Step 1 Initial Work - Prepare openingsTake off existing mouldings around windows or door openings. Be sure to drive in any nails and scrape loose, bubbly paint or caulking. Make the casing face and sill area as clean and smooth as possible to receive the new vinyl Casing Face. Use Sawzall to cut a receiving slot at the bottom of both sides of the vertical Casing Face trim to receive the vinyl sill.

Step 2 • Install Sill (Refer to Drawing #1)Measure new vinyl sill piece so that the new piece will extend a minimum of 5” past the existing window opening on each side, and then cut sill to fit. (Be sure to allow 1/4” hollow area plus 1/4” for expansion on each end to accept sill end caps.) Next cut the sill so that the top of the vinyl sill piece extends beneath the outer sash or storm window (1/2“ minimum) to protect from water damage. Make cut outs on each end of the vinyl sill piece to allow the sill to extend into the sawzalled area at the existing base of each vertical Casing Moulding on either side. Slide the vinyl piece over the existing sill and into the receiving slot you created with your sawzall cut. Attach the vinyl sill by nailing approximately every 10” along the bottom (make sure to pin the ends of the vinyl within 2-3” of each end). Pin the top with 2 or 3 color pins or stainless nails. Be careful to maintain the shape of the sill to match the contour of the end caps. Apply a small amount of adhesive to the inside edges of the end caps and snap the end caps into place. (Make sure to use the proper end caps (right and left on their respective sides).

Step-by-Step Instructions(Continued)

Step 3a • Install Casing Face PiecesMeasure for vertical side Casing Face pieces by taking separate measurements for each side from the top of window sill (Point A) up to the lower edge of the upper casing (the casing that runs across the top of the window or door (Point B). Add 3-1/2” to that measurement. (Example: If Point A to Point B is 50” – your Casing Face should be 53-1/2”).

Step 3b. After cutting both sides to length, make additional trim cuts for precision as follows: hold one side of the Casing Face piece approximately in the area it will be installed. Hold the Casing Face firmly at the base near the sill. Take your pencil and lay the pencil on its side to scribe a line along the base of the Casing Face to be installed. Using your snips cut along the drawn line to achieve a neat and tight fit to the sill. Repeat the process for the remaining side piece. Mark the top notch cut-outs precisely (See Drawing # 1 – points B1 & B2 on each side respectively) using a square, leaving a ¾” tab bent over to cover the ¾” lip of the facing extend-ing horizontally toward the opposite side of the window.

Secure side Casing Face pieces with nails approximately every 10” apart. Be sure to place a nail in the lowest slot at the bottom of the slot to anchor the Casing Face to the sill to ensure tight joints. For the top Casing Face piece, measure the inside distance from the Casing Face lock on the left to the Casing Face lock on the right on the two vertical Casing Faces (See Drawing #1, C1 & C2), and add ½” so that the top Casing Face piece will overlap and fit under the lock areas with a ¼” of leeway on each side.

NOTE: Prior to securing the Casing Face pieces, decide whether to pin the inward edge with finish nails or to lift the wood casing edge and slide the Casing Face underneath it so that attachment occurs via the 90 degree bend in the Casing Face. Step 4. Install Casing Mouldings & “J” Channels(Refer to Drawing #1 and #2) (Measure and Pre-cut “J” channels) Measure side “J” channel cuts from the top of the sill to the top edge of the upper (horizontal) casing face on each side (See Drawing #1 – Points C5C6, & C7C8). Cut the top “J” channel equal to the distance between the outside edges of the side moulding face (See Drawing # 1 – Points C9C10), then add 2” to the measurement– and cut the top “J” channel. “J” channels will be installed in unison with the Casing Moulding after the Casing Mouldings have been pre-cut.

Step 4a. Measure and Pre-cut Side Casing Mouldings(Refer to Drawing #2)Measure side Casing Moulding by measuring from the top of the sill to the bottom of the lock on the upper horizontal Casing Face (See Drawing # 2 – Points M1M2 & M3M4), then add 3” and cut each side piece. (Note that the top Casing Moulding will be measured after side moulding and “J” channels are installed. Also the top trim cut of side Casing Mouldings will be trimmed in place per Step 7).

Step 4b. Install side “J” channels and side Casing Mouldings together in unison (Refer to Drawing #2, #3 and #4)Couple the Casing Moulding and “J” channel together by snapping the “J” channel into the receiver slot on the outside edge of the casing mouldings for each side piece. Hold the assemblage of the two parts in place and be sure to keep downward pressure on the pieces toward the sill to achieve proper alignment and spacing. Snap the pieces into the casing faces, use the same procedure as in Step 3b to achieve a precise fit at the sill; lay your pencil flat, draw a line and cut the bottom of the Casing Moulding to fit tightly onto the sill area. Do not nail or secure pieces yet. (Failure to make tight cuts will produce unsightly, poor workmanship.) Re-install the assemblage into the lock on the Casing Face and secure with nails on the “J” channel nailing strip (Nails approximately 10” apart). Repeat procedure for the other side. No nails are needed on the Casing Moulding which is secured by the Double Snap lock joint of the Casing Face and the “J” channel. This facilitates expansion and contraction of the three piece assemblage. (See Drawing # 4 for final view of window before top moulding trim cuts and installation.)

Step 5a. Install the top Casing Moulding and “J” channel in unison (Refer to Drawing # 5)First, measure the outside to outside dimension of the two edges of the Casing Moulding (See Drawing # 5 – Points M9M10), then add 1” to that measurement and cut the upper Casing Moulding to that dimension. (Note: Installation of top moulding can not be done until side moulding cuts as described below are done.) To find the exact miter coping points for the top moulding, it is necessary to take a short (18”) Casing Moulding and “J” channel assemblage and temporarily lock the assemblage into place for marking purposes only. (Refer to drawing 4 detail, next page right)

Make notch cuts at the top of the window (overlapping the tabs at B1 & B2 from the vertical Casing Face pieces to keep it tight visually and waterproof). Cut the lock areas off at the overlap joint area approximately 1/4” away from vertical lock edge. (See Drawing #1, C3 & C4), so that the top Casing Face piece fits in to the verticals and is held in place by the verticals while maintaining the ¼” overlap. After cuts are complete, secure the Casing Face and nail off. Set finish nails on opening edges with a nail set. (See Drawing #1 for completed view).

Step 5a. (Continued)By marking with a line on vertical mouldings, first mark will be in line with bottom of horizontal “J” channel. Second mark will be in line with the very top of horizontal moulding. (Refer to photo # 1, 2 & 3) By sliding the assemblage first to one side, and then to the other side, you can make precision “cut” marks where the piece intersects the miter area on the left and right sides for cutting. (Refer to Drawing # 5) Lay top moulding so it drapes over the top of both vertical moulding sides. Using a capenter’s square, mark top moulding on inside miter points (M11 & M13) and use these points as starting points on coping template. Templates are provided with your first order but you can buy a template tool or make your own out of vinyl Casing Moulding. (See Step 5b) Next trace your diagonal cuts off of these points using template. Complete the cuts and install. Be careful to slide the bottom pointed edge lock of the top Casing Moulding under the side lock of the vertical Casing Face lock first (refer to photo # 6). Once the pieces are engaged, go to the opposite side pointed edge and engage that under the opposite casing face lock. Then gradually move the piece up at an angle until the locking process is completed into the top Casing Face. Lift the top lock of the top Casing Moulding over the vertical Casing Mouldings on each side.

Step 5b. Make a coping cut template.(Refer to drawing 7) Using a small 18” piece of moulding, make coping cuts in small piece for an exact coping miter on both sides, then cut off top and bottom locks so it will give you a piece that you can lay over moulding face as a template. Lay template over top moulding piece, line up with mark on bottom edge and trace line on both sides. Cut along template lines. (Refer to photo # 4 & 5) Do not cut to the outside edge of the Casing Moulding but instead draw the line and cut to this interior line 1” in from the outside edge. This will allow overlap coverage for weather and a better visual appearance. Cut diagonally upward along the line and then horizontally out to the edge. Also leave the remaining upper cut area in place so that you can cut it off with more precision at the end of the process.

Step 5c. (Refer to photos # 6 through10)Position the “J” channel upside down just above the top Casing Moulding and roll it into place toward the house until it locks into position. Fold “J” channel tabs down and secure the “J” channel with nails. (Note: If tabs do not line up with “J” channel, simply slide into proper position.) Use your snips to cut off the remaining upper vertical areas to match the horizontal line of the upper Casing Moulding (Refer to photos # 8 & 9). (Note in extremely cold weather, it may be necessary to insert the top “J” channel and Casing Moulding separately by sliding them in one at a time.
