1.2 FOUNDERS J.C. & K.C. Mahindra, the founders of the Mahindra Group, had the same ambition: to prove to themselves and the world that Indians were capable of being the best at whatever they chose to do. Accordingly, they gave up their professional careers at TISCO and Martin Burn respectively, and risked becoming entrepreneurs by setting up their own company: Mahindra & Mahindra.

It was under their inspiring leadership that Mahindra & Mahindra made the first indigenous Jeep in the country in 1949. Their innovative spirit also showed during the days when the Company was the leading importer of steel in the country. J.C. & K.C. Mahindra had to persuade the Indian Government to buy French rails for the fledgling Indian Railways because they felt that the British specifications were obsolete and not the best suited. To convince government officials of the superiority of the French product, they laid down a short length of rail line with French rails and invited the government authorities for a ride. During the journey, chilled champagne was served in glasses filled to the brim. Legend has it that the train raced along, but not a single drop of champagne was spilled, so smooth were the French rails. Needless to say, they made their point.

6.1 Background:Jaipur plant was established in March 2002 to produce Tractors from skids received from Mumbai Plant. This plant was started as a satellite plant to cater local (Rajasthan) demand. In the year F-2003 i.e. during the Deming Exam year, Tractor production was started with receipt of Engine, Transmission and Other components from Nagpur and Mumbai Plant. In year F-2003, 1043 tractors were produced. Over the years production has grown by five times, by the end of year F-2007 Jaipur have produced 5911 tractors. In F-2008, tractor production went down by 2893 because of total market de growth; Plan of Jaipur plant had been revised. When tractor production was started Model mix combinations of Jaipur was 3 Models and 7 Variants. Presently Jaipur is producing 4 models and 16 variants. Jaipur has one manufacturing manager and the supporting functions are Quality, SCPC, ER and D, HR, Accounts and Excise and Business Excellence who are based at Jaipur and have a functional reporting in Mumbai. These departments support manufacturing in terms of improvements in Schedule Adherence, Inventory control, Manpower availability, Improving the housekeeping and continuous improvement process. At Jaipur plant only tractor Assembly is carried out. Engine, Transmission and Painted sheet metal are received from Mumbai & Rudrapur Plant and Child parts are produced from SSBU approved suppliers and also sent by Nagpur plant. Assembly of tractors is carried out on 3 stages namely Pre painting assembly, Painting followed by paint baking, Post painting assembly. As a key towards innovation Jaipur plant introduced new material storage system called as “Slim Cubid” for C category items and various cost saving initiatives is being carried out.Along with Quality management systems equal focus is on System related to Environment, Occupational Health and Safety. Jaipur Plant is certified for ISO-9000:2000 and TS 16949 for Quality system and ISO-14001 and OHSAS-18001 for EMS and OH and S, which is resulted in improving the quality as well as reduction in accidents, incidents and first aid injuries.

6.2 TQM Activities: A) Lean ManufacturingDuring the establishment of the plant in F-2003 concept of Lean Manufacturing was slowly incorporated to achieve the targets and improve upon manufacturing quality, schedule adherence, reduce the equipment breakdowns and Improvements Productivity. These efforts are continued since then.

* Improvement in manufacturing Quality The two aspect of manufacturing quality are – Improvements in Field Quality and Improvement in in-house quality.* Improvement in Field Quality (0-250 hrs) In manufacturing, the percentage of Field complaints in first 250 hrs of running is taken as the measure of field quality. The vital defects which results into majority of failures are analysed in cross functional approach with lead role of Product Quality PU. Root cause identification followed by validation and implementation of solutions is done following QC story and through AKRAMAN projects.* Improvement in In-house quality In-house quality has been improved through effective application of Standard Operating Procedures (SOP) / Control Plan (QCPC), Process FMEAs (PFMEA) and Quality Point concept right from beginning. Thrust is given on resolving quality related issues through QC story and through AKRAMAN projects.

Page 22: Tractor

1.1 SOP/ QCPC – Documentation of manufacturing and Quality Assurance activities of the processes carried out in SOP (Standard Operating Procedure) and Control Plan(QCPC- Quality Control Process Chart) respectively, strict adherence to them and continuous up gradation has helped in defect prevention by building quality in processes.SOPs are prepared for each operation. SOPs have been upgraded during F07 to add instructions about HOW and WHY to do specified activities in addition to WHAT to do for better understanding of the operators. QCPC (Control Plan) is prepared for each of the manufacturing operation. At Jaipur there are 43SOPs and control plans. SOP and QCPC are reviewed quarterly and revised if necessary for reasons such as mistake proofing, change in product / process, Improvements in safety, etc. by cross functional teams consisting of members from Production and Quality functions. 1.2 Process FMEA is prepared for all operations and is reviewed quarterly by cross functional teams. They are revised when components, process is changed or any improvement takes place. Process FMEA is also reviewed in case of any complaints from internal and external customers. 1.3 Quality Point System:At the time of establishment of plant, QP system was in place with the objective to manufacture ‘First Time Right’ product with ‘No fault forward’ concept.Implementation of this system has helped in elimination of faults identified at QP stages. To bring about further improvement, some of the networks, which were not considered as defects earlier, but were taken as apart of the process, started to be considered as defects in two phase as follows- Phase 1 (from April 04) – Rework done at QP point during TACT timePhase 2 (from April 06) - Rework done at all work stations at tractor assembly line

Page 23: Tractor

2) Daily Work Management – Daily work Management started at Jaipur plant for having routine control over production, quality, safety, absenteeism, inventory and maintenance. This helped tremendously in anticipating problems in planned production and taking care of these in advance to improve Schedule Adherence at tractor assembly line. From 2005, the focus was shifted to 3 days shift wise firm production plan instead of day wise plan. This helped in further improvement in schedule adherence. The introduction of Pull Production and supplier KANBAN systems in 2005 has helped further in this process. The introduction of Pull Production and Supplier KANBAN systems in 2005 has further in this process. These initiatives being driven by SCPC PU are described in management Process of that PU. 3) Improvement in Maintenance of equipmentEarlier the Preventive Maintenance Plans were prepared on the basis of recommendations in the respective machine manuals by machine manufacture. From the year 2005 onwards use of Machine Breakdown History card was started with the objective to update Preventive Maintenance Checklists on the basis of breakdown history to prevent recurrence of breakdowns.Use of fault tree diagram was started on machines to diagnose the real root cause of breakdown quickly and reduce time to repair. 4) Productivity improvementCapacity enhancement by productivity improvement in bottleneck areas has always been a preferred means of meeting demand for tractor in terms of volumes. Productivity improvements has achieved through various means such as –

*Reduction in NVAs*Line balancing*Increasing pace of working.

Page 24: Tractor

B) Up gradation of Quality System (ISO 9001:2000 and TS 16949:2002)As a part of continuous improvement, new revised versions of the standards ISO 9001:2000 and TS 16949:2002 were adopted in the year 2005. Process mapping, Process Flow diagrams, Process Validation, measurement and improvement of internal customer satisfaction have been started as a part of TS16949 Quality System. Process validation confirms ability of process to achieve planned results and establishes co-relation between input parameters and output. This helped in identifying a root cause (deviation in quantitative form and is being tracked and monitored. Total 15 processes have been identified in Jaipur plant. Jaipur plant has also been Re-Certified for TS-16949 after Surveillance Audit.  C) Total employee involvement in continuous improvementThe Continuous Improvement process all over FES was given name of “AKRAMAN” which means “Attack” on all kind of waste. AKRAMAN in Jaipur plant includes Cell Member’s Improvement Team (CIT) and Officer’s Improvement Team (OIT). These AKRAMAN teams select problems based on company’s priority. These teams implements improvements in the areas of Quality, Cost. Productivity, Safety and Housekeeping. These projects are selected through Problem Bank. To strengthen the AKRAMAN movement, following initiatives have been under taken:

1.) For Cell Members, the “AKRAMAN SANMAN” was initiated which means the felicitation of the best projects in the plant. Apart from this there is an Inter plant AKRAMAN Competition in Mumbai were all the best projects from all over the FES plants compete for being the best project.

2.) For officers, there is a Competition for Divisional Award at Sector level.

Page 25: Tractor

D) Implementations of Environment management System (ISO 14001) and improvement in housekeepingISO 14001:1996 Environment Management System was implemented in 200 with the objective to provide safe and healthy work environment to all employees. The major focus is on reducing generation of hazardous waste and its handling, disposal of waste generated in eco-friendly manner in compliance with environmental rules and regulations. Also conservations of natural resources are tracked w.r.t. reduction of power consumption and water consumption. The objective of environment management system is to have healthy, clear and greener environment for working and to reduce generation of hazardous waste. For the treatment of Bio-degradable chemical use in paint booth as well as other effluents from overall plant, ETP is installed in the Plant. Aspect –Impact study are carried out for all the processes to identify environmental significance. In the year 2006 new revised version ISO 14001:2004 was adopted. As a requirement of new version we have started maintaining legal register which lists all the legal requirements along with frequency for its compliance which is reviewed periodically.  E) OHSAS 18001 Certification (Occupational Health and Safety Assessment series)Jaipur plant has equal focus on all systems. Along with Quality management systems equal focus is on the system related to Environment, Occupational Health and Safety. Hazard Identification and Risk Management (HIRA) is done for all areas of plant under this system and one cross functional safety committee is formed. The meeting of this committee is conducted Quarterly for reviewing the previous meeting’s issues, discuss the Incidents happened between two meeting and take up the issue proactively. Conclusion

It was a great experience to be there in Mahindra & Mahindra, Jaipur for my practical training. Like every good thing, it had to come to and end and so it did. Though I am feeling sad at this point of time while leaving from here but I do have the great memories of time spent here.

During the last 30 days, I certainly learnt a lot about every aspect of this field, right from the working environment to the technical details of various equipment and process.

The things are numerous, while words are only few. To conclude, I would rather say that even after my full try, I could pick up only a mouthful to knowledge out of sea. The time was really very less while there was a lot to learn.

Well, that’s how the life goes on. I hope I would have another chance to visit and learn more in it.

BOM VALIDATION“ Finding out the Difference between SAP BOM & ACTUAL BOM.”

TRACTOR Modal Number 265 NBP

. In common usage, validation is the process of checking if something satisfies a certain criterion. Example would include checking if a statement is true (validity), if an appliance works as intended, if a computer is secure, or if computer data are compliant with an open standard. Validation implies one is able to document that a solution or process is correct or is suited for its intended use.

. In engineering or as part of a quality management system, validation confirms that the needs of an external customer or user of a product, service, or system are met. Verification is usually an internal quality process of determining compliance with a regulation, standard, or specification. A n easy way of recalling the difference between validation and verification is that validation is ensuring “ you built the product right.” Validation is confirming that it satisfies stakeholder’s or user’s needs.

. Validation can mean to declare or make legally valid or to prove valid or confirm the validity of data, information, or processes:

PROCESS: The find out BOM VALIDATION these are following steps,

1. First we take BOM print Out from SAP. 2. Then after write all component & hardware whose complete a Tractor from all stages one by one. 3. Stage wise material calculation. 4. That after Carrying out all stages as well as possible.

NOTE: Only BOM to carry out for same Model No. 265NBP.
