On Monday, October 21, 2013, APRA member, Midwest Bus Corporation held an open house at their facilities in Owosso, Michigan. It was attended by their suppliers, bankers, insurers, press and APRA.

Midwest Bus Corporation has recently been awarded a $31.4 million multiyear contract to remanufacture 192 public transit buses for the Massachusetts Bay Transit Authority (MBTA).

The company, which is the nation’s largest transit bus remanufacturer, held an open house to celebrate more growth for the company. Founder & CEO Dan Morrill said, “MBTA and Midwest Bus have worked together on several projects, but this is the largest.”

Rebuilding a bus can include rebuilding or replacing the engine and transmission, replacing windows enhancing structural supports, adding bike racks and handicap equipment, body work, wiring, new sheet metal, paint and much more. I attended the Re-Tech international forum near Seoul, South Korea this September. This gave me an opportunity to learn about the Korean remanufacturing industry, discuss formal quality issues, and to attract members to the APRA.

APRA’s Elec-trical Clinic that was held in Montréal, Quebec, Cana-da in Septem-ber started out with a full day of plant tours and traveling between two amazing facili-ties.

The first stop was Beauhar-nois Power Generating station that sits over a 20-mile long dug canal off the St. Lawrence River. The power station that is nearly ¾ of a mile long (1 Kilometer) facility sit-ting over the canal, houses 38 water-turbine

driven alternators, generating over 1900 Mega Watts of power. When you consider each drive shaft weighs 50 tons, and con-nects a 150-ton water turbine to a 200-ton alternator (and there are 38 of them), then you can visualize the size of the machines, see the enormity of the place, structure, and the engineering behind it. (Figure 1)

The art-deco facility built in the 1920’s that is now part of the vast Hydro-Quebec power generation network is on the list of National Historic Sites of Canada and is one of the largest run-of-the-river power

stations in the world. It supplies power to Quebec, Ontario, and sells their excess to the U.S., which according to their claim are good customers, all without burning a drop of fuel or a lump of coal.

Our next stop was Bombardier Recre-ational Product (BRP), which makes all sorts of snowmobiles, Can-Am roadsters and All-Terrain Vehicles (ATV), as well as many water sport machines like Sea-Doo and others.

The production lines employ state-of-the art techniques with full computer controls that actively monitor almost all aspects of production, including the ballet-like movement of the assembly-line

workers and the products. They resembled a few of the car-manufacturing facto-ries that I have visited, if not even more sophisticated.

The Saturday Seminar went well, thanks to the great efforts of Steve Venne (Atelier Dynamo, Inc.) who in addition to present-ing his bilingual and informative seminar, he kindly translated the highlights to our French speaking colleagues, and did most of the navigation and driving through Montréal to the respective plants for the tours. (Figure 2)

vehicles and gave us rides to the plants.

It was very interesting to see that the problems a Que-bec rebuilder encounters is not much different than the problems seen in any other part of Canada, as well as anywhere in the U.S. It was an enjoyable and informative trip.

Blowing a “Main” FuseA 2003 Toyota Corolla was sent to us from another shop, claiming it does not crank, start, and run. We were told that the owner had experimented with it after a no start, tried to jump-start it, and burned a fuse that he could not replace. They wanted no part of it, and wanted us to find out what was wrong, and possibly repair it.

The 30-Amp fuse named “Main” in the engine compart-ment junction block was of course blown, and in the pro-cess of replacement they tried their best to remove it, but they couldn’t and it broke into pieces, still hanging in the fuse box. Toyota does not make some essential fuses easy to replace. The fuse box had to be moved, the screws that hold the fuse from the side had to be accessed, and then the fuse replaced. (Figure 3)

After this work the car started and ran, but the blown fuses related to the starting system is a big concern of mine. What usually causes it is a bad solenoid contact that is worn and does not make a good contact to the bat-tery terminal. The “Clicking” that results from this means the two coils of the solenoids (pull-in and hold-in coils) will be in parallel, thus drawing a sum of more than 40-amps or more, depending on the starter.

The above Toyota was of no exception. As shown on the simplified schematic (Figure 4), the 30-Amp “Main” fuse feeds the coil and the “S” terminal of the starter. When the starter clicks and does not spin, the resulting amp draw exceeds the 30-amp rating of the fuse, and after a few more clicks, it blows.

The PCM applies the activation signal (5V) to the “L” terminal of the regulator (called Circuit 225, in GM jargon), and the regulator’s duty-cycle feedback (Circuit 23) goes from the DFM terminal of the regulator back to PCM (Figure 5). Once these signals are processed and found to be within the limits, PCM communicates via class-II data communication bus with the cluster, and turns the warning light off.

Now, checking this alternator on the test bench using a #194 bulb or a typical test light for activation, you will notice that the light does not come on, but as long as the light bulbs input to the “L” terminal persists, the alterna-tor will keep on charging if not defective.

This should not be a problem but what if there is a problem in the alternator or in the regulator that makes it to charge, but would not turn the warning light off in the vehicle, because of a “Fault” being present between the alternator and PCM?!

Short of highly sophisticated test equipment, I have found a simple way to test this alternator. Rather than using a #194 bulb for activation, I have made this homemade test lead, using a miniature bulb (12V- 60mA draw) from Radio Shack, with a 272-1099 part number. This bulb’s resistance somehow falls within the impedance range of the regulator’s “L” terminal, and it will turn on. Once the alternator starts charging, it goes off, showing that at least the “L” terminal is functioning and having no fault. The DFM signal can also be measured with a DMM in DCV setting that measures 3-10 volts from low to high load, much similar to other GM alternators (CS-AD) that we have seen. Once the function of these two regulator pins is verified, then you have a degree of assurance that the

alternator will function properly on the vehicle. A picture of the test lead is shown in Figure 6.

Hydrometer and Battery ConditionOne of the simplest and cheapest tools for inspecting a battery, at least for the initial inspection, is the good old battery acid hydrometer. This versatile tool, whose use has taken a back seat to the fancy new electronic bat-tery tester, is still in my opinion one of the most accurate tools to measure the state of charge (SOC) of a battery, and help in diagnostics in its own simple way. Here is an example:

A 2001 Honda Prelude, which a shop customer of ours had installed one of our 13722 alternators a week or so ago, called and said the car had to be towed back for not cranking and they are sending the car to us for diagnos-tics, to see if the starter or the alternator has anything to do with the problem. When the car arrived, the charging

Cases like the above almost always require a starter replacement, otherwise after starting a few times in the shop or by the owner, the same clicking will hap-pen again, followed by a blown fuse, and a complete no crank, no-start condition, requiring a tow back to the shop.

For the above Corolla we told the referring shop that the starter was the culprit and returned the car to them for a starter replacement. Given they are located just across the street and are a good customer who buys all of their starters and alternators from us, this was a professional courtesy to allow them to make a little from a starter replacement. We did fine by charging for our diagnostic, fuse replacement, and the sale of a 17841 starter to that shop.

This project will allow Midwest Bus to grow to over 100 employees, a fine achievement in the current eco-nomic conditions. In South Korea, remanufacturing is categorized with what the US calls recycling. The Re-Tech tradeshow included exhibitors from the recycling, scrap metal, wastewater treatment, and landfill industries. In fact, remanufacturing exhibitors took up less than a third of the show area.

While in Korea I met with the Korean Auto Parts Remanufacturers Association (KAPRA). Surprisingly, their association has 500 members. One of their major concerns is finding cores for the import vehicles in their market. They are anxious to meet core suppliers from the US as a potential source for these cores.

The South Korean remanufacturers strongly favor cre-ation of an ISO program, specifically for remanufactur-ing, that would dictate standards to the remanufacturer. This is the opposite of the American opinion that stan-dards are developed by the OEM’s (Original Equipment Manufacturers) or by the remanufacture themselves. ISO has said they are reluctant to develop such a standard and prefer allowing manufacturers and re-manufacturers to use a continual improvement and process approach based quality plan; however, the ISO continues to evaluate potential standards for implementation.

Another widely discussed topic was vehicle specifica-tion availability from the OEM. Europe, the OEMs must provide technical details about the vehicles they produce to the Repair Aftermarket for a fee. While sometimes this is expensive, at least the information is available. In the United States passenger cars are covered by the clean air act, modified in 1990.

These vehicles must have repair information provided for anything that effects the vehicle’s air emissions. How-ever, the OEMs are not required to release data regarding security systems or other systems that do not directly af-fect vehicle emissions. The Korean remanufacturers were keenly interested in this topic. The Korean OEMs are not

In MemoryEverett Ray McCollum, 70 passed from this life on Monday, September 30, 2013 at his home in Columbus, Kansas.

Ray was born on January 21, 1943, in Berea, Kentucky. His parents are Fred and Ruth May McCollum. After graduating high school Ray enlisted in the United States Army. He served his country proudly from March 1965-March 1971. While in the service he received a National Defense Service Medal, Vietnam Service Medal, Vietnam Campaign Medal

and two overseas service bars. Ray was a trap shooter and won many national and state awards. He also enjoyed playing golf and hunting.

Ray was well known in the remanufactur-ing industry from his many years with Ace Electric Company and will be missed by all who knew him. r

system was immediately checked to be fine and the alter-nator was functioning quite well.

Doing a proper diagnosis and finding the real problem re-quires understanding the customer’s real concern, as most car owners do not distinguish between a no start, crank and no start, clicking, and such, and express their concern by “Does not start” or “ My battery has gone dead again” type of comments. In the above case, since we were hear-ing the story second hand from our shop customer, we didn't have a close clue as to what the real concern was.

That’s when the simple hydrometer came into the picture. As soon as the battery cells were checked, it did indeed show they have been discharged. The problem could have possibly been excessive parasitic drain or even a charging problem, but now at least we have a diagnostic path to fol-low, and know that the

starter is certainly not the issue. (Figure 7)

Further testing of this car indicated a problem with ELD (Electronic Load Detector), which the repair of it will be the subject of a future column. But what gave us the diagnostic direction was indeed the simple hydrometer that indicated a low battery SOC.

Another use of the battery hydrometer is the balance be-tween SOC of each cell, where a 50-100 point difference is a sure indication of a cell deterioration, which requires a battery replacement.

It is true that many new batteries are sealed and access to each cell is not possible. But on the other hand, it should be noted there are still many more batteries that are NOT sealed, thus reading each individual cell’s state-of-charge is quite possible, particularly on heavy-duty applications and larger batteries.

The use of a hydrometer cannot be over-emphasized, and should be the first line of testing a battery to get a true picture of what is happening inside.

Well, by the time you read this, the 2013 Big R Show will be over. I will put some highlights of the show in the next issue. Until then, keep up the good work. r
