  • Cat Common Rail Fuel System Cat Common Rail Technology Cat Common Rail Technology

Caterpillar has made a huge investmentto develop an emission reduction techno-logy now marketed as ACERT Techno-logy for Caterpillar high-speed engines. After a successful demonstration in the on-highway high-speed engines,Caterpillar embarked on a stepwise migration of selected elements of ACERT

Technology across the entire product lineand range of applications. The broadrange of Caterpillars marine programcalls for a differentiated approach.

Keeping in mind the high reliability expec-tations of customers, Caterpillar decidedto adopt a two step approach providingthe most effective solutions with lowestcomplexity.

Flexible Camshaft Technology (FCT) hasbeen developed and put into production. The next milestone in emissions techno-logy is a fully flexible fuel system suitablefor HFO, MDO and DO, called the CatCommon Rail (Cat CR) fuel system. CatCommon Rail is considered one majorbuilding block towards low emissions, high performance and highest customervalue.

The goals are: Invisible smoke under all engine

operating conditions. Reduce emissions beyond current

and future IMO regulations, offering an attractive technology for emissions sensitive areas.

Maintain or improve engine perform-ance by taking advantage of the capabilities and benefits of a fully flexible fuel system.

Continue to meet the level of reliability in heavy fuel operation expected by our marine customers.

Caterpillar has chosen inside the en-gine measures as the technology withthe highest customer value. In combina-tion with the long-stroke concept andhigh performance air systems the CatCommon Rail (Cat CR) fuel system is the most effective technology to meetemission regulations and customer expectations. The key features of the Cat Common Railtechnology are: Well adapted injection pressure over

the entire engine operating range. Fully flexible fuel injection system

enabling optimized emissions and engine performance.

Suitable for HFO, MDO and DO. 100% retrofittable system.

Cat CR SystemThe main components of the Cat CommonRail fuel system are a high pressure (HP)pump, rail, injector and electronics. Cater-pillars broad experience with electroni-cally controlled engines, range of productlines and in-house design and analysisexpertise allow for a unique system approach. All components are developedunder Caterpillar design control.

In addition Caterpillars expertise in elec-tronics is a major asset to the Cat Com-mon Rail technology.

Safety ConceptSafety considerations and high customervalue were the main focus throughout thedevelopment, resulting in a state-of-the-art design with the following features: Two high pressure pumps for

    redundancy. Double-walled lines and rails.

    High Pressure Pump Safety Gear

Furthermore, redundant speed pick-upsand pressure sensors, a safety gear between pump and engine, a pressure relief valve and flow limiters all increaseoperational safety.

High Pressure PumpTwo high pressure pumps deliver the required amount of fuel to the rail andprovide the desired rail pressure in closedloop control. The pump itself is based on a proven design and has been modifiedfor HFO operation. By having two pumpsfor all in-line engines the amount of HPconnections and components is drastic -ally reduced and thus increases reliability. The inlet metering control of the pump ensures a high pump efficiency. The key features are: Two pumps for redundancy. Inlet metering control. Well adapted injection pressure. Closed loop control of rail pressure.

RailThe double-walled rails are pressurizedand act as an accumulator, with one railsegment feeding fuel to three injectors, i. e. a nine cylinder engine has only threerail segments, an eight cylinder enginehas two rail segments, each feeding fourinjectors. This layout reduces the numberof parts and the number of high pressureconnections. Flow limiters prevent thecylinders from overfueling; a safety valveacts as pressure relief in case of an un-wanted overpressurized rail.

    Injector Cable

ElectronicsThe key component is the CaterpillarA4E4 (or ADEM) Electronic ControlModule (ECM). The ECM acts as the brainof the Cat Common Rail fuel system. Pio-neered by Caterpillar 20 years ago, theADEM controller coordinates and en-hances fuel delivery, air supply and otherengine functions to maxi mize overall per-formance and reduce emissions output.

Having in-house expertise for core elec-tronic components and software putsCaterpillar in a unique position and allowsfor an advantageous systems approach.

Based on existing software and enginecontrol strategies, the specific needs ofheavy fuel burning engines and applica-tions can be easily adopted. Dependingon engine type, application and boundaryconditions, a tailor made version allowsfor optimal operation.

InjectorCaterpillar has chosen a simple androbust approach by using the actual fuelas control fluid, thereby eliminating theneed for a separate control fluid system. The injector nozzle is cooled by lube oil, a typical feature for heavy fuel operation. For the Cat CR injector, the lube oil circuithas been extended to provide cooling tothe electrical components within the in-jector, thereby increasing the lifetime. The injector design is simple, robust andcompact; the key features are: Electronically controlled. Flexible injection timing and duration. Capability of multi shot injections.

The engine protection system operates independently of the engine control systemand has its own independent sensor equip-ment. This en sures that engine operation is monitored independently of other controlsystems.

The ECM functions can be divided into acore system and a performance system.

The core system consists of: Control device A4E4. One crankshaft speed pick-up. Two camshaft speed pick-ups. Two high-pressure sensors. Inlet metering valve. Injector drivers.

The performance system ensures optimalengine settings under all operating condi-tions, using information like exhaust gastemperature, charge air pressure, ambientconditions and lube oil temperature.

From its introduction the MaK long-stroke generation of main diesel engines has been recognized for good performance and reasonable fuel consumption, alongside outstanding reliability and long component life. MaK engines are compliant with current emission regulations without the need for additional aftertreatment. To fulfil the upcoming emission legislations the development of new combustion process supporting techno-logies is necessary.

Key criteria are: Prevailing emission limits for the

respective power range and timing of their introduction.

Customer expectations in terms of engine performance, maintenance practices, fuel quality and mode of operation.

By adopting well proven elements of thistechnology for medium-speed engines, itis our goal to meet and exceed customerexpectations by maximizing product valuethrough: Superior reliability in heavy fuel

operation. Best fuel efficiency in its class. Lowest engine emissions with

    minimum additional complexity.
