Lower Line Harmonics – and Better Power QualityMedium voltage PowerFlex AC drives offer flexible options to address the concerns of line-side harmonics. The PowerFlex 7000 offers an Active Front End (AFE) rectifier, that features a single rectifier bridge to keep component count and system complexity in check, with solutions that lower line harmonics – and improve power quality. The PowerFlex 6000 features a multi-pulse configuration optimized for the three principal motor voltage classes it serves. Each of these feature low input harmonics and near unity power factor.

Reap the Benefits of Motor-Friendly Waveforms Motor-friendly waveforms have been a hallmark of Allen-Bradley medium voltage drives since their introduction in 1989. All PowerFlex medium voltage drives are compatible with standard motors without derating and do not require an inverter duty motor. PowerFlex configurations have near sinusoidal output current and voltage waveforms at all speeds and loads.

• Minimal Additional Heating or Voltage Stress to Motor Insulation The pulse-width modulated (PWM) switching pattern reduces the harmonics going to the motor, especially at lower operating frequencies. The result is minimal additional motor heating or voltage stress to motor insulation compared to fixed speed operation.

Air-cooled PowerFlex 6000 drives are designed to maximize energy efficiency by enabling soft-starting and variable-speed control in medium voltage, normal duty applications.

To achieve the low input harmonics and near-unity power factor that make this an ideal solution forstandard motors, the drives utilize Cascaded “H’” Bridge (CHB) topology. This topology combines anintegrally mounted phase-shifting isolation transformer with series-connected power modules for each phase.

How it worksCascaded “H” Bridge (CHB) TopologyThe proven CHB topology combines an integrally mounted phase shifting isolation transformer and series-connected power modules for each phase. In addition to stepping down the input voltage, the isolation transformer also provides two other principal functions:

• Mitigate common mode voltage stress so motors with standard insulation levels can be used.

• Reduce Total Harmonic Distortion (THD), due to the phase shifting of its secondary windings, so input side harmonics don’t negatively impact the plant or utility power grid.

A number of identical low voltage power modules are series-connected (cascaded) together to produce the medium voltage levels required to operate the motor.

The voltage step for each module is relatively small and a Pulse Width Modulation (PWM) switching pattern is used so output harmonics and torque pulsations at the motor are minimal, even at lower speeds. This technology is very motor friendly so standard motors can be used for new applications and it also is ideal for retrofitting existing motors. This also allows for the motor cable lengths required for most applications, without the requirement for output filtering.

This power module concept makes maintenance quick and easy. Each module has powerful built in diagnostics to identify and isolate a module needing replacement, in the unlikely event of a failure. This minimizes power module replacement time, so process uptime is maximized. A number of system bypass options are also available.

To reduce energy costs and motor wear and tear, PowerFlex 7000 drives enable soft-starting and variable-speed control of processes with high power demands. PowerFlex 7000 medium voltage drives simplify your system’s power structure with Direct-to-Drive technology. This optional configuration combines an Active Front End (AFE) rectifier to reduce line-side harmonics, SGCT power semiconductors and

common mode voltage protection so you can connect directly to your power source – without a bulky isolation transformer. You can also connect any new or existing motor directly to the drive without additional motor filtering.

How it worksHistorically, medium voltage motor AC drives (2.4 kV to 6.9 kV), use power topologies that generate common-mode voltage, which can cause premature failure of the motor winding insulation.

Multi-pulse isolation transformers are typically used to address this common-mode voltage stress and also to mitigate harmonics.

Direct-to-Drive technology applies the Symmetrical Gate Commutated Thyristor (SGCT) in both the inverter and rectifier to allow higher switching frequencies and minimize switching losses.

The SGCT integrates the power semiconductor and its gate drive to achieve:

• Superior pulse-width modulation switching patterns that significantly reduce line current harmonics and minimize snubber requirements and switching losses.

Keeping It Simple with Direct-to-Drive Technology

• Total Harmonic Distortion (THD) of the input current within IEEE 519-1992 and most global harmonic guidelines in virtually every system.

• Current and voltage wave forms that are near sinusoidal, minimizing voltage stress on the motor winding, even if connected through long cables.

The Active Front End (AFE) rectifier at the input stage uses active switching and Selective Harmonic Elimination (SHE) to reduce harmonics and provides near-unity power factor.

Four Quadrant OperationThe PowerFlex 7000 inherently provides four-quadrant drive operation. This is ideal for hoists, down-hill conveyors, and even very high inertia fans. Regeneration capabilities provide both the most efficient motor stopping method and the ability to regenerate power back to the distribution system. This feature eliminates the need, in many cases, for mechanical braking to slow or stop the load and further reduces mechanical wear and tear on the components.

Ideal for Retrofit ApplicationsNo Additional Heating or Voltage Stress to Motor Insulation Compared to Fixed Speed Operation. The PWM switching pattern in the PowerFlex 7000 reduces the harmonics going to the motor, especially at lower operating frequencies. The PWM pattern works in combination with a small integral capacitor to reduce the higher order harmonics at higher frequencies. The result is minimal additional motor heating or voltage stress to motor insulation compared to fixed speed operation.

Long Cable LengthsVirtually Unlimited Motor Cable Distance While some variable frequency drives have limitations in motor cable distance due to high switching frequencies, high dv/dt characteristics of the switching device, or capacitive coupling - the cable distance with the PowerFlex 7000 is virtually unlimited. This technology is capable of controlling motors as far away as 15 kilometers (9.3 miles) from the drive. This is ideal for land-based or offshore platform-based electro-submersible pumps applications, or any application requiring centrally located electrical control houses and discrete motor locations due to environmental, financial, or other factors.

Reduced Mean Time To Repair (MTTR) with Low Parts CountThe PowerFlex 7000 requires only six inverter SGCTs (at 2300V) the superior characteristics of the SGCT combined with the fewest number of components makes the PowerFlex 7000 drive inherently more reliable.
