NHTSA Side-Impact – the first deformable crash test barrier ever manufactured by Cellbond.

CERTIFICATION AND TESTING

Quasi-static honeycomb certification tests are run in-house to guarantee compliance with the required specification, as well as repeatability of barrier construction and performance.

BARRIER DEVELOPMENT

As well as our extensive product portfolio, Cellbond offer a bespoke service for custom designed crash test barriers. Many of our older Cellbond barrier types are also available to purchase.

BARRIER FE MODELS

Cellbond has developed validated simulation models for its barriers in LS-Dyna and Radioss in collaboration with industry partners. Model licences are distributed through ARUP’s and Altair’s sales network.

MOVING IMPACT TROLLEYS

Cellbond can manufacture and supply Moving Impact Trolleys for most deformable barriers, including the Advanced-2000, AE-MDB, FMVSS and IIHS, using our in-house engineering and manufacturing facilities.

Automotive: Cellbond has a proven record of supplying OEMs with impact attenuators used in

a variety of positions within a vehicle. Typical automotive

applications include car interiors for occupant protection, bonnets for

pedestrian protection, sill, etc. Cellbond has been involved in projects ranging from limited

production models to full serial production vehicles.

Nuclear: Safe handling and transportation of sensitive material is of critical importance for this industry. Aluminium honeycomb is the material of choice when it comes to lining nuclear containers or offering a safe crush zone under an area where nuclear material is handled. This is because of its benchmark energy absorbing performance.

Defence: Cellbond has supplied aluminium honeycomb energy absorbers to military vehicle manufacturers. Our material has been used for floor panels which reduce the impact of a land mine blast resulting in the protection of the soldiers occupying the vehicle.

Bollard testing: Recent test standards for bollard testing (PAS 170-1:2017) specify the use of an energy absorber for impact trolley calibration. This is part of Cellbond’s product range.

Rail: Aluminium honeycomb has also been used successfully in the rail industry. Typical applications include anti-climbers and energy absorption boxes for the driver’s compartment.

A successor to the P-series of crash test dummies, the Q-series was developed initially in 1993 by the International Child Dummy Working Group and continued during the European Framework Programme projects CREST (Child Restraint System Standard, 1996-2000) and CHILD (Child Injury Led Design, 2002-2006).

EEVC Working Groups 12 (Biomechanics) and 18 (Child Safety) collaborated on joint research to evaluate the Q-Series and recommend that they replace the P-Series in UN Regulation 44 (2008).

Each Q-Series Dummy is an advanced biomechanical and anthropometric representation and has been developed with both frontal and side impact capabilities with a minimal amount of modification required.

The main attributes are the head, neck, ribcage, abdomen and lumbar spine, which form the basis for all certification and injury criteria testing.

The standard dummy has instrumentation points to measure resultant acceleration in the head, six axis load cells for measuring force and moment in the upper and lower neck as well as the lower lumbar spine and deflection in the ribcage in both frontal and side impact configurations.

Q-Series dummies are available with full instrumentation and data acquisition as specified by the customer.

Q-Series Dummies are used in testing vehicle safety of cars in both Frontal and Side Impact scenarios with regard

to child safety. They are also used in Child Restraint Systems (CRS) tests.

The Q3 Dummy was one of the first ATD products manufactured by Cellbond, and marked our entry into the sector. This has now been complemented by the Q6 and Q10, with the rest of the series in development. The Q0 dummy is now also available.

Q SERIES FE MODELSPhitec Ingegneria srl, experts in virtual simulation and analysis have produced the FE models of Cellbond's Q6 and Q10 Dummies, while the Q3 is currently being worked on. TESTINGAll certification of the

dummies is carried out by Cellbond. Full certification results are provided with each Q-Series dummy to meet the requirements

of ISO17025.

Both Euro NCAP and China NCAP approved Cellbond’s updates to the Q10 dummy. The resulting updates are available in an Upgrade Kit which will be used by Euro NCAP from January 2020 on and by China NCAP from July 2021 on. The upgrades include:

Limited upgrade kit for shoulders, spine box and sacrum according to Cellbond specification,

Femur flesh specification according to Cellbond specification,

Shorter feet on the Q10 according to Cellbond specification,

The upgrades relate to shoulder and hip belt stability as well as to better positioning of the dummy.

The kit, which is available to order now from Cellbond, consists of the following parts:

New shoulder liner that covers the shoulder joints

Spine box with a modified neck base positioning and increased mass

Scapula’s for front and side impact testing

Pelvis replacement parts compensating for the change in mass of the spine box

Upper legs with solid moulded femur flesh

Lower legs with shorter feet

The new shoulder liner is meant to avoid the belt getting trapped in the shoulder joint when sliding outboard.

The effectiveness was shown in various tests reported to the Euro NCAP Child Safety Working Group. The Upper Leg specifications as applied in the Cellbond Q10 dummy, having solid moulded flesh, results in lower risk of the belt getting pulled in the gap between pelvis and thigh. This specification was preferred by the Child Safety Working group over the existing foam filled upper leg flesh. Lower legs with smaller feet allow for better positioning of the dummy in cars with smaller space between rear and front seats.

Q10 DUMMY UPGRADE KIT

APLI (ADVANCED PEDESTRIAN LEGFORM IMPACTOR)

Both Euro NCAP and China NCAP approved aPLI for future NCAP Pedestrian Safety Testing.

The aPLI project began in 2015 when JARI developed an aPLI concept model by adding an upper mass and modifying Flex-PLI specifications by means of sensitivity analysis on biofidelity. Design modifications include:

Improved mass distribution of the flesh and the long bones (weight removed from the honeycomb section and more accurately distributed on the flesh and skin layers)

Shape of the impact surface of the long bones

Geometric layout of the ACL and PCL

Adding a femoral offset

Addition of Upper Body Mass element

Increased femur bending stiffness

The aPLI is a substantially improved test device offering better biofidelic impact response including: introduction of upper mass representing the torso to enhance

kinematics, significantly redesigned more humanlike knee, additional instrumentation, applicability for oblique impacts against wider test area, and design features to enhance repeatability & durability.

The aPLI Legform is available (with the option of several integrated Data Acquisition System units) exclusively from Cellbond ATD, and a related Finite Element model will be available from ATD-Models GmbH.

An FE model of the aPLI is available from ATD-Models GmbH. Following

completion of testing by OEMs of the BETA version, the model

is available in LS-Dyna and PamCrash.

FLEX-PLI

The Flexible Pedestrian Legform Impactor (FLEX-PLI) represents a 50th Percentile male leg which is launched at car bumpers to assess potential pedestrian injuries. A successor to the EEVC WG17 Pedestrian lower leg form, the Flex-PLI was developed initially in Japan by JAMA (Japan Automobile Manufacturers Association Inc) and JARI (Japan Automobile Research Institute) in 2000.

An initial design was created in 2002, followed by the Flex-GT version in 2006. The Flex-PLI contains a biomechanically based Femur, Tibia and Knee configuration with biofidelic attributes. Cellbond’s Flex-PLI bones are made of specially designed fibreglass material which is produced to very tight performance tolerances with robust mechanical properties.

The main attributes of the leg consist of a segmented femur with a suspension bracket at the top, a knee consisting of two aluminium blocks connected by wires and springs, a segmented tibia as per the femur and a flesh system of rubber sheet and Neoprene.

The standard leg instrumentation has 12 channels including 3 full bridge strain gauge sensors in the femur and 4 in the tibia, all measuring leg bending moments. The knee contains an accelerometer and 4 string potentiometers, each one measuring specific ligament elongation. There are also options for a further 26 linear accelerometer channels and 9 Angular Rate Sensors (ARS). They also used in Child Restraint Systems (CRS) tests.

APPLICATIONThe Flex-PLI is fired

at 40km/hr from a linear guide into the bumper of a static

vehicle for the assessment of pedestrian lower leg and

knee injuries.

Cellbond has developed a range of test equipment including jigs and cradles for the certification of ATDs which is available to purchase. Cellbond can also carry out certification using our extensive test facilities, which includes the following:

DYNAMIC TEST JIG

Cellbond’s Dynamic Test Jig is used for performing pendulum and inverse validation tests for certification of both the aPLI and Flex-PLI in accordance to regulations or standards.

ABDOMEN COMPRESSION CERTIFICATION JIG

Cellbond’s Abdomen Compression Certification Jig is used to certify all abdomens with interchangeable abdomen blocks and weights for ease of use.

IMPACTORS

Cellbond’s impactors are designed for use on a pendulum for certification of the full range of dummies. The impactors have a speed vane for use with a Laser Speed Measurement Device.

BONE CALIBRATION

Flex-PLI and aPLI bones are certified in-house using specially designed equipment on a universal test machine.

HEAD DROP TABLE

The Head Drop Table is used for certifying Freemotion, Q-Series and Pedestrian Headforms with different cradles for holding heads at the correct height in accordance to regulations or standards.

CENTRE OF GRAVITY TEST JIGCellbond’s Centre of Gravity Test Jig is used to accurately measure the centre of gravity for different dummy heads and headform impactors including the Freemotion, Pedestrian, Ejection, Q3, Q6, Q10, HIII-50M Head and THOR-M Head.

Cellbond provides in house checks for these headforms and can be adjusted to meet individual customer requirements on request. The Centre of Gravity Test Jig and Cradles are also available for purchase.

CALIBRATED HONEYCOMB

We offer expanded aluminium honeycomb calibrated in order to guarantee a specific crush force. The material supplied is certified to a specified crush strength for energy absorption or system calibration applications where repeatable energy absorption characteristics are required. Our dummy necks, Flex-PLI and aPLI are examples of typical applications which require calibrated honeycomb in the certification process. Various densities, cell sizes and aluminium alloys are available which translate to a wide range of crush strengths. Calibrated honeycomb can be offered in a variety of sizes and thicknesses and/or pre-crushed depending on customer requirements.

DYNAMIC AND QUASI-STATIC TESTINGCellbond’s test facilities also inlcude two drop-test towers, universal test machines (with a climatic chamber). These services ensure comprehensive capabilities to evaluate the performance of a large variety of impact energy absorbers. They can also be used to obtain material characterisation properties for use in FE modelling.

LSMD

We offer a highly accurate laser speed measurement device (LSMD). Originally designed by Adelaide University the product has been commercialised by Cellbond, specifically designed to satisfy the requirements of pedestrian sub-system impact testing. It is also suitable for any application requiring highly accurate speed measurement such as full-scale crash tests or sled tests.

With an accuracy of 0.1% easily achievable, the versatility of the system allows it to be used

as part of a portable set-up using tripods or permanently fixed on an X-Z gantry (not supplied).

DESIGN, PROTOTYPING AND FULL-SCALE PRODUCTION

We have an extensive team of expert engineers able to design from initial concept or redesign current products to improve their usability. These include ATD assembly improvements, DAS integration, crash test barrier design and simulation (FE Analysis), 3D printing, laser scanning and rapid prototype aluminium tooling. We have a large and varied manufacturing capability, allowing us to produce quality components and products, all under one roof.

DAS INTEGRATION

With the advancement of data acquisition systems on the market we have redesigned a series of dummies for one of our customers to allow for an integrated, onboard data acquisition system. We provided a complete service by manufacturing all of the parts. We work closely with DTS and have integrated the DTS Nano Slice into ATDs including the Hybrid III 5th Percentile Female and the Hybrid III 50th Percentile Male. Other data acquisition systems are available on request and we can redesign all ATDs for data acquisition and manufacture all machined and moulded parts.

DUMMY CERTIFICATION

Static and dynamic testing required for certification of ATDs is carried out by Cellbond. We use our in-house Test Facility to certify Pedestrian Impactors using a universal test machine to statically test the femur bone, femur assembly, knee assembly, tibia bone, tibia assembly and the string potentiometers.

The Pendulum and Inverse Certification Tests are performed on Cellbond’s Dynamic Test Jig. Head certification for the Q-Series Dummies, Freemotion and Pedestrian Headforms are performed using a Head Drop Table, utilising cradles designed and manufactured by Cellbond.

The Centre of Gravity Test Jig is now used for different dummy heads + headform impactor. The Cellbond Q-Series Abdomen Compression Jig is used to certify all Q-Series Abdomens. The Q-Series Neck and full certification is also undertaken in the in-house Test Facility and Cellbond has the capability to certify the Hybrid Series of Dummies.

DUMMY RE-CERTIFICATION

All certification tests are performed to regulations or standards and are completed prior to an ATD being despatched for delivery. We are also able to re-certify ATDs.
