Nordson Extrusion Dies Industries, LLC designs and builds flatextrusion dies and coating heads for plastic processors and webconverters. This was our mission back in 1971, when Nordson ExtrusionDies Industries started out as a machine shop of four people in a smalltown in the U.S. Midwest. Now we are a global force – a leadinginternational manufacturer of flat dies and the field’s technologicalpartner. Our sole business goal is still the same: to provide producers offilm, sheet, coatings, and laminates with value, quality, and dependableservice.

To help our customers innovate and grow, we are constantly developingnew die systems with enhanced capabilities. Nordson Extrusion DiesIndustries’ initial innovations were the Autoflex® and Ultraflex® dies, nowworldwide industry standards in gauge control. Today we are the only flatdie builder whose manufacturing capabilities are totally three-dimensional, from initial concepts through engineering to the cutting oftool steel. This enables us to produce dies with flow-channel geometriesthat used to be impractical, if not impossible, to achieve. The result:systems that provide better product quality, greater raw-materialeconomy, and higher productivity than ever before.

Every system from Nordson Extrusion Dies Industries is customengineered. Our engineers work with you to determine the manifolddesign, die body materials, flow surfaces, temperature controls, thicknessadjustment, deckling, and other elements to best meet the needs of theapplication. We have designed, built, and installed a system for every flat-die extrusion and converting technique including cast film, oriented film,extrusion coating, fluid coating, sheet, and many more. Besides supplyingdie systems directly, we also design and build them for turnkeyprocessing lines supplied by the world’s major equipment manufacturers.

Nordson Extrusion Dies Industries systems have beeninstalled for every flat-die extrusion and convertingtechnique:

Cast film. Our proprietary manifold designs and gaugeprofiling systems provide tight control over materialconsumption, increase product consistency, and preventdefects and roll distortions. Specially designed dual-chamber vacuum boxes ensure stable, uniform rolldevelopment.

Oriented film. Lip-adjusting technology developed forthis application ensures critical gauge control for thedownstream tentering process.

Sheet. Nordson Extrusion Dies Industries builds diesfor applications that range from stress-free optical sheet tothick, heavy-duty products, and from narrow strips to multi-meter-wide geomembranes. Rapid width and thicknessadjustment features provide production versatility for customprocessors.

Extrusion coating. Dies are available with edge profilecontrol, full internal/external deckling, and motorized decklesthat permit fast adaptation to changes in web width.

Fluid coating. Inherently more productive than rollcoaters, Nordson Extrusion Dies Industries’ slot diecoating heads can be configured with internal deckling andautomated thickness control.

Custom engineering. Our experienced engineers design dies that exactly meetspecifications for polymer types, throughput rates, number of layers, and otherparameters. Using resin data from our rheology lab and advanced flow simulationsoftware, Nordson Extrusion Dies Industries engineers determine optimal flow pathsfor manifolds and feedblocks. Our company-wide “intranet” gives instant access todesign standards for all die components.

Precision manufacturing. Divided into focused manufacturing cells to speedworkflow and maximize quality, Nordson Extrusion Dies Industries’ productionfacilities employ CNC milling machines capable of producing dies with widths from15 cm to 10 m (6 in. to 33 ft.). Skilled craftsmen hand-polish all die surfaces.For critical-performance dies with exceedingly smooth, flat surfaces, NordsonExtrusion Dies Industries operates a climate-controlled micro-grinding plantcontaining super-precise surface grinders and a laser system for sub-micronmeasurement of flatness.

Fully ‘3-D’ machining. Nordson Extrusion Dies Industries’ fully three-dimensional production system begins with unique software for 3-D modeling ofpolymer flow through a die. This proprietary software is directly linked to computer-controlled milling centers, enabling us to machine complex surfaces rapidly andwithin extremely narrow dimensional tolerances.

The two 5-axis machining centers for flat-die production represent a furtherleap forward in our 3-D manufacturing capabilities. These advanced systems, firstused in the aerospace industry, machine along two more axes than conventionalmilling centers. It reduces the number of times that a die must be re-orientedbeneath cutting heads before milling of all surfaces is complete, enabling us to produce new dies in less time. The additional axes also increase Nordson ExtrusionDies Industries’ capabilities to produce complex, streamlined flow surfaces that aretoo costly–or even impossible to manufacture–with conventional technology.

Extensive rework services. In the U.S., Belgium, China, and Japan, NordsonExtrusion Dies Industries operates dedicated remanufacturing cells for dies,including ones produced by other suppliers These facilities enable customers toprotect their investments by repairing and refurbishing weary dies, returning them tooriginal—or even better—performance. We can also redesign flow surfaces, installnew-generation technology, or add new capabilities like automated gauge profiling.

Nordson Extrusion Dies Industriessupplies equipment for the full rangeof mono- and multi-layer flat-dieprocesses: film, sheet, and extrusioncoating. Our dies are also usedwidely to produce extruded webs forthe manufacture of biaxially orientedpolypropylene (BOPP), polyester(BOPET), and nylon (BOPA) prod-ucts, as well as oriented polystyrene(OPS). Nordson Extrusion DiesIndustries slot-die systems areinstalled for coating a wide range ofpolymeric and non-polymeric sub-stances onto paper, film, and manyother substrates.

EXTRUSION AND COATING SYSTEMS

ULTRAFLEX® DIESOur Ultraflex system is the industry-standard flat die, a workhorse used by thousands of

processors and converters around the world. Each Ultraflex die incorporates a flexible-lipadjustment system for controlling profile thickness and ensuring consistent, defect-freeproducts. Contributing to the precision of the die is the close spacing and steady compressionof the adjusting bolts on the flexible lip. (Nordson Extrusion Dies Industries dies with Autoflex®

automatically adjustable thickness control are described in a later section.)Ultraflex dies feature streamlined flow surfaces for long production runs. Their basic two-piece

design simplifies disassembly, cleaning, and other routine maintenance. Specially designedendplates simplify maintenance of end seals. Die-body geometry is customized to minimize theair gap between the die exit and roll.

All Ultraflex dies can be provided with coextrusion capability. Die bodies are produced fromenhanced high-purity alloy tool steel (exceedng AISI P20 specifications) through-hardened forextended die life. Flow surfaces are plated with industrial hard chrome at an average thicknessof 0.001 to 0.0015 in. (25 to 38μ) and polished to a mirror finish. Exteriors are flash chrome-plated for ease of maintenance and rust prevention. Dies are supplied completely wired withcartridge heaters.

THE ULTRAFLEX SERIES INCLUDES:

Lightweight and laboratory dies (L40 series) for low-pressure and narrow-web use.

Standard dies (U40 series) for extrusion coating, film, and thin sheet.

Heavyweight versions with bigger, stronger die bodies to handle higher throughput rates,wider viscosity ranges, and greater product widths. Models range from light-heavyweight(LH series) to heavyweight (H series) to extra-heavy weight (HM series).

Restrictor-bar models for sheet production, which provide uniform melt distribution over awide range of material viscosities and throughput rates. Nordson Extrusion Dies Industriesrestrictor bars are machined from hardened, corrosion-resistant stainless steel. These diesfeature the patented Krupa® stud adjusting system, which permits on-the-fly stud replace-ment in minutes. Restrictor bars can be at 45, 70, or 90 degrees.

HEAVY DUTY™ AND MAGNUM™ SHEET DIES

Designed for products with thicknesses ranging as high as 0.700 in. (17.8 mm), HeavyDuty and Magnum dies are sheet-industry workhorses, widely used by custom processors.Sliding upper lips provide gauge versatility while replaceable lower lips afford versatility ingap opening and land length. Lip lengths from 3.0 to 6.0 in. (7.6 to 15.2 cm) are available.Restrictor bars are typically at 90 degrees.

FASTGAP® SYSTEMWorld renowned for the manufacturing flexibility

and streamlined maintenance it provides, NordsonExtrusion Dies Industries’ patented FastGap systemavailable for most Autoflex and Ultraflex diespermits processors to vary the lip gap within arange of 0.250 in. (6.4 mm) without taking a die offline. A single-point adjustment mechanism allowsoperators to quickly change thickness settings fornew runs, and return to previous settings afterpurging or die lip cleaning, saving valuableproduction time and reducing scrap.

Now installed on many Nordson Extrusion DiesIndustries dies, FastGap operates by means of“separate lip responsibilities,” with gauge profilecontrol carried out by the flexible top lip and gapadjustment by the operation of the FastGap systemon the movable lower lip. Nordson Extrusion DiesIndustries’ Advanced Lip Technology(ALT

TM) system can be used in conjunction with

FastGap to further increase production flexibility. It employs interchangeable lip land inserts that permit theprocessing of a wide range of products on the same die.

AUTOFLEX®

DIES WITH AUTOMATED GAUGE PROFILING Installed on more than 2000 dies worldwide, Nordson Extrusion Dies Industries’ Autoflex automatic

thickness control system is the premier technology for precisely controlling the thickness profile of film, thinsheet, and coatings. In addition to making possible higher-quality, more accurate products, the Autoflexsystem can generate substantial raw material savings compared to conventional manual adjustment.

All Autoflex systems center on a series of closely spaced thermally-actuated adjuster blocks arrayed alongthe flexible lip of the die. These blocks operate in response to feedback from computerized downstreamgauging systems. When a thicker-than-target area is detected in the extrudate, power to the cartridgeheaters at corresponding points in the lip is automaticallyincreased; this causes the blocks to thermally expand, whichtightens the lip gap in the area. Conversely, thinner-than-targetareas are addressed by a reduction in power. All Autoflexsystems have forced-air cooling to optimize response times.

The industry-standard Autoflex IV system is used widely infilm and extrusion coating applications, making possiblecorrections within the +/- 200μ (0.008-in.) range. Dies in themore widely adjustable Autoflex VI series nearly double therange to +/- 380μ (0.015 in.). In addition, the gauge-profilingsystem in the Autoflex VI-R model is a module that can bereadily disengaged from the die for fast and easy maintenance.

Also available, for applications where ultra-fine gauge-controlmay be required, are specially designed Autoflex VI modelswith Microflex

TMtechnology, which incorporates reduced adjusting-block centerlines and other measures to

increase resolution.

CONTOUR DIE FEATUREThe uniquely ‘sculplted’ geometry of the Contour Die assures uniform dynamic die body deflection across

the die width, reducing the time required to adjust the die to within target parameters. Unlike conventional“constant-deflection” dies, however, the Contour Die has a coathanger manifold that provides streamlinedflow allowing for a significant reduction in scrap. As a result of these features, processors may be able toincrease throughput, within the production capabilities of their extrusion equipment.

DIES FOR FLUID COATING

ULTRACOAT PRECISION SLOT DIE COATING HEADSFor applying low-viscosity coating materials, Ultracoat dies provide a

high precision coating system. Since all of the coating material isapplied to the substrate in a metered fashion, significant savings in rawmaterials can be realized. Nordson Extrusion Dies Industries’manufacturing capability ensures die flatness, and optimum coat weightuniformity. Ultracoat dies incorporate a flexible lip feature to refine coatweight distribution across the substrate and are available with manual orautomatic lip adjusting mechanisms (application specific lip facedesigns are available).

Ultracoat dies incorporate corrosion-resistant body materials,removable lip inserts, and computer-engineered coathanger manifolds.The Ultracoat Die Support System positions the coating die at the best possible angle and proximity to the roll.This provides the accuracy and repeatability that are essential, given the tight operating windows for backup roll applications.

PREMIER FIXED LIP SLOT DIESNordson Extrusion Dies Industries’ Premier fixed lip slot dies are precise coating devices that are used for a wide range of

products in the paper industry, medical field, electronics, solar panels, and flat panel displays. When surrounded by the properequipment, Premier dies yield excellent coating results. By using an internal shim to establish the slot gap, our dies can handlefluid viscosity from 1 to 175,000 cps. The coating thickness can be as low as 1 μm (0.000039”) to as much as 2,300 μm (0.091”)making the fixed lip slot die a very versatile tool.

MULTIFLOW® MANIFOLD DESIGNSThe heart of an extrusion die, the manifold is the flow channel machined into

Multiflow V, an advanced design with an elongated-teardrop cross section (similar to that of Multiflow II) whose aspect ratio increases towards the ends ofthe die and whose backline is parallel to the die lip exit. By placing all body boltsat thesame distance from the exit, this configuration minimizes differential die bodydeflection. The complex cross-sectional design promotes the lowest degree of interfacedeformation possible in coextrusion on a single-manifold die. The curved prelandprovides uniform distribution of the polymer across the die width, addressing thephenomenon of “M” and “W” patterns.

NORDSON EXTRUSION DIES INDUSTRIES FEEDBLOCK SYSTEMSFeedblocks are a critical component of coextrusion systems. They shape each molten

polymer into a layer, and then combine all layers into a single “sandwich” structure that isdistributed by the die manifold into film, sheet, or coating. This centimeters-wide structurerequires extraordinary dimensional precision as it will be distributed into a meters-wideend product.

Paired with Multiflow manifolds, Nordson Extrusion Dies Industries’ Ultraflow feedblocks canbe used for the full range of two-to nine-layer coextrusion applications with multiple advantagesversus other systems. All have totally stainless steel construction, easy to clean split-bodyconstruction, and optimal melt streamlining to prevent the formation of gels and other defects.

The Ultraflow feedblocks can be designed to incorporate Nordson Extrusion Dies Industries’I-S series of interchangeable flow spools or flow plates, which make it possible to change thesequence of material layers without having to block off flow channels or disassemble thefeedblock (see photo below). This feature provides versatility for processors who periodicallyswitch material from the core layer to the skin layer, for example, or from the inside skinto the outside skin.

ULTRAFLOW FEEDBLOCKSIn all conventional feedblocks, whether Nordson Extrusion Dies Industries’ Ultraflow system or units

from other die builders, the procedures for exchanging flow inserts or other flow-tuning devices requiresshutting down the extrusion line. Nordson Extrusion Dies Industries’ newest and most advancedfeedblock system, the Ultraflow V Feedblock, eliminates this downtime by making possible “on-the-fly”product changeovers, as well as exceedingly precise tuning of individual layers.

The Ultraflow® V feedblock has adjustable “combining planes” located where the melt streams join the central flow channel. The combining planes can operate in two modes, each with a different advantage interms of ease and adjustability:

• Eliminating feedblock adjustment by the operator. By leaving the adjustable plane in free-floating mode, operators can let the position be determined directly by the equilibrium pressuredeveloped by flow from the extruders. The combining plane responds to the pressures of thedifferent mass flows from the extruder by achieving a state of equilibrium reflecting thesedifferences. In this way, a change in flow from one of the extruders causes a readjustment of thecombining plane at the point where materials merge.

• Optimizing layer-to-layer interfaces. For polymers whose interaction at the point of confluenceposes the possibility of disrupting or compromising the multilayer structure, the adjustable planecan be moved manually to fine-tune polymer flow. Shafts extending from outside the feedblockinto the centers of the adjustable planes provide ease of operation. Simple settings will change theadjustable planes from free-floating mode to varying levels of responsiveness to melt flowpressure. Once adjusted, an adjustable plane remains in a fixed position.

Our standard Ultraflow feedblock is an industry workhorse that enables processors to fine-tune layer thicknesses by interchanging specially machined flow inserts, without having to disassemble thefeedblock. The new Ultraflow V feedblock eliminates even this step by using built-in combining planes. Itis, in addition, a compact device, easy to disassemble and clean, and streamlined for optimal flow.Ultraflow V feedblocks can be designed for any number of extruders or layers.

Unlike the adjustable Ultraflow V system, the Ultraflow I feedblock is a fixed-geometry unit. In most applications, machined flow inserts-small distribution manifolds-permit the melt flow of each polymer to be fine-tuned prior to the combining point in the feedblock. These inserts can be easily changed toaccommodate more or fewer layers without disassembling the feedblock or adaptor network.

The Ultraflow II-C feedblock is designed for production lines running dedicated coextrusion structures atlow to moderate throughput rates. The simplicity of its captured-insert design renders the feedblockcompact and affordable. Since the inserts are captured within the feedblock body, full disassembly isrequired to exchange the flow distribution inserts. For less demanding coextrusion applications (i.e., wellmatched viscosities or thick skin layers), this simple, clean design is highly effective.

MULTI-MANIFOLD DIESAn alternative to feedblock technology, Isoflow multi-manifold dies from Nordson Extrusion Dies

Industries provide more precise control over polymers with different viscosity ratios, accommodate criti-cal processing parameters, and eliminate viscous encapsulation in wide webs. With Isoflow multi-mani-fold dies, coextruded layers are combined before the die lip land for unsurpassed layer distribution.

Ultraflow feedblocks can be incorporated into these multi-manifold dies to feed multi-layer structuresinto different manifolds in the same die. The dies can also be engineered to include Nordson ExtrusionDies Industries’ fixed restrictor bars in one or more manifolds to provide ultra-precise skin-layerdistribution.

POLYSIDE® TECHNOLOGY

Polyside coextrusion dies make it possible to produce side-by-side structures–typically different colored stripes-or a combination of side-by-side and multi-layer structures. Available in single or multi-manifold versions, they create new design opportunities. Customized side-by-side “striping” dies from Nordson Extrusion Dies Industries can produce webs with two to several hundred machine-direction stripes of varying colors and layer configurations.

DUAL VACUUM BOXESNordson Extrusion Dies Industries’ unique dual vacuum boxes provide better

stabilization of extruded film than alternate web-impingement devices. In operation,the pre-sweep chamber removes entrained air between the casting roll surface and thefilm. A second chamber develops a higher vacuum to stabilize the film forming area,reduce neck-in, and control film edge movement.

ULTRACART® DIE SERVICE SYSTEMSUltracart die handling systems enhance worker safety, reduce downtime, simplify die

disassembly and reassembly, and help prevent costly damage to critical die surfaces during maintenance. With these systems, die halves are easily rotated to access flow surfaces and streamline cleaning procedures.

While basic Ultracart systems are for use with single-manifold dies, the Ultracart Rapid Servicing System is especially designed for triple-manifold coextrusion dies. Fullymechanized, the system can be wheeled to the processing line for off-loading of the die andmoved to a workplace for die cleaning and maintenance. Technicians can offload,disassemble, clean, reassemble, and return the die to operation–all without removing diecomponents from their secure mounting on the cart.

The Autoflex® system uses thermal expansion

and contraction of the lip adjusting unit to make

finer adjustments to the flexible lip than are

possible with strictly mechanical means.

Each lip adjusting position is fitted with a block containing

a heater and an air cooling path. Inherent in the system is

completely manual override, so that the approximate gauge

uniformity is established in the conventional manner before

the thermal system is engaged. The thermal adjusting system

utilizes an electrical source for each adjusting point to increase

or decrease the temperature of the adjusting block, thereby

changing the lip opening.

Coextrusion Feedblocks

Ultraflow™ I Coextrusion FeedblocksWith over a decade of field-proven reliability, Ultraflow™ I Feedblocks are currently in operation at hundreds of manufacturing sites around the globe. Exchangeable, streamlined Flow Inserts, the heart of the Ultraflow™ design, combine polymer streams in an optimal parallel-path manner. Should the coextrusion requirements change dramatically, these inserts are readily exchanged without having to disassemble the feedblock from the line.

Ultraflow™ I-L Coextrusion FeedblocksA more compact version of the Ultraflow™ I Feedblock has flow inserts that are only 2 in. (5 cm) wide. The difference represents a compromise for a 100-in. (254 cm) die, for example, the spread ratio is 50:1 with this feedblock, as against 25:1 with the standard Ultraflow™ I Feedblock. The I-L model may be ideal however, for narrow dies and for production lines with low to medium throughput rates.

Ultraflow™ II-C Coextrusion FeedblocksThis family of feedblocks is ideally suited for dedicated coextrusion structures on production lines with low to moderate throughput rates. The captured-insert design renders it both compact and economical. For well-matched viscosities and thick skin layers, this design is highly effective. A minimal need for operator interface ensures product consistency. The Ultraflow™ II-C Feedblock is elegant in its simplicity.

• Optimized lip lands promote uniform orientation, reduce die swell and provide a significant response to manual or automatic adjustments.

• Easy access for replacing seals and adjusting die gap. The EPC die makes it possible to carry out these tasks quickly and easily, without dealing with numerous fasteners and handling heavy deckle components.

• Fast removal of deckle system for ‘split and clean.’ Operators can open the die without completely disassembling the deckles at either end. Instead, each deckle assembly can be removed intact by unfastening four bolts.

• Operators can quickly retract the external and die-gap deckle components and insert a simple brass scraper that cleans away carbonized polymer that causes die lines.

• External cooling by forced air makes it possible to cool end seals and deckle components.

XPS Foam Board Die Systems

Advantages for XPS Foam Board applications:

• Forming box technology - separate, independent components that can allow on-the-fly product change-overs without stopping the production line.

• Adjustable full-manifold internal deckle - Allows users to change flow-channel width by being moved farther into the channel or farther out.

• External edge restrictors (optional feature) - ensures dimensional consistency when the material exits the forming box and passes through the calibration plates. Reduces scrap by forming a more square and less tapered product edge.

• Purge block (optional feature) - Makes it possible to carry out die maintenance while the extruder is temporarily shut down but still full of polymer. The purge block acts as a valve, blocking flow from the extruder while purging material from the die.
