PenSeal Plus Penetration Boiler Seals

PenSeal Plus penetration seals were developed by KE-Burgmann EJS (KEB-EJS) to address the many problems associated with penetrating the shell of a boiler or similar pressure casing. Traditionally, when a tube or pipe penetrates the casing, a packed type seal, slip joint, is often used to allow the tube or pipe to thermally expand and contract without damaging the surrounding shell or pressure casing. The packing material in this joint is used to help reduce the escape of heat and gas from the boiler. However, these designs have many drawbacks. They require constant adjusting to keep the seal from leaking excessively. Because these slip joints cannot be insulated, imposed stress on the tubes will eventually cause the unit to leak and become so hot that maintenance personnel are unable to get close enough to adjust them. PenSeal Plus penetration seals are the solution to these problems. PenSeal Plus is a state of the art bellows expansion joint that offers a complete seal that eliminates the leakage of heat and other emissions, reduces noise, and protects maintenance personnel. PenSeal Plus can be completely insulated which ensures the least amount of heat loss at the point of penetration as well as helping to cool the casing area around it. Because PenSeal Plus is a true expansion joint, it is designed to accept axial, lateral and angular movements therefore, lowering the stress on the tubes and pipes they are attached to. Lastly, and most importantly, PenSeal Plus is virtually maintenance free. PenSeal Plus seals are used by leading OEMs in the industry are available to all HRSG users. PenSeal Plus penetration seals are available in one piece and two- piece clamshell models to accommodate nearly any application from original manufacturers to retrofits of existing installations. Advantages of the PenSeal Plus penetration seal: Sealing gas leaks at the numerous pipe penetrations in boilers and heat exchangers have always been troublesome. The thermal movement of the penetration pipe caused by the heating and cooling of the tubes inside the boiler or exchanger, has been the cause of leaks for many years. Typical mechanical seals work for a short time before leaking and need constant adjustment. Due to the high temperature of the gas leaking through the seal, maintenance can only begin when the boiler is cold. Paintwork around the seal deteriorates quickly, and more importantly, the efficiency of the boiler is reduced. Meeting EPA levels is very difficult when exhaust gas is flowing from around the penetration pipes. Maintenance and other personnel are subject to hot

gases leaking around the seal. Leaking gas causes local pollution to atmosphere. Noise levels around a leaking seal can be damaging

to personnel working close by. Boiler efficiency is reduced by leaks. Maintenance is required frequently. Pipe Stress is increased if seal freezes, corrodes or

is over tightened. Standard PenSeal Plus seals are rated at 15 PSIG and 1200 deg F. Special models are available for higher pressures and temperatures.

The PenSeal Plus seal is designed to give leak free service for many years. KEB-EJS has designed the units for 6000 Cold Starts though most boilers never see this many cycles. The standard bellows material is 304 series stainless steel however; the seals can be manufactured in most stainless steels and high alloy materials. Our team has spent many hours testing the reliability of the PenSeal Plus seals on our in house test boiler. The test parameters duplicate typical boiler and turbine conditions. The test boiler for PenSeal Plus penetration seals has 18 thermocouple connections that can be monitored simultaneously every 4 seconds. After finding the exact temperature differentials during ramp and steady state conditions, we can input accurate “k” values into our FEA program. We then know the stress levels in all components of the seal as well as the expected temperatures in service. This information enables us to accurately analyze what our customers will experience. Our PenSeal Plus seals include all the design elements acquired from years of testing.

The PenSeal Plus comes in many configurations. KEB-EJS has designed a series of standard bellows, which when attached to various end connections, should satisfy most customer needs. If a special configuration is required, KEBEJS can design a seal to your particular specification. End configurations:

Materials of construction: We can supply PenSeal Plus penetration seals in many different materials. The standard materials are: Bellows - 304 Stainless Steel End Rings - Carbon Steel End Bands - Carbon Steel It is very common for the penetration pipe to be made from a Chrome Molly grade steel such as P11 or P22. Welding the Carbon Steel ring to the pipe is not recommended so either a 1” wide band of a like material or a stainless steel pipe ring is used. Insulating under or over the bellows is acceptable. Our company would recommend an installation similar to the one shown bellow. All types of installations and most materials have been tested by KEB-EJS. Rod Seal (SR)

The standard design with weld rings on both ends. The boiler wall ring is 1” larger than the bellows OD.Standard rings are carbon steel, but they can be specified as alloy or stainless steel.

End bands can be used to move the bellows away from the boiler wall or to enable the joints to be staggered. Carbon steel is used on standard bands. Alloy and stainless steel are available.

Bolted seals are available, the boiler ring OD is increased to accept the bolt holes. EJS will supply the matching ring to weld to the boiler if requested.

Rod seals are intended for the rod penetrations used to support the various headers and tube bundles. These seals have lighter gauge bellows to give higher movements over shorter distances.

One or both ends of the seal can be extended to allow for clearance problems. When extended ends are used the boiler end ring becomes optional.

The seals can be staggered using different length ends. This will allow for smaller center to center distances.

Bolted (SN) Insulating over the bellows is acceptable however, the bellows acts as a natural barrier and stops heat transmission from the ring attached to the penetration pipe to the boiler casing. If insulation is used over the bellows care should be taken not to overheat the boiler wall.

(SR) Rod seals: This type of seal is specially designed for the rods that support the various headers and modules inside the boiler. Movements are non-concurrent for 10,000 cycles. For approximate concurrent movements use a simple % rule. If the actual axial movement is 50% of the stated axial movement, then 50% of the stated lateral movement remains. Consult KEB-EJS for exact allowable movements. SR-0314 @ 0.25” axial will leave 0.65” lateral. Rod seal group (SR):

(S) Standard seals: These seals can be used with different end configurations and they can be adapted to customer specified requirements. We are not limited to the standard sizes shown. Please consult us with specific requirements. Movements shown are non-concurrent for 6,000 cycles. Use the simple % rule for approximate concurrent movements shown in the (SR) section. It is always recommended that you specify the movement when ordering PenSeal Plus

penetration seals. Our designers will then verify the cycle life and lateral clearances. Low movement group (S):

The (SR) seal is designed for larger lateral movements over shorter length. (OAL) Lateral clearance needs to be

maintained between the rod OD and Bellows ID.

Specification Sheet Known penetration pipe size - 8.625” (8” NPS) Known lateral movement - 1.25” Known axial movement - +2” Find smallest seal that can be used: Pipe OD + (2 x lateral) = 11.125” ...................use next larger seal to this number ....S12 ******** if the lateral is 0”, then add 1” to the penetration pipe size and look first at the (S) seals. Look at the S12 seals in the various groups to find a best fit for the movement conditions. S1215 allows for 6.625” axial and 2” lateral. Use the % rule to see if it will work. The S1215 is the correct seal. If the remaining axial were less than that required, you would have moved to the SX-1210. The rule applies for either movement. If the axial movement is the principle movement, then find its % of the allowed and apply the remaining % to the lateral. If the axial movement is compression (-), then the overall length (OAL is as stated in the data groups. When the axial movement is extension (+), then the installed OAL is reduced by the following formula. Reduce the installed OAL by the axial extension to the nearest 0.5” Maximum reduction is 50% of the allowed axial movement. S1215 has an OAL of 14” ...our movement is extension (+)....reduce OAL by 2” to 12”. S1215-12. The length will be factory preset by KEB-EJS. Finally, the hole size needs to be specified. PenSeal Plus Application information: Our seals have been designed to provide inexpensive alternatives to older compression type seals. Design variations can be used to give the optimum bellows seal for a specific application. When ordering alternative designs please ensure you provide a full description of the seal. Corrosion is caused when the media condenses and collects in the lower end of the seal during operation. Normally, the penetration pipe is hot which keeps the temperature under the bellows hot enough to prevent the media from condensing. The bellows is a good insulator between the attachment ring and the boiler wall. Typically this decrease in temperature is an advantage since it ensures that the boiler wall does not exceed the allowable temperature limits. However, there is a possibility of condensation forming in the bottom of the seal when the boiler shuts down. If the system is shut down for extended periods of time, the condensation could cause local corrosion of the penetration pipe. If corrosion is a concern, there are numerous ways to avoid or reduce condensation. Drains can be fitted to the lower section of the bellows seal to enable any moisture to be drained during extended boiler down periods. However, drains require maintenance procedures-to be followed.

The idea of the PenSeal Plus is to avoid maintenance issues. The following figures show permanent solutions to corrosion problems.

This seal incorporates carbon steel rings at both ends. If the seal is tobe attached to a Alloy Pipe for higher temperature service, a weld bandmade from a similar material to the pipe can be welded to the pipe,giving the user the ability to perform any post weld heat treatment tothe weld band before fitting the seal. Due to the low forces on the endring, carbon steel is acceptable even at higher temperatures. The weldband ensures that no direct contact is made between the carbon steelend ring and the alloy pipe. The attachment weld between the end ringand the band is no longer a pressure boundary weld.

Normal insulation stops at the bellows seal. An outer soft insulation cover can be used to ensure the temperature under the bellows is maintained during operation. This is used on lower temperature penetration seals. The ID of this cover must be a soft fabric material to ensure it does not damage the bellows. The covers can be provided by EJS. The OD of the pipe insulation needs to be specified. The EJS covers are fitted after assembly and can be removed at any time. THIS IS INTENDED FOR REDUCING OPERATING CONDENSATION ONLY.

Seals installed inside the boiler wall should be used where a highly corrosive media is present, or where the possibility of corrosion is high using a normal external seal. These seals can be a bolted construction allowing for easy removal. PenSeal Plus Clamshell Retrofit Seals: Clamshell seals perform the same service as normal seals, but the life expectancy of a clamshell seal is dependent on the quality of the convolution weld made by an experienced T.I.G. welder during installation. KEB-EJS provides onsite personnel to perform this weld, if required. The clamshell seals shown here are standard designs. We also build specialized clamshell bellows to suit individual customer’s needs. Clamshell seals are shipped ready for installation. The shipping length required to allow the bellows weld to be made is usually longer than the final installed length. The compression after welding allows for the large axial extension movements generally found on penetration pipes in operation. KEB-EJS produces various designs to accommodate specific movement conditions. The information contained here only covers the more commonly used clamshell seals. Please consult a product specialist for more specialized designs. Clamshell seals are not recommended for penetration pipes smaller than 2” NPS. The smallest seal bellows is 6” NPS to allow for the intricate convolution weld. For pipe sizes smaller than 2” NPS, a normal

penetration seals should be used. This will involve cutting out a small piece of pipe to allow the seal to be fitted and replacing the pipe after the seal is in place. KEB-EJS offers complete turnkey removal of old seals and replacement with the new PenSeal Plus clamshell seal. We can provide site supervision, or just the welding equipment and consumable. Scheduled outages are usually the best time to retrofit old seals. We schedule partial installations with various customers. This enables certain predetermined groups of seals to be changed over a series of outages. Costs are spread over a longer period and the risk of extending the outage to complete the retrofit is reduced. As we design your expansion joints, materials are selected to suit your unique specification. Rectangular and oval clamshell seals are also available. PenSeal Plus clamshell seals: The standard clamshell seal comes with a stainless steel band on one end and a stainless steel ring on the opposite end to attach to the pipe. This allows the seal to be welded easily to any pipe material. The clamshell is shipped in two halves each one match marked for ease of assembly. High movement group (C): High movement group (C): Please consult EJS for larger sizes The same basic rules apply for specifying the clamshell seal as the normal PenSeal Plus seals. The only major difference is that any reduction in overall length (OAL) (if the movement is extension) is applied with compression tooling after the unit has been welded together. The two halves are brought together around the penetration pipe and welded. Only then can the unit be compressed by the amount of axial extension to be seen in service. This means the clearances required to fit the seal have to be based on the OAL shown in the tables. (Normal seals are compressed and delivered at the length you have specified.) KE-Burgmann EJS can provide compression kits to enable you to compress the clamshell seal after it is welded together around the penetration pipe. We always provide complete installation instructions with all clamshell seals. If you would like copies before receipt of the seals, please contact us. Onsite equipment for welding the clamshells should consist of TIG variable amperage controlled welding machine. Our field service team is available to supply all personnel, supervision, welding machine or just the correct weld wire to help install the seals.

Fabric Penetration Seals Whenever boilers are used in power generating plants, they need to be sealed in some way to avoid problems such as hot flue gases escaping from the boiler (where pressure is positive). Or to prevent ambient air from being sucked into the boiler, giving bad combustion (where pressure is negative). Steam pipes between boiler house and ‘penthouse’, or between boiler pipe and boiler stay, must also be sealed. In these applications, com-pensating for movement is a secondary consideration. Coal-Fired Boiler, Spain Two FLUASTAL® fabric expansion joints are fitted on a coal-fired boiler (350 MW) at a Spanish power station (Endesa). The joints are fitted directly on the boiler shell and housing, in a parallel arrangement which includes steel components to support the construction. Joint dimensions: 18 x 5 m (59 x 16.4 ft) Axial movement: 300 mm (11.8”) Lateral movement: 100 mm (4”) Angular movement: 3° Weight of steel components: 3,400 kg (7,496 lb) The fitting of the expansion joint arrangement would form a chapter in itself. It took more than 1,000 hours and required 1,600 bolts.

Sealing of Boiler Hangers and Boiler Stays Sealing of Boiler Stays 320 FLUAFLEX® double expansion joints, with fluoroelastomer outer cover, were fitted at the ‘As Pontes’ power station in Spain. Sealing of Boiler House and Steam Pipes Over 12 m (39.4 ft) of FLUAFLEX® fabric expansion joint was needed to seal the boiler at Graab, Sweden. The expansion joint is fitted around the bottom of the boiler. It goes in and out, around corners and behind pipes. In this case, the expansion joint serves two purposes: it seals the boiler to prevent the escape of hot flue gases and compensates for boiler shell movements due to thermal expansions. Sealing of pipe penetration The steam pipes leading to and from the boiler needed to be sealed to prevent ambient air being sucked into the boiler. The seal had to be fitted over a special steel construction to obtain a flexible seal capable of moving with the steam pipe and the boiler house. Sealing Steam Pipe
