5 Product information

5.1 Performance descriptionThe SY-SHA service kit is a mobile maintenance unit for refilling of the hydraulic fluid in a SHA/EMAH system. In practice, light leakage and related reduction in accumulator pressure over a longer operating time cannot be fully avoided. Additionally, fluid samples are taken regularly at SHA/EMAH systems to check the quality of the hydraulic fluid. These samples also lead to a reduction in accumulator pressure which must be restored according to specifications. After preparation and connection of the SY-SHA service kit to the SHA/EMAH system, the hydraulic fluid is automatically refilled up to the pre-set pressure.

5.2 Product description

5.2.1 Main componentsThe SY-SHA service kit consists of a storage tank, referred to as "Fluid kit", a filling device, which can be disconnected, and a drive unit controlled by the control electronics. The operating states are visually indicated at the control electronics. The power supply of the SY-SHA maintenance is realized via a voltage source.

The fluid kit of the service kit contains the hydraulic fluid for the SHA/EMAH system to be filled. These fluid kits are available as special accessories with customer-specific hydraulic fluids. The hydraulic fluid is specially conditioned and filled in by Bosch Rexroth.

Fluid kit

Page 15: Service kit for self-contained servo-hydraulic actuators

Product information 15/44

RE 62249-B/09.20; SY-SHA, Bosch Rexroth AG

The fluid kit of the SY-SHA maintenance unit is sealed during operation. In case of extended active application of the maintenance unit at the SHA/EMAH system exceeding a position of 45° of the fluid kit or in case of horizontal storage with a stored pressure of >0.5 bar, hydraulic fluid may get past the piston. Hydraulic fluid may then flow into the drive unit, which should be avoided. If the fluid kit is empty, it must be replaced by a new kit.The fluid kit should not be reused if the time between two sampling processes at the fluid kit exceeds >6 months. During this period, the hydraulic fluid may have lost its property regarding special conditioning. Nor should already emptied fluid kits be reused or refilled with any hydraulic fluid. See also separate information in the specific SHA/EMAH documentation.

The output coupling of the filling device is connected to the SHA/EMAH system. By means of the drive unit, the hydraulic fluid is displayed from the fluid kit and pumped into the SHA/EMAH system. If the service kit is accidentally connected to an unsuitable (high pressure) connection at the SHA/EMAH system, the service kit is protected against bursting by means of a check valve integrated into the filling device. There is also a filter between the fluid kit and the output coupling. It collects any abrasion from the fluid kit to ensure the strict requirements for oil cleanliness of the SHA/EMAH system.

The SY-SHA service kit is connected to the SHA/EMAH system by means of a hydraulic measuring line with check valves integrated on both sides. This way, inlet or outlet of hydraulic fluid and/or air is prevented.

Before the SHA/EMAH system is to be filled, the pressure switch must be attached to the defined port "ST2". By means of an adjusting ring, this pressure switch can be set to 0-10 bar according to the required preload pressure of the respective SHA/EMAH system. The control electronics are signaled by the pressure switch if the set SHA preload pressure is reached. Afterwards, the drive unit is deactivated automatically.

The control electronics serve for control of the drive unit. The control electronics feature two inputs and one output. One input serves for voltage supply and the other is intended for a hydraulic pressure switch for communication of the pressure at the SHA/EMAH system and control of the output by means of a relay. This way, the motor is respectively switched on or off. To protect the components, a fuse is integrated in the electric circuit. If it is operated, the pressure switch for "POWER ON" and the pushbutton are flashing. If the "POWER ON" pressure switch is operated and the command pressure at the system to be filled was not reached, the motor is accordingly switched by the hydraulic pressure switch until the pressure is reached. During this process, the "FILLING PROCESS RUNNING" LED of the "MANUAL MODE"

pushbutton is flashing. If the pressure in the hydraulic system is reached, the motor is switched off by the pressure switch and the "FILLING PRESSURE REACHED" LED starts flashing. As only a rough setting is made via the pressure switch, manual switching of the motor may be necessary for exact adjustment of the hydraulic pressure. This is done with the "MANUAL MODE" pushbutton.

7.6 Taking fluid samples ▶ The prevent contamination of the hydraulic fluid, the SY-SHA service kit must not

be connected during hydraulic fluid sampling. ▶ An analysis kit 4 RED must be available! Filling into a different tank for analysis is

not admissible! ▶ Before sampling of hydraulic fluid at the SHA/EMAH system, the actual pressure

and the hydraulic fluid temperature should be noted down. For this purpose, the test sheet can be used, see chapter 14 "Appendix". Also observe the axis-specific documentation with the correct filling pressure dependent on the position and the oil temperature.

1. Screw off the end cap or pressure load cell at the measuring coupling of the control block (SHA/EMAH system).

Possible sampling points at the SHA/EMAH system: ST1 = Sampling ST1 = Filling point ST2 = Pressure switch attachment The sampling point may deviate depending on the system revision. In this case, please contact Bosch Rexroth. Upcoming systems will feature compliant interfaces for the SHA maintenance unit. See specific hydraulic circuit diagram of the respective SHA/EMAH system.

If no "ST2" sampling point is available, connect the pressure switch, e.g. to "ST1", by means of T-fitting/distributor (see chapter 7.5 "Recommended accessories"). All T-fittings/distributors must be bled and flushed before use.

2. Screw the hydraulic measuring line to the defined sampling point of the SHA/EMAH system.

3. Have a waste oil tank ready.4. Guide the hydraulic measuring line or the sampling adapter into the collecting

tank.5. Slowly screw the SHA sampling adapter by hand on the other end of the hydraulic

measuring line until the hydraulic fluid starts running.6. Flush the hydraulic measuring line if necessary. This way, any residues

from waste oil or particles are cleaned out of the hydraulic measuring line. Otherwise, these would have an impact on the result!Make sure that the hydraulic measuring line is completely flushed: Per 1.0 m line length: approx. 3 s at 2 bar system preload pressure

7. Open the analysis tank and fill in at least 80 ml of the sampled hydraulic fluid. Close the analysis tank and label it according to the "Accompanying certificate for fluids for servo-hydraulic actuator (SHA)", see chapter 1.2.

8. Screw off the hydraulic measuring line and close the measuring coupling at the SHA/EMAH system with the end cap.

The above-described procedure must be repeated for each measuring point as necessary. Enter the sampling point in the accompanying certificate of the sample under "Sampling point".

To compensate for the missing hydraulic fluid volume, the SHA/EMAH system must be filled or preloaded again as described in the following points.

7.7 Refilling hydraulic fluid at the SHA/EMAH system

WARNINGImproper use of the service kit!Danger of damage to property and personal injuries. Unauthorized commissioning of the service kit, e.g. by insufficiently qualified personnel, can lead to considerable hazards!

▶ Secure the service kit against unauthorized commissioning.

danger of damage to property and personal injuries due to leaking hydraulic fluid!Inadmissible mechanical load on the oil hose due to incorrect installation may lead to leakage of hydraulic fluid.

▶ Avoid kinking and tensile load at the hydraulic measuring line. ▶ The hydraulic measuring line must not be twisted. ▶ The outer layer of the hydraulic measuring line must not be subject to abrasion

or impacts. ▶ Place the service kit in such a way that it is not subject to mechanical loads at

the hydraulic measuring line.

NOTICEMixing of hydraulic fluids!Any mixing of hydraulic fluids of different manufacturers and/or of different types of the same manufacturer is not admissible.

▶ Ensure compliance of the approved hydraulic fluid in the SHA/EMAH system with the hydraulic fluid in the service kit.

▶ Observe the manufacturer information for the hydraulic fluids used.

7.7.1 Before commissioning ▶ Check the SY-SHA service kit prior to commissioning for visible transport damage. ▶ Check the visible line system for safe condition. ▶ Check the electric connection cable for damage (visual inspection). ▶ Check the power source for suitability and observe the required connection lines. ▶ Connect the SY-SHA service kit only to the power supply if the "POWER ON"

switch is not pressed. ▶ All work with the service kit at the SHA/EMAH system must be monitored by

qualified personnel.

7.7.2 Commissioning the service kit1. Connect the pressure switch, the drive unit and the pluggable power supply to

the control electronics.

Fig. 4: Establishing electrical connection

2. Screw the fluid kit into the console of the filling device. - Screw off the red end cap from the fluid kit.

Fig. 5: Removing the red end cap

Before screwing the fluid kit into the black console, check that the seal is present and in the correct position in the black console.

- Screw the fluid kit into the black console. It is installed in vertical position (fluid kit on top). Screw the fluid kit by hand into the threaded

Page 24: Service kit for self-contained servo-hydraulic actuators

receptacle of the filling device. While doing so, hold the black console at the fitting. Inside the filling device, there is a limit stop for installation.

Fig. 6: Screwing the fluid kit into the filling device

Point 2 is not required if a fluid kit is still screwed into the filling device. Observe the storage time or suitability of the fluid kit for your SHA/EMAH system.

3. Connect the drive unit of the service kit with the fluid kit. - The hexagon of the fluid kit must be inserted flush into the hexagon

of the drive unit.

Fig. 7: Connecting the fluid kit with the drive unit

- Turn the drive unit to position it correctly. For support, each component has a fine raster.

- Tighten the thread of the drive unit ring by hand until the white triangle on the drive unit is fully visible. During this work step, hold the maintenance unit at the fluid kit to prevent the forces from acting on the filling device.

Page 25: Service kit for self-contained servo-hydraulic actuators

RE 62249-B/09.20; SY-SHA, Bosch Rexroth AG

Fig. 8: Connecting the fluid kit with the drive unit

4. Screw in the hydraulic measuring line by hand at the output of the filling device.5. Screw in the SHA Minimess adapter by hand at the other end of the hydraulic

measuring line.

The control electronics must not be activated, i.e. the "POWER ON" button must not be pressed.

6. Connect the pluggable power supply.7. Hold the prepared service kit in a vertical position. The output should face

upwards. This way, any air bubbles from assembly of the fluid kit can escape through the refilling line. Afterwards, dip the open end of the Minimess line into the waste oil tank.

8. Switch on the control electronics by pressing "POWER ON". The hydraulic fluid starts running into the waste oil tank. The hydraulic fluid is initially running without bubbles. After a short time, air bubbles may escape from the connection piece.

9. Switch off the control electronics, if the hydraulic fluid escapes from the line without bubbles (approx. 20 ml).

10. Screw off the SHA sampling adapter. The hydraulic measuring line is now closed by the integrated check valve. Entry of air and leakage of hydraulic fluid are not possible.

An SSV hose connector is also connected to the SHA sampling adapter. These two components are firmly screw-connected and bonded additionally. When screwing off the SHA sampling adapter, see previous point, make sure that also the hose connector is removed from the hydraulic measuring line.

▶ The maintenance unit is now bled and ready for filling the SHA/EMAH system.

Page 26: Service kit for self-contained servo-hydraulic actuators

7.7.3 Refilling hydraulic fluid at the SHA/EMAH systemSet the pressure switch with the "SET" adjustment knob to approx. 0.1 - 0.2 bar below the specified pressure value. This supports the process as "overfilling" of the system requires subsequent draining of hydraulic fluid. The pressure value specified on the hydraulic diagram must always be complied with. The current hydraulic fluid temperature (at MT2) and, as applicable in some systems, the current cylinder position of the SHA/EMAH system must be observed. Observe the applicable documents.

Install the pressure switch by hand at port "ST2" of the SHA/EMAH system.Connect the hydraulic measuring line to port "ST1" of the SHA/EMAH system.

The sampling point may deviate depending on the system revision. In this case, please contact Bosch Rexroth.

The maintenance unit may be positioned in any way during filling.

1. Switch on the control electronics by pressing "POWER ON".

Filling is now initiated and ends automatically if the set pressure is reached! During this process, the "POWER ON" LED, the "FILLING PROCESS RUNNING" LED of the control electronics and the green LED at the pressure switch are flashing. For 100 ml, approx. 4 min. are required. If the pressure value is reached, the "FILLING PROCESS REACHED" LED at the control electronics and an orange LED at the pressure switch are flashing in addition to the green LED.

▶ Automatic filling is completed.

2. Read off the pressure value at the machine controls the SHA/EMAH system. Increase or reduce the pressure as necessary. Increasing the pressure: To do so, press "MANUAL MODE". Reducing the pressure: See chapter 7.6 "Taking fluid samples", however, let the hydraulic fluid run into the waste oil tank.

Low pressure at the SHA/EMAH system (system preload) must be set according to the temperature and, as applicable, the cylinder position.

3. Remove the pressure switch and the hydraulic measuring line. The residual hydraulic fluid in the fluid kit can be used. Respectively, the fluid kit must be left in the filling device. This way, leakage of hydraulic fluid is prevented! The storage time of the respective hydraulic fluid must be observed.

4. Set the SHA/EMAH system into the condition ready for operation.5. Clean the service kit.

RE 62249-B/09.20; SY-SHA, Bosch Rexroth AG

1. Disconnect the drive unit from the fluid kit. While doing so, hold the maintenance unit at the fluid kit. This way, the fluid kit cannot be screwed out of the filling device. If any pressure is trapped between the fluid kit and the Minimess output, the drive unit cannot be disassembled. The pressure must be drained at the output of the maintenance unit by means of the SHA sampling adapter.

2. Remove the red end cap from the new fluid kit, see chapter 7.7.2.3. Keep the new fluid kit at hand.4. Hold the filling device and screw out the old fluid kit vertically in

counter-clockwise direction. Hold the filling device vertically with the fluid kit facing upwards. This way, hydraulic fluid leakage through the filling device is prevented.

When turning the old fluid kit out, see to it that the seal ring remains in the black console and is in the correct position.

5. Repeat points 2 and 3 in chapter 7.7.2 with the new fluid kit.

8 Maintenance and repair
