’re rated at 600volts, 40 amperes and accept a wire range of #22 to #8.

Our terminal blocks interlock mechanically withoutremoving the line or load connection, virtually elimi-nating the labor normally required to connect controlwire across shipping splits. Installation speed is in-creased and the potential of incorrect connections issubstantially reduced.

Cable lugs are mounted at a 45°angle to facilitate cable termi-nations with minimum bend-ing. Both compression andmechanical lugs are available.

Rear CompartmentOptionsGenerous rear compart-ment space is providedfor easy cable connec-tion, maintenance, andinspection. The rear com-partment is shown withoptions:

Unique Control Wireway

The control wireway is located at the front of theswitchgear structure, on the side. Control circuits inall cells can be wired without removing any of thebreakers…and the wireway itself is safely barrieredfrom the power circuits.

An installer can wire the rear power circuits at thesame time another is wiring the control circuits, pro-viding a reduction in overall installation time.

Convenient Control Conduit Entry Points

We simplified access for both top and bottom controlconduit entry to help facilitate wiring and reduceinstallation time. Top access is through a cover that iseasily removed and punched by the customer toreceive the conduit. This design feature eliminatesmetal cutting on the assembly itself and the potentialof damaging metal shavings falling into the assembly.Bottom entry is made directly into the control wireway.

Top control conduit access is through an easily re-movable cover.

A New Through-the-Door Design ProvidesUser-Friendly Operation and Optimum Safety

Through-the-door design provides clear visual andphysical access to the trip unit and all breaker controlsand indicators…including open and close buttons,the open/close indicating flag, the charging handle,breaker interlock, and the spring charge/dischargeflag. Even breaker levering is accomplished with thebreaker compartment door closed.

For safety and security, the breaker compartmentprovides three breaker positions with the door closed:connect, test, and disconnect.

Extension rails can be padlocked to prevent a breakerfrom being inserted into a cell, a requirement whenmaintenance is being performed. This helps assurethat no one can install a breaker and energize a circuiton which a person may be working.

Unique Secondary Contact PlacementFacilitates Wiring and Maintenance

Secondary wiring points are located in the top frontportion of each cell. A separate door covers the con-tacts so an operator can safely access them withoutopening the breaker compartment door. Customercontact points are dedicated to the customer’s inter-face meaning they are free from factory connections.

The secondary terminals have standard finger-proofhinged covers, providing safety by protecting againstaccidental contact with live secondary contacts. Cov-ers are hinged for making connections and include asmall hole for circuit testing using a probe.

Each secondary contact point is dedicated to a spe-cific function, allowing standardized wiring diagramsand true electrical interchangeability of common sizebreakers. Standard wiring points help improve qual-ity while reducing maintenance and inspection timefor customers.

Unique Vertical Bus Configuration ProvidesHighest Short Circuit and Withstand Ratings

All breakers can be padlocked tosecure the breaker in all threepositions. An optional key inter-lock (not shown) can also securethe breaker in each position.

A Key to Distribution System Reliability

Nonlinear loads, momentary voltage tran-sients, and surges can cause significantpower quality problems in both industrialand commercial facilities. Many industrialprocesses and solid-state devices are ex-tremely sensitive to power qualityproblems…and manufacturing operationscan be disrupted by voltage or frequencyvariances. Poor power quality can result inexpensive downtime and costly equipmentfailures. Computer data centers are verysensitive and minor power disturbancescan result in downtime and significantoperational problems.

The negative effect of harmonics can re-sult in overheated neutrals in panelboards,switchboards, overheated transformers,and nuisance tripping of breakers andadjustable frequency drives.

Energy: If You Can’t Measure It,You Can’t Manage It

Energy consumption is a major operationscost for any building and a significant partof every tenant’s rent.
