consolidation of the goods, as per orders
after picking, the goods have to be consolidated into their respective orders.
see video consolidation --- 1.flv for a consolidation system from remstar co. the consolidation is done
partly manually, partly with a conveyor and a flow-rack having computer-controlled intimation-lights.
see video consolidation --- 2.flv for a consolidation system from ssi schafer, using a conveyor belt and an
innovative picking system. this system can consolidate 1,80,000 pieces per hour !!!
see video consolidation --- 3.flv for a consolidation system from lighning pick technologies, an american
company. this system is similar to pick to light system. the difference between these two systems is ---in
pick to light system, the inventory is stationary, the order-fulfillment container (tote / carton) moves; inthis system, the inventory moves, the order-fulfillment containers are stationary.
an operator can handle (ie transfer) 200 to 600 pieces, depending upon the size of the sku.
the distribution center (ie warehouse) shown in the video meets requirements of 200 + stores (shops).
the company claims a distribution center having its pack to light system, can support thousands of
stores.

see video consolidation and palletisation.flv for a comprehensive system from krones, a german
company. this comprehensive not does not only picking and consolidation but also palletisation. another
advantage of this system, is that its software computes the stackable layers (ie manual decisions notrequired) and the decisions are obviously optimum.
this system can pick, consolidate and palletise 400 sku’s @ 4,000 pieces per hour.

A large company that manages its supply chain upto the stores / consumers : how many storage
facilities (sf) should it have ?
More the number of sf in a region (country / province) …
• shorter are the distances between the sf concerned (replenisher) and the store / consumer
(recipient). Hence, the average transportation trip is shorter and the recipients receive their
consignments faster. Thus, the company’s ‘service level’ to the recipients is higher.
• lesser is the cost of outbound transportation (ie transportation from an sf to a store / consumer)
(obvious given that the average transportation trip is shorter, as mentioned in above point).
• the cost of inbound transportation (ie transportation from a factory to the concerned sf) is
decreased.• if an sf experiences a stockout of sku X, …
… it can be replenished … ß A
… the store / customer can be serviced …
faster from another sf nearby.
But, simultaeneously, …
§ more initial investment (for constructing the SFs) is required.§ the total storage-cost is higher. Each sf has to bear some fixed costs (fixed => not dependent on
the area of the sf or on the quantum of the goods that pass thr’ that sf). Hence, more the SFs,
higher the total of the fixed costs.
§ total of safety stocks is increased. This is because each of the many SFs, carries a safety stock of
level x, instead of one (few SFs) carrying its (their) safety stock(s) of the same level. Thus, total

inventory-carrying cost is increased. (underlying assumption : the SFs cannot help each other in
case of stockouts). (contrary to assumption A)
§ forecast for the demands placed on the SFs, is now done for a smaller area. Hence, it (forecast) is
less accurate.
