The event featured speakers from China, Singapore, Indonesia, India, Germany, and the United States. As you will see, sustainability was a key concern of the companies that are pursuing remanufacturing is a solution to the depletion of natural resources. Remanufacturing is emerging as an important part of environmental best practice. Pratjojo Dewo, Chairman Heavy Equipment Manu- facturers Association of Indonesia, spoke on the state of remanufacturing heavy-duty equipment in Asia. This Association has 45 members each as an independent remanufacturer. His members had gross income of US$180 million in 2012 rising up from 20 million in 2006. At their peak the first 2012, there were 1200 people employed in reman. The decline is due to a drop in coal prices. Their philosophy is that the remanufactured part must be as good, or better, than new. They achieve this using modern formal quality methods such as PPAP (Production Part Approval Process). In Indonesia they have a few difficulties import- ing cores. There are duties and a pre-inspection is required before the material can enter the country. This material may be sold within Indonesia. How- ever, Indonesia has “protection” practices in place which prevent the importation of finished remanu- factured goods. This is quite a hindrance to their Association. They would like to be able to import remanufactured goods in order to improve avail- ability within their country. Wayne Yao of Duxes spoke that the expected value of the Chinese remanufacturing market. This is anticipated to grow to 800,000 engine units available for remanufacture. Add to that 8 million additional starter, alternator and transmissions and the poten- tial swells to an 8 trillion Chinese RMB industry potential. This is China’s 12th five-year plan. The pilot programs that have gone on for the past five years have ended. There will be no more pilot licenses issued. The National Key Laboratory has approved 13 standards for remanufacturing, copies are available through Duxes. At present, Chinese law decree 307 specifies that all cars which reach the end of their useful life are to be smelted. Clearly, this was a push for recycling that did not recognize the inherent value of remanufacturing the cores. However, the Chinese lawmakers are working to correct this error and expect to release a revised decree 307 soon. The use of remanufactured parts as repair under new car warranty is still strictly prohibited by Chinese law. Further, although China is working to allow cores to be imported into the country, the importation of finished remanufactured goods is still prohibited. Dr. David Low, Chief Executive Officer of the Advanced Remanufacturing and Technology Center spoke regarding the activities at ARTC. We were given a tour of the ARTC the second day of the meeting. Unfortunately, photography was not allowed. Dr. Low remarked that Singapore’s only resource is people. Almost everything else in the country must be imported. Food, raw materials, even water. Remanufacturing is a positive thing because of growing sustainability concerns and the cost of raw materials. ARTC is bringing new repair technologies and innovative models to remanufac- turing. ARTC provides research in new materials and practices to private companies. At present they are exploring methods of re-hardening steel using shot peening. They also are able to re-grind complex contours such as those found on a ship’s propeller or the turbine of a jet engine. Their developing processes to use metal spray to rebuild material lost from the edges of these parts, harden them to the proper specification, and then use complex models and robots to re-shape the part to its origi- nal specification. The center aims to bridge the gap between engineering models and production. It is possible to actually run the process at the center while the design engineers are present to smooth out any flaws. Another highlight of the event was Jeffrey Hardee’s presentation. Mr. Hardee is Executive Director, Government and Corporate Affairs, Asia Pacific Singapore Country Manager for Caterpillar. He stressed that the most significant aspect of remanu- facturing is sustainability. According to UN stud- ies we will need the equivalent of two earths to provide the resources we consume by the year 2030 and three earths by the year 2050. Remanufactur- ing is a direct way to extend the product life and thus reduce consumption of natural resources. Mr. Hardee also expressed concern over global business practices with regard to remanufactured product. Caterpillar, for example, produces 6000 different remanufactured products. BigR/ReMaTecUSA, the successor to APRA’s (Automotive Parts Reman- ufacturing Association) former Big R show, was deemed a success by exhibitors and visitors alike. The promise that this new remanufacturing trade show holds for the future was underlined by 92 exhibitors, and 1,379 registrations. BigR/ ReMaTecUSA welcomed 35 first time exhibitors and was visited by professionals from 33 countries. “Exhibitors doubled compared to last years’ BigR Show and 1,379 visitor registrations, an increase of 53%, exceeds all expectations”. Joe Kripli, presi- dent and former chairman of APRA, said: “I am delighted with the positive feedback from attendees. This first edition of BigR/ReMaTecUSA has been a great success. All feedback during and after the show has been overwhelmingly positive and the atmosphere on the floor was simply buzzing. I was fortunate to attend the 2014 Asia Pacific Reman Summit in Singapore during the past week. The event featured speakers from China, Singapore, Indonesia, India, Germany, and the United States. As you will see, sustainability was a key concern of the companies that are pursuing remanufacturing is a solution to the depletion of natural resources. Remanufacturing is emerging as an important part of environmental best practice.

Pratjojo Dewo, Chairman Heavy Equipment Manu-facturers Association of Indonesia, spoke on the state of remanufacturing heavy-duty equipment in Asia. This Association has 45 members each as an independent remanufacturer. His members had gross income of US$180 million in 2012 rising up from 20 million in 2006. At their peak the first 2012, there were 1200 people employed in reman. The decline is due to a drop in coal prices.

Wow! We are at the end of my year as Chairman, amazing how fast time flies by. I want to say THANK YOU for allowing me to be your Chairman and I appreciate all the support I have received from our membership. You are a very strong and knowledgeable

group of members and I am impressed by our association. I had the privilege of being invited to the Past Chairman’s lunch at the Big R/ReMaTecUSA show. All of the members should be especially proud of this group and the leadership they have given to the APRA and still continue to support today, my hat is off to this group of Volunteers who believe in our association and the Remanufacturing Industry.

We are just coming off of a great Big R/ ReMaTecUSA Show in Las Vegas. A huge increase in registrants (up 40%) and a huge increase in Exhibitors. Again a big thank you to all of our Exhibitors. The show definitely looked more pro-fessional than in the past and had a lot of quality participants such as Buyers and Decision Mak-ers. Our next show is Shanghai Automechanika Dec. 9-12 in Shanghai, China. This show has been growing at a rate of 25% year on year for the last 4 years, if you get a chance, please check it out and be sure to visit the APRA Booth.

Our due diligence in Europe is paying off as we have been allowed to apply for participation in the Basel Convention committee for “The Small Intercessional Working Group (SIWG) on techni-cal guidelines on e-waste” in Geneva, Switzerland January 19, 2015.

Why is this such a big deal? Because this group has the power to set the standards for cores traveling between countries in Europe and pos-sibly globally. We don’t want our electronic cores being labeled as e-waste and being denied entry into countries because it’s considered waste and not a Core. This is some of the behind the scenes work that the APRA does for its members and part of what your dues are used for. Please keep in mind that APRA is a Non-Profit Organization (Association), we reinvest all of your money after the bills are paid and fight for your rights as a Remanufacturer. Please also review the article in this month’s Global Connection regarding the BSI, another group in England attempting to set standards that we have been able to influence with our knowledge and our membership portfolio. Thank you for another year of support, because without you we wouldn’t be here, and thank you for supporting a great industry, the Remanufactur-ing Industry.

the world. He stressed that this requires global cooperation. Current laws in many countries ban the importation of remanufactured product entirely. In some cases, even in countries that have recently change their laws regarding the importation of cores. The result is that countries with restricted trade in remanufactured product cannot have full access to Caterpillar’s product line. Caterpillar cannot dedicate the resources required to produce all 6000 parts within one country. Free trade is simply a requirement for Caterpillar to provide full support. Another interesting facet of Caterpillar’s operation is that they consider each part to be new.

ing there are a lot of Mopar fan clubs and there are still many Chrysler vehicle of that vintage around—either restored or not, this could be a quick fix for the aging wiring and the firewall mounted regula-tor, and can put some highly needed reliability into these old units, cars, and equipment still using such alternators.

The regulator (Part# VR-D01) simply mounts in the place of the internal capacitor, and has connection to +B, stator, field and ground. One brush would be grounded simply by leaving the insulator out, and the field wire would connect to the one remaining post, to make the alternator run on B-circuit operation.

This may not be something that one uses everyday, but it is something that can be put back in memory when the time arises and the owner of an old machine or car is looking for a reliable solution. (Figure-1)

Dual BatteriesDual batteries that are connected in parallel, such as ones on many mid-sized Diesel trucks (Ford, GM, Dodge), create problem of their own once the original batteries wear out and the owners choose to replace only one of them! This always creates a worse problem than the original problem of hard cranking. The two unequal batteries will try to equalize overnight or anytime the vehicle sits for a while, and the good battery tries to bring the old battery up. Since this is not possible, the new bat-tery will drain, and now the owner encounters a worse situation with two dead or near dead batter-ies after a weekend!

We usually get these vehicles when a battery has been changed and the assumption is a possible battery drain. By and large, our diagnostic almost always reveals there is no drain issue, and it is the unmatched batteries that are causing the problem.

Selling two new batteries is not an easy thing to do, especially if the owner has replaced one recently

but still has the same problem. But this is something that needs to be seriously considered to have the parallel batteries always changed in pairs

Chrysler PCM-Controlled Charging System (Part-II)In last month column we looked at the operation of various Chrysler charging system and the way they were operated via the PCM. We discussed Groups 1 and 2 (my arbitrary classification) and now we continue with the rest.

A major shift in the design of the Chrysler’s PCM was the introduction of the NGC (Next Genera-tion Controllers) in 2002. The first group of vehicles using these controllers were the second genera-tion of the Chrysler’s LH series, such as Concord, Intrepid, LHS, and 300M, but later on the appli-cation proliferated and now almost all Chrysler vehicles use NGC-type PCM. Next Generation Controllers (NGC) can be identified as having four 38-pin connectors. The first versions introduced in 2002 has gone through some changes and upgrades, and what is now used on the latest vehicle is per-haps their fourth generation of NGC. (Figure-2)

The big shift in the design of the NGS is the exten-sive use of use high-side drivers, that is to say the PCM rather grounding a circuit to make it work; it applies the required voltage to a device that is already grounded. The same goes for the charging system and the alternator field current and path.

The field current is a pulse-train applied to one brush of the alternator at the frequency of 400Hz, very similar to the way a CS or AD series regula-tor controls the field. While the frequency stays the same, the pulse-width of this signal can vary from a very low to a very high percentage to apply enough of the field current to generate enough output to meet the goal voltage determined by PCM, based on mainly on the Battery Temperature Sensor input and other inputted information, discussed in the last issue.

The 2014’s first combined Big R/ReMaTecUSA show in Las Vegas was a big event and brought many spectators. The combined attendees for each segment created a larger than usual crowd which were treated with many exhibitors from the US, Europe and other countries. We saw companies, equipment and suppliers we were not aware of their existence before. Even some European market core brokers were exhibiting, which gave us a glimpse as what the other nations are doing and what were the most liked items and the big movers outside of the US market. It was generally a big eye-opening experience.

Given each person has his own area of interest, I attended Dan Bell’s seminar explaining their inter-esting Apptrak system, and an item I saw in Regi-tar’s booth (albeit very low tech!) that peaked my interest and I briefly share them with you.

ApptrakThis cataloging system which is designed by electri-cal rebuilder for electrical rebuilder was explained in details by Daniel Bell, president of Whatcom Electric & Battery in Bellington, Washington. This web-based system is a thorough and updated appli-cation, breakdown, cross reference, and applicable substitution, complete with unit pictures, measure-ments and electrical specifications.

The complete features of the system will take pages to write and hours to explain, but suffice to say that the company has compiled vast amount of data from OE sources that they have been collecting for decades, and all of that has been put in a complete information system that not only shows the details but it also cover a large selection of cross referenced parts with their prices! The company’s website, www.whatcomelectric.com can be reached for further details, or perhaps a short-term free trial can be arranged.

RegitarIn Regitar’s booth, in addition to showing their innovative new COM-01 test box (more about that in future issues) that is able to test many COM protocols that are appearing more and more in recent alternators, they also showed they have not forgotten the things of the past. For this, they were showing an internal self exciting regulator that is being used for modifying a Chrysler square-back alternator of the bygone years, to change it into an internally regulated and self-exciting alternator! At the surface that might seems absurd but consider-

the previous design connector (various group 2 and 3), however almost the same size, will no longer fits the alternator.

In addition to the field terminal (F, no F1 or F2), there exists another pin specified in the schematics as “Gen Sens” (Generator Sense), which outputs a signal to PCM, to convey the alternator is indeed charging. The signal value does not change with load change and ceases to exist when the alterna-tor stops charging. This signal can (and should be) easily tested on the test bench using a DMM which will read approximately 12V when alternator is charging.

There are a couple of more points below to wrap up Chrysler’s charging system:

1. It should be noted that Chrysler PCM’s used on jeeps and trucks, particularly on the earlier models are in a different family of the Chrysler PCM’s, called J-TEC, for Jeep and Truck Engine Controllers.

2. Newer models of Dodge RAM pickups equipped with Cummins engine do not use the PCM to apply the field current. The Field control comes from Engine Control Module (ECM) which is different than the PCM, and is a part of the Diesel engine control system and is bolted to the left side of the engine block, but it communicates with PCM via vehicle’s Data Bus.

3. A capable scan tool with advanced features can detect the goal voltage, the resulting voltage, and the pulse-width of the field current. In the test mode, the scan tool can also command the PCM to vary the strength of the field to show how well it is working.

4. Chrysler computer-controlled charging system and the PCMs that control it have been around for a long time, and if not abused or tampered with, they provide years of trouble free and reliable service.

CorrectionIn the October 2014 issue of this column the photo that was supposed to show how a modified 5-MT support bracket attached to a 8315 6-G alternator can facili-tate the installation on a D&V’s ALT-7 test bench was obviously incorrect. This picture (Figure -5) is the one intended to show how the alternator is mounted. We apologize for the mistake.

Since PCM is now applying a high side voltage (a +B), then the second brush needs to be grounded to complete the field circuit. This grounding can be done externally via the vehicle wiring or be done internally at the alternator. These two methods of grounding the second brush will create the 3rd and 4th group classification of the Chrysler charging system that we will discuss below:

Group-3In this class of the Chrysler PCM-to-alternator connection, the field current is generated by the PCM. As it was mentioned, it is a pulse-width modulated (PWM) signal from zero to 12 volt at a frequency of 400Hz. The width of the signal of course increases if higher load from the alternator is expected. The F2 (second brush) of the alternator is externally grounded via the vehicle wiring to a common ground point in the engine compartment, usually named G101, G102, G103...etc.

Figure-3 gives a layout of the system but an impor-tant point is the method we used to full-field the alternator in groups 1 and 2 should no longer be practiced. Since the field is applied by the PCM and on the high side (meaning it is a 12v feed), thus grounding of the field wire may result in a severe and permanent PCM damage...which should be avoided.

Group-4The latest changes in Chrysler alternators (particu-larly 421000-0500 made by Denso) used on some applications like certain Jeeps and Dodge Nitro of 2007 and up, incorporate another change to the plug and the internal alternator circuitry.

In this group the F2 is internally grounded inside the alternator, thus a separate external ground for the field does not exist.

Figure 4 shows the alternator and the plug where the pins looks like they have been turned 90 degrees and the clip is on a different side of the plug. Thus

Refurbished automotive parts specification publishedNovember 20, 2014

BSI, the UK’s National Standards Body has collabo-rated with HONEST CO Ltd (www.honest.co.jp/english/). Japan to develop PAS 3100 Remanufac-tured automotive parts. Specification for a process control system (http://shop.bsigroup.com). This is a new specification to clearly identify what terms define remanufactured automotive parts, as well as identifying a verifiable way to establish level of quality.

The remanufacturing of automotive parts is grow-ing rapidly on a global basis. One of the resulting benefits of repurposing materials is the reduction of waste and CO2 emissions which can be effectively promoted by recycling the suitable parts.

Currently, remanufactured automotive parts, even ones that have identical parts and carry the same part number, can differ greatly in performance and durability. This is because the pattern and length of previous use varies considerably.

Additionally, some parts are placed on the market as “remanufactured” having only had minimal refurbishment such as cleaning and repainting, and have undergone no remanufacturing process. There-fore the quality level of remanufactured parts in the

market is currently very wide. It can be difficult to distinguish between those parts that are likely to deliver value for money and those that are not. As such, many parts do not meet expectations and this has inhibited growth in the remanufactured parts market.

PAS 3100 covers requirements for a process con-trol system for the remanufacturing of automotive parts. It aims to clearly and unambiguously define the terminology used to describe “remanufactured automotive parts.” It also specifies an objectively verifiable process that can ensure the remanufacture of automotive parts is to a standard equivalent to that of manufacturers’ original parts.

Features of PAS 3100 include:

• Methods and constituent tasks

• Competence of personnel

• Tools and equipment

• Materials and controlled consumables

• Remanufacturing process management

• Quality control

• Health and safety of personnel

• Control of environmental impact of remanufac-turing processes

Dan Palmer Head of Market Development for Manufacturing & Services at BSI said: “This speci-fication is not just about enabling organizations and individuals involved in the remanufacturing of used automotive parts for sale and use, to be clear about the performance history of the products they

work with. It is about maintaining a high level of quality too, to improve reliability for the end users of these parts.” PAS 3100 has been developed to be used independently of other quality management systems or standards such as ISO 9001 but can be used with one if desired.

Hub and Wheel Bearings: Orbital Forming From it’s beginnings in Germany over 130 years ago, FAG has been a leader in the roller bearing indus-try. Friedrich Fischer invented the steel ball grinding machine in 1883, paving the way for the modern ball bearing. His company, Fischer AG, known today as FAG, continues to build on his tradition. FAG is one of the leading bearing manufacturers in the world, providing OE solutions for automotive, aerospace and industrial applications. FAG automotive and truck hub and wheel bearing units utilize cutting edge designs, materials and manufacturing processes to provide pre-mium products to OE suppliers and the aftermarket.

Orbital forming is a technology used in many FAG hub assemblies with some key advantages: Pre-set bearing preload: With orbital forming, the bearing preload is perma-nently set during the manufacturing process, eliminat-ing one of the major causes of bearing failure. Older designs use a nut to secure the hub. This can cause variations in bearing preload and premature fail-ure if the nut, or fastener, is not properly torqued to specifications.

Fits more applications:The hub assembly may work for a wider amount of applications on both 2- and 4-wheel drive vehicles.

Driven Wheels:Most driven wheels still require an axle nut to secure the drive shaft. The axle nut does not control bearing preload because that is set with orbital forming during the manufacturing process (See note).

Non-Driven Wheels:The orbital-formed end of the hub mimics a properly torqued axle nut on a conventional hub

assembly and eliminates the need for an axle nut on non-driven wheels. The hub splines are not used on non-driven wheels because a driven axle shaft is not used in this instance. The splined center of the hub does not interfere with the operation of non-driven wheels.

Fewer parts + More applications = Lower inventory + Lower costs + More availabilityIn manufacturing, orbitally formed assemblies require fewer parts, sub- and final assemblies. This, combined with the “one hub fits many applications” philosophy, keeps costs down for everyone, includ-ing the manufacturer, jobber, repair shop and vehicle owner. Jobbers and stocking repair centers are able to inventory a single hub assembly for both 2- and 4- wheel drive vehicles in multiple applications, allow-ing for streamlined stocking and a better chance that the parts will be in-stock when needed.

NOTE All fasteners for installing hub assemblies must be torqued to the vehicle manufactures specifications using a properly calibrated torque wrench.
