The Fieldbus Systemfor Factory Automation
In the industrial automation segment,field bus systems are used in industrialmanufacturing to cope with increasingcompetitive pressures and for costeffectiveness. Here too, like in mostautomated processes, the automotiveindustry has been a pioneer to newtechnologies.
Time consuming tool changes andmaintenance in more and more complexmanufacturing tools are creating wiringnightmares. The conventional connectionmethods such as hardwiring of hundredsand hundreds of sensors and actuators,one by one, are generating a lot ofdown-time on the tools (cables breakfrequently in the first 50 cm). Becausethese methods are costly and result indelay and disruption, the automotiveindustry has been searching for a moreprogressive solution.
Efforts were made to replace the conven-tional connection methods (point to pointwiring) between sensors and actuatorswith a new alternative by bundling themtogether in the main control cubicles.This new wiring system consisted of:
– main cabinets on the platform– auxiliary cabinet boxes on the tools– plug-in subdistribution boards
(junction boxes) on the tools
Although this system did reducemaintenance times, it also proved to beextremely time consuming and expensive(see figure 1).
The next step came logically: A rugged,industrial fieldbus was needed to adjustmore flexibly to the prevailing methodsand at the same time keep wiring andinstallation during tooling changes,retrofitting and for new installations costeffective.
For this task, namely the direct fieldconnection of the sensor/actuator level,TURCK developed in 1987 the master-slave fieldbus system sensoplex® as anew alternative for networking sensors andactuators with various controls.Since then, the user friendly and practicalapproach of the sensoplex® remote I/O
system has been utilized in numerousapplications and is the ”fieldbus system”of choice for machine integratedinstallations.
Not only end users were able to benefitfrom these advantages; many first timeusers have jumped on the bus to increasetheir competitiveness, to lower first timeinstallation costs, and to reduce ever risinggeneral costs.
Meeting User Requirements
sensoplex® removes system limitations forthe user by providing all the prerequisitesfor the use of fieldbusses in machine engi-neering and production system planning:
1. Connection to the PLC Without Additional Software
The main stations have direct access tothe PLC bus structure, they are engi-neered and developed in conjunction withmajor control manufacturers (andapproved by them). Because of the PLCspecific interface of the master stations, noadditional software is required and the usercan operate with the original programming.In addition, he can benefit from the fullsupport of the PLC manufacturer becauseno ”foreign cards” are used in the PLCs.One master station can have up to 32substations connected and its modularconfiguration matches all kinds of differentrequirements.
2. Sturdy Substations –Suitable for Direct Mountingon the Machine
The substations are compact I/O stationsmade of die-cast aluminium or stainlesssteel housings, Protection Class IP67.They can be mounted directly on themachine. Up to 8 sensors or actuatorscan be linked to each substation.
3. Peripheral Interface -Made Possible Through Simpleand Safe Connections
All system components are connectedwith standard M12 x 1 connectors, sothey are easy to install and ensure safeconnections.
4. Data Transmission - Reliable -Fast Response Times
To transfer the huge amount of datagenerated and to provide power supplyto the input substations, point-to-pointconnections between the stations aremade by means of a coaxial cable with75 Ω surge impedance, providingmaximum data security against externalinfluences, very low interference suscep-tibility, and a high data transfer rate.To eliminate possible transmission errors,sensoplex® operates with the FSK (fre-quency shift keying) method that providesadditional data security through exclusiveOR monitoring and time integration.
These safety measures are vital for all de-vices that reside at the lowest level of thebus hierarchy, where 100% of the datamust be available all the time to satisfythe time critical processes of this level.
Depending on the system configuration,sensoplex® operates at a response timeof max. 5 ms. which meets the require-ments for real time processing.
5. Power Supply to Substations -Without Any Additional Wiring
All substations as well as all connectedsensors and small loads are powered bythe coaxial cable which is also used fordata interchange. This eliminates the needfor many additional supply cables.

6. Retrofitting & Expansion –Without Additional Software
Compared to bus systems in ring topo-logy, with sensoplex® it is always possibleto increase or decrease the number ofsubstations within the network processeswithout any additional software. Theaddress of each single station is not deter-mined by its physical location - eachstation is identified by an address pro-grammed by the user with DIP-switcheslocated on the stations itself. This is ofspecial advantage in systems expansionsor updates.
7. Implemented System Diagnostics -For Fast ”On The Spot”Error Detection
Because of the high mechanical stress onthe lowest field level where all sensors,actuators, substations, etc. reside, exter-nal faults can occur such as a break inthe coaxial cable due to a mechanicaldisturbance. Therefore, the user has tohave a system that allows possible errorsto be detected immediately ”on the spot”and eliminated through easy replacementof the connected field devices.sensoplex® provides the followingstandard diagnostics:– bus cable malfunction
(wire-break/short-circuit)– configuration error– wire-break/short-circuit in the sensor/
actuator bus– non reporting substation

sensoplex®2 Ex, the intrinsically safesystem for use in potentially hazardousareas was developed upon suggestionsfrom large users in the chemical and
petrochemical industry after their positiveexperiences with the standard sensoplex®.The intrinsically safe sensoplex®2 Ex hasbrought lasting improvements and greatcost advantages to the a. m. industry:
Standard Class I intrinsically safe field de-vices can be directly connected to the busstations, without any additional safetymeasures (such as explosion-proof enclo-sures), thus reducing installation costs toan absolute minimum because there is noneed to install the main cabinets intoexpensive enclosures.Obviously, sensoplex®2 Ex offers thesame advantages as the basicsensoplex®2 system.
sensoplex®2 is the natural extension ofthe sensoplex® system. The principalcharacteristics of the basic system(pages 4 + 5, points 1…7) are the same,but its functionality has been extendedthus offering more opportunities such as:
1. Master station with PROFIBUSinterface, allowing the user to communi-cate with different-brand PLCs with aPROFIBUS Master interface.
Depending on the type used, up to64 substations can be connected toone of the new master stations. Also,these new master stations can easilybe added to already existing installa-tions without reconfiguring the entiresystem. Their advantage includeextended system diagnostics andincreased address capabilities.
2. Substations in various configurations,such as:
… Die-cast aluminium housings withProtection Class IP67 with four, sixand eight channels. The four channelsubstations make sensoplex®2easier to apply for material handlingapplications where sensors andactuators are widely distributed.
… 8 channel terminal versions withProtection Class IP20 for directmounting in main cabinets (andoperator control terminals in thefield).
Important Hints Regarding theCompatibility of the Bus Systems:
1. With a few exceptions (see therespective references in the specificsections), all sensoplex® compo-nents can operate with sensoplex®2master stations. That means thatadditional new components can beadded at any time to a sensoplex®
system that has a sensoplex®2master station.
2. sensoplex®2 substations work onlyin connection with sensoplex®2master stations.

Design and Functions
The sensoplex® master station consists ofthese three primary components:
– The sensoplex® master board whichconducts continuous cyclic polls of allsubstations; each master station hasthe same identical master board.
– Dual Port-Memory (DPM) for datainterchange between the PLC andMaster.
– PLC specific interface card forcommunication between the PLC andthe master station; this is typicallya standard card of the specificmanufacturer (for instance theSiemens IM318/IM318M).
Together, the above components makethe best possible interface to the specificoperative controls and eliminate the needfor any special synchronization methods.
Such an arrangement providessignificant advantages for the user:
Regardless of what PLC is used,sensoplex® always performs in thesame manner.
Communication with the substationsoccurs according to the standarddigital I/O processing level.
For the most part, the existing PLCspecific user program can be used.
The warranties provided by the PLCmanufacturers remain fully effective.
This improved diagnostic function of themaster station greatly simplifies faultdetection and system restart.
This check procedure makes shorttransmission/response times of thesystem possible and allows functionaltesting of all units to see whether thesystem configuration is correct.
Configuration
Because of the different addresspossibilities, a configuration cycle isperformed by the master station atsystem start-up. The master station canexecute that in several different ways:
The configuration cycle is initiated byactivating the respective function key(accessible after opening the cover)followed by switching the power supplyON. If the supply voltage is already turnedON, a cold start must be effected with theactivated function key by pressing RESET.
At each additional start-up, the masterstation compares the actual status of thesystem with the memory configuration.For different applications that involvetooling/device changes, up to eightdifferent system configurations can bestored.
The following configuration cycles arepossible:
– Auto key: automatic addressing.– Load key: address allocation via internal
assignment EEPROM (part of masterstation). If a memory card is plugged in,its content is first written to theEEPROM. Then the addresses areassigned.
– Save key: determines the busconfiguration at the moment, savesthis configuration into the EEPROM,and if available, into the memory card.
Moreover, the sensoplex® system alsooffers extended system diagnostics:
Example: Normally, an alarm condition or amalfunction such as a short-circuit or wirebreak in a PLC input card would generate anumber of measurements to identify thefault location. All interface terminals wouldhave to be undone to find the source of thefault. - Not so with sensoplex®. Thesensoplex® master can rapidly identify theexact location of the source of theproblem.
Therefore:
– No additional measurements - simplyreplace the defective part (sensor orprewired cable).
– Installation times reduced to aminimum.
Additionally, the master stations are alsoused as central power supply for allconnected components; 24 VDC, max. 4 Acan be supplied via a M12 x 1 connector,thereby supplying the necessary power toall substations and connected sensors.
The sensoplex®Ex system also suppliespower via the bus to all connectedactuators.
Another remarkable characteristic of thesensoplex® system is the system start-up.
The sensoplex®2 master automaticallyscans the existing configuration to verifywhether it is identical to what the user hasprogrammed and checks if the entiresystem is properly connected right downto the terminating resistor.
At every system start-up (power supplyOFF/ON or RESET), all data memory of themaster station is cleared and reset to 0.The master station then checks the entirecoaxial cable for short-circuit or wire-breakas well as the data line terminating resistorand all the connected stations.If a fault is detected during the first check,the master station will interrupt the restart(indicated by an error LED on the masterstation). Any malfunctions within thesystem and the error location, for instancein case of bus errors, is indicated via thehandheld diagnostic monitor whichidentifies the location of the malfunction(wire-break or short-circuit) in the bussegment.

Mechanical Characteristics
Plug-in substations with M12 x 1connectors are designed to meetprotection class IP67.They are: shock resistant impervious to dust, moisture
or foreign material they offer protection against
the immersion in water for 30 minutesat 1 meter (IEC 60529/EN 60529)
They are rated for an operatingtemperature from -25...+70 ºC.
The terminal versions are rated forProtection Class IP20 and are suitable formounting into control cabinets. They canbe used at an operating temperatureof 0...60 ºC.
Electrical Characteristics
Power (24 VDC) is supplied to all buscomponents and connected sensors viathe coaxial cable. The common of thesystem is on the external conductor(shield) of the coaxial cable and thereforeon the coaxial plugs also. For safety duringmaintenance and operation, make surethat the entire system is isolated fromearth.
The coax receptacles are isolated from thehousing of the sensoplex® substations, sothey can be installed anywhere in thesystem. To guarantee faultfree operation,a check of isolation between the inner andouter conductor, and of isolation fromearth of all coax cables before systemstart-up is required.
Attenuation
The throughput attenuation of onesubstation is 0.3 dB. The maximumattenuation of the whole system is 15 dBfor each master station, including allcomponents and coaxial cables. If this
value is higher, or if the data line distance isgreater than 300 m, an amplifier must beinstalled (see section ”Accessories”). Thesystem will not work properly if theattenuation values are too high.
Input Stations
Input stations are used to receive binarysignals from the field. Input data is scannedby the master station in a cyclic manner.For proper functioning, each input stationmust be assigned to a specific address.
Each input station accommodates up to8 sensors.– Power supply via the coaxial bus.– Total current consumption ≤ 150 mA.– Supply voltage: 10...30 VDC.
The inputs accept current sourcing signalsfrom:– 3-wire pnp sensors– 2-wire DC sensors– dry contacts
The connections are made either withM12 x 1 connectors, or with screwterminals.
The following function parameters of theinput stations can be set eitherautomatically or via DIP-switches:– switching output
(either 3- or 2 wire DC sensors)– input delay time
Versions with terminal clamps are used tosend binary signals to the coaxial bus viathe mother board ESM 80. They areconnected by ribbon cables.
Output Stations
The output stations supply binary processsignals to the connected loads (actuators).The data received from the master stationis retained in the output area of the outputstation.Power supply for the output stations isprovided through an additional connector.If a power failure occurs, all output circuitsare set to 0 (turned off) until new data istransmitted.Various types of output devices can beconnected to each output station.These include:– valves– relays– indicators
The specifications for all output devices are:– Operating voltage: 18...30 VDC– The output current per channel is
0.5 A for all versions.
Each output station has separate,programmable functions that can be seteither automatically or via DIP-switches:– Switching status of outputs– Double scanning
I/O Allocation
I/O allocation addressing is done manuallywith built-in DIP-switches or automaticallyduring system start-up (built-in EEPROM -sensoplex®2 substations only). It isimportant to make sure that there is onlyone address in the system for each station(automatic response check withsensoplex®2)
Diagnostics
All substations are equipped with statusand diagnostic LEDs. These makediagnostics and monitoring during start-upand operation of the system possible(check for wire-break or short-circuit).In addition, system diagnostics can alsobe done via the hand-held monitor,DEA 80 for sensoplex®2 only.
Important:sensoplex®2 substations work only inconnection with sensoplex®2 masterstations!

Bus system sensoplex®2 Ex –system configuration
sensoplex®2 was developed for standardapplications and is based on the first gene-ration sensoplex® system. sensoplex®2 Exoffers the extended scope of operationsprovided by the sensoplex®2 systemincluding a variety of modules, improveddiagnostic features, a comprehensiverange of functions and extended cablelengths.
The system configuration of sensoplex®2Ex is shown in Fig. 1 (see page 15).
All sensoplex® components arecompatible with sensoplex®2, i.e. allsensoplex® devices apart from the mastercan be used in sensoplex®2 installations.The main features of the sensoplex®2 Exmaster are:
„force“ functions automatic addressing wire-break and short-circuit monitoring
of the bus line including errorlocalisation
extended address area (depending onthe control system)
The intrinsically safe junction box VB 14-Exseparates the non-intrinsically safe bus linefrom the intrinsically safe bus line. The non-intrinsically safe bus line is separated intofour intrinsically safe branches. Eachbranch provides connection for up to 8substations amounting to a total of 32stations without additional I.S. safetymeasures.
8-channel I/O modules for binary sensorsand actuators are available.Up to 256 I/O points can be connected viaone VB 14-Ex/CS in the hazardous area.
The terminal version, featuring degree ofprotection IP20, is suitable for use incabinets. For direct mounting on themachine, the plug-in version, degree ofprotection IP67, is recommended.
Fieldbus systems have played animportant role in industry for some timenow. Most industrial applications whichrequire complex interconnection arerealized with bus systems because theyoffer simple and error-free installation,quick diagnostics and savings in materialand installation times.

The bus system sensoplex®2 Ex isspecially designed for installation inhazardous areas. This intrinsically safe bussystem is the natural extension of the bussystem sensoplex® which is widely used inbody and assembly lines in the automotiveindustry as well as in many different anddemanding industrial environments.
Having been developed for suchdemanding applications, the main systemcharacteristics also meet the high require-ments of the chemical industry in regardsto data security, EMC, RFI etc.

The intrinsically safe junction-box VB 14-Ex/CSprovides full sensoplex®2 functionalityincluding automatic addressing of thesubstations, error localisation on thecoaxial-bus and bus operations such asparameterisation, configuration and forcingvia the handheld DEA 80 (see page 28)test and service unit.The max. length of the coax-cable in thehazardous area is 250 m when the systemis fully configured with 8 substations perbranch. If 8-channel sensoplex®2 Ex
substations (input stations ES 8.-Ex andoutput station AS 80-Ex) are used, amaximum of 256 signals can be collectedby each intrinsically safe junction-boxVB 14-Ex/CS.
To provide the full range of thesensoplex®2 functions, 8-channel sub-stations must be used. Complete compa-tibility to the sensoplex®-system enables8-channel sensoplex®2 Ex substations.The LEDs assigned to the accordingoutputs ensure voltage supply monitoring.Each branch can optionally be switchedindividually by means of the channel-selector (5-pole-M12 x 1 connector).

The sensor circuits are monitored for wire-breakage and short-circuit. Circuit-moni-toring can be disabled via the integratedDIP-switches. Should circuit-monitoring berequired when volt-free contacts areconnected, the standard resistor circuitmust be implemented (see page 15). Ifwire-break and short-circuit monitoring isactivated, unused inputs must beequipped with the resistive connectorRS4.2-DB (see chapter „Accessories“).
The substation ES 8.-Ex, providing thecomplete range of sensoplex®2functions, must be used in the hazardousarea in conjunction with the intrinsically safesensoplex®2 junction-boxVB 14-Ex/CS.
The LEDs indicate input status, defectstations, missing power supply as well aswire-breakage and short-circuits in theinput circuits.
The input stations ES 8.-Ex are classifiedfor protection type EEx ib IIB T4 and canbe mounted directly in the hazardous areawithout additional I.S. protectivemeasures. The input stations are equipped8 (ES 8.-Ex) inputs for connection ofsensors according to EN 60947-5-6(NAMUR) or volt-free contacts.
Two sensors or a dual sensor can beconnected to the ES 81-Ex or the ES 83-Ex via one connector. For this, always twoadjacent connectors are internally linked(for configuration refer to technical datasection). If this method is applied, do notuse the linked unused connector. Forconnection of the dual sensor typeNi4-DS20-2Y1X2-H1141 use the cabletypes RK4.4T...RS4.41T.
The ES 82-Ex provides a supply currentof up to 2.5 mA for some types ofNAMUR sensors which have increasedcurrent requirements but please observethe admissible total current consumptionof 300 mA/per branch of a VB 14-Ex/CS.
sensoplex®2 Ex – Input modules
The ES 8.-Ex) can be addressed auto-matically and its paramters cannot bechanged via the bus. Diagnostic features(status indication and force-functions viathe handheld) are available.
The DIP-switches for adjusting theaddresses and functions are located inthe station and are easily accessible afterremoving the station’s cover.

The output station ASK 80-Ex serves forconnection of low power loads (8 VDC,2.7 mA). The signals are transferred viaremovable screw-terminals so that thestations can be mounted in a cabinet orintegrated in an operator desk.
All sensoplex®2 functions are available, e.g.automatic addressing, error locali-sationon the bus line and bus operations such asparameterisation, configuration and force-functions via the handheld DEA 80 serviceunit (see page 15).The input- or output stations are moni-tored for wire-breakage and short-circuit.Monitoring can be de-activated via theDIP-switch in the station or via the bus bymeans of the handheld. (Input station ESK80-Ex: monitoring is required with volt-freecontacts, a double resistor circuit isrequired).The LEDs indicate input or output status,defect stations, missing power supply aswell as wire-breakage and short-circuits.

The accessories for the sensoplex®
system include all the hardware used toexpand the system such as systemcomponents for diagnostics, amplificationand auxiliary power supplies, as well as avariety of wiring components for theelectrical connections of the system.
System Components
Diagnostic Station DEA 80
The hand-held monitor DEA 80 is availableto monitor the sensoplex® system (only inconnection with sensoplex®2 master) aswell as sensoplex®2. Further, the DEA 80is used to write the EEPROM of thesensoplex®2 master station for start-upverification. That is, the actual network(type of stations and address) must matchthe respective EEPROM configuration.
Wiring Devices
Wiring devices, or connecting cables andcordsets, are the hardware that is neededto wire up the sensoplex® system.These are all coaxial components that areexclusively used for point to pointconnection of sensoplex® components,and prewired connection cables(M12 x 1)for sensors and actuators.
Coaxial Components
Coaxial Cable:Coaxial cables are available in twoversions: pre-assembled or field-wireable.In the sensoplex® system, the coaxialcable is used to provide data transfer andpower supply to the connectedsensoplex®2 components. Because thesensoplex®2 system is used at the fieldlevel of an automated process where it isexposed to the roughest of operatingconditions, the cable must be rugged,both electrically and mechanically, andwithstand the effects of disturbances.The coaxial cable allows power to be sentat the same time as it transfers high speedsignals.Coaxial Connector KOAX-12/67:To connect field-wireable coaxial cablesto all data line components, the fieldselectable coaxial connector KOAX-12/67must be used.
Coaxial Accessories:
– Terminating resistor KOAX-75/67:Each sensoplex® branch must beterminated with a coaxial terminationresistor. Branches that are open, ornot properly terminated, can causesignal distortions or stationary waves.Operation of the system withoutstationary waves can only be ensuredif all branches are terminated with aself surge impedance.
– Terminating resistor KOAX-75/671:For faultless operation of thesensoplex®2 system, this terminationresistor must be used to terminatesensoplex®2 lines.
– KOAX-KV01:The KOAX-KV01 is an in-line doublesided female connector used tocouple two coaxial cables with maleconnectors.
– KOAX-FB:The coaxial flanged field-wireablereceptacle KOAX-FB is used toconnect foreign components to thesensoplex® system.

The connector system is used for theconnection of field devices (sensors andactuators) and to connect the powersupply of the sensoplex®2 system. Thesystem consists of molded extensioncordsets, cables, receptacles and fieldwireable connectors.
The cordsets have a connector on eitherone or both ends and a molded-on cable indifferent lengths and cable materials.
Field-wireable connectors can beconnected to existing cables.

Cable installation
The installed coaxial cable should not beexposed to extreme bending or defor-mation. The min. bending radius of 70 mmmust be observed. A strongly deformedcable changes the wave impedance and cancause reflections and standing waves.Standing waves will disturb bus communi-cation and lead to faulty messages withinthe sensoplex® system.
Earth-free operation of the system mustbe ensured with regards to the outerconductor of the coaxial cable. The outerconductor is connected to system groundand must not be damaged to avoid groundloops, i.e. the outer conductor plaid shouldnot come into contact with groundedobjects.For connection of the field-wireable coaxialcable to sensoplex®2 components (e.g.substation ES 80-Ex or AS 80-Ex), the fieldwireable coaxial plug-in connector KOAX-12/67 (Ident-No. 68 822 00) should beused.Please note: the outer conductor of thecoaxial cable is connected to the connectorhousing and must not come into contactwith any earthed object.

Pre-assembled coaxial cables as well ascoaxial cables by the meter are availableand are used to provide data transfer andpower supply to the connectedsensoplex®2 components.Because bus systems are used at the fieldlevel of an automated process, the coaxialcable has to meet special requirementswith regards to its mechanical andelectrical characteristics.
The coaxial cables KOAX-75/B-FLEX andKOAX-WS-…B-FLEX-WS are equippedwith a highly resistant and flexible copperalloy inner conductor which withstandshigh levels of mechanical stress. The innerconductor of the coaxial cableKOAX-75/B is inflexible and made of asolid copper alloy allowing for longer cablelengths due to reduced attenuation.
The coaxial cable jacket is made ofTPE (Thermoplastic Elastomer) and isresistant to heat, contact with hot objectsand chemicals. In accordance with itsinstallation in hazardous areas, the cablejacket of the coaxial cable is blue.

Jumper Plug RS4.5-VB
The jumper plug RS4.5-VB links thecontacts of the „channel selector” input atthe intrinsically safe VB 14-Ex/CS. Thejumper plug is an easy to handle plug-incomponent and supplies the four outputbranches of the intrinsically safe junction-box with voltage.
All intrinsically safe junction-boxes aresupplied together with the jumper plug.The channel-selector of the junction-boxenables individual decoupling of singleoutput branches from power supply, e.g.for emergency stops.
Resistive Connector RS4.2-DB
The resistive connector RS4.2-DB is usedto terminate unused inputs and outputs ofsensoplex® and sensoplex®2 Exsubstations.
If short-circuit and wire-breakage moni-toring is activated (via DIP-switch in thestations or programmable via the bus) theresistive connector will suppress errormessages. The resistive plug-in connectoris connected to the M12 x1-connector ofthe substation.
