Introduction

Infraset manufactures reinforced concrete pipes using two well-known production processes: roller suspension and automated vertical casting using high strength, high durability concrete. Both these processes are used worldwide and are acknowledged to be ideal for concrete pipe manufacturing.

All the manufacturing processes are done under carefully controlled conditions using advanced technology and equipment. These processes provide flexibility for the manufacturing of tailormade wall thicknesses for special load and strength requirements.

If corrosion problems are anticipated, Infraset has several methods of prolonging the life of the concrete pipe. The substitution of the siliceous aggregates with calcareous aggregates results in the extended life of the concrete pipe. An HDPE liner can alter-natively be added to the bore of the pipe to prevent the sulphuric acids from coming into contact with the concrete surface.

CLASSIFICATION OF PIPES

Types of pipe

Infraset offers a large range of pipes readily available in nominal lengths of 2.5m and also half-lengths on special arrangement.

Pipes ranging from Ø300 to Ø1800 with Interlocking ogee joints, Ø300 to Ø1800 pipes with Spigot and Socket joints and Ø900 to Ø1800 pipes with In-the-Wall joints are all produced in three strength classes.

Jacking pipes are manufactured only in class 100D and vary in size from Ø840 to Ø2500. Stronger pipes capable of carrying higher D-loads are manufactured on request.

All Infraset pipes bear the SANS mark and are designed, manufactured and tested in accordance with SANS 677.

SC (Stormwater Culvert) pipes are manufactured with a non-watertight, interlocking ogee joint.

The sewer and irrigation (SI) pipes are manufactured using dolomitic aggregates and have a watertight Spigot and Socket or In-the-Wall joint. Sewer pipes with a sacrificial layer (WSL) are manufactured to the SABS 1200 LD requirements with an additional 15mm cover for pipes ranging from Ø300 to Ø1050 and 20mm for pipes Ø1200 – Ø1800. T2 and T4 pressure pipes, tested to 2 and 4 bar respectively are available on request.

Spigot and Socket and In-the-Wall joint pipes are joined and sealed using either a rolling rubber or a sliding rubber ring respectively. The sliding rubber ring is installed using a soft soap lubricant.

Strength of pipes

Two strength tests are done on Infraset pipes. The first is a crushing test on both the SC and SI pipes, and the second is a hydraulic pressure test only on the SI pipes. The two edge-bearing crushing test is done to a proof load and also to an ultimate load 25% greater than the proof load. The proof load is determined by the class of pipe multiplied by the nominal diameter of the pipe. The proof load test can be defined as a line load that a pipe must resist without the development of crack widths exceeding 0.25mm over a length of more than 300mm. The ultimate load is the maximum line load that the pipe must support in the same test.

Load classifications

Note: D = Nominal Diameter in metres.Example: A 1500mm 75D pipe must resist: Proof Load = 75 x 1.5 = 113 kN/m Ultimate Load = 75 x 1.5 x 1.25 = 140 kN/m

All SI pipes are tested to 1,4 bar and passes the test if the pipe withstands the pressure for at least two minutes without any sign of leakage.

Loads on pipes

Working loads on pipes consist of primary and secondary loads. The primary loads that the pipes must carry are; the mass of earth fill above the pipe, traffic loading and internal pressures. The secondary loads result from soil movement and temperature effects that influence the pipe line. These secondary loads are accommodated by the flexible pipe joints.

Earth loads are determined using the Marston and Spangler theory and are dependant upon the type of installation, type of backfill material and height of fill. The two installation conditions are trench and embankment.

Traffic loads are dependant upon the wheel loads, spacing and contact areas, and the distribution of these through the fill. The standard traffic loads applicable to national highways are given in the TMH7: Code of practice for the design of highway bridges and culverts in South Africa. Infraset pipes are designed for a NB36 load, which equals an axle load of 360 kN or a 90 kN wheel load. The effective contact area of the load is a square of size 0.3m x 0.3m.

Bedding factor refers to the amount by which the bedding enhances the load-carrying capacity of the pipe. The bedding factor is defined as the ratio between the supporting strength of the buried pipe to the strength of the pipe as determined in the two-edge bearing test. The bedding of a pipe consists of a cradle of granular material underneath the pipe, which supports it and transfers the load to the foundation. Bedding factors are divided into four classes and are determined by the angle of support and type of the bedding material.

Trench condition occurs when the pipe is placed in a trench cut into natural ground level and then backfilled with suitable material.

Trench condition: Class-B Trench condition: Class-C

In the embankment condition the pipe is installed at ground level and is backfilled with suitable material.

Embankment condition: Class B Embankment condition: Class C

The following tables give the pipe strength requirements in terms of D-Loads for pipes laid in a trench condition, with trench widths as per SANS 1200DB, and in embankment condition, both with NB36 traffic loading. These tables meet the D-Load requirements for general site conditions.

Introduction

Concrete pipe jacking is a method of installing pipelines without disrupting existing surface facilities or activities. With the increasing growth in South African cities and towns and the consequent need to refurbish, renew and upgrade existing services, pipe jacking is seen to be a growing industry. Although the basic methods of concrete pipe jacking are similar for all pipeline applications, South African contrac-tors have developed their own individual techniques to achieve accuracy during jacking, to lengthen the jacking distance and to control varying ground conditions.

Installation method

Concrete pipes are jacked from a jacking pit to a receiver pit usually located at a manhole or access chamber. The main jacks are installed in the jacking pit and are used to push the concrete pipes into the cavity excavated ahead of the progressing pipeline. The main jack capacity depends on the size of pipe, length of the line and the type of ground in which it is being jacked. There are typically two or four jacks with capacity of up to 300 tonnes.

The jacking forces are resisted by the thrust block in the jacking pit and applied to the pipeline end through the steel thrust ring. The concrete pipe end is protected against spalling by soft wood or woodchip joint packers between the thrust ring and the concrete surface. The steel cutting shield fitted to the lead pipe gives protection to workers and allows steering and alignment adjustments. Intermediate jacking stations may be required in long lengths and hard ground conditions. Alternatively bentonite injections may be used to reduce the friction between the pipes and the soil.

Pipeline alignment is continually monitored and adjusted during jacking by laser from the jacking pit to a target fixed to the inside crown of the lead pipe or shield. Gradual adjustments are continuously made to avoid over-stressing the concrete pipe joints.

Introduction

Infraset design and manufacture high quality, high performance factory engineered precast concrete culverts for use in a wide range of modern construction and civil engineering projects.

The company expertise combined with modern manufacturing facilities and years of experience enables Infraset to offer an extensive range of standard culverts as well as the manufacturing of non standard, project specific culverts.

In addition to their exceptional load bearing capabilities and structural stability, precast concrete culverts require very little or no maintenance at all to exceed the useful life.

CLASSIFICATION OF CULVERTS

Types of culverts

Infraset offers the full range of S-Class rectangular portal culverts readily available in lengths of 1.2m. Culverts ranging in size from 450mm x 450mm up to 3600mm x 3000mm with Butt-joints are manufactured to the relevant S-Class strength requirements. All S-Class portal culverts bear the SANS mark and are designed, manufactured and tested in accordance with SANS 986:2006: Precast reinforced concrete culverts. Reinforced concrete bases are available for all S-Class culverts and are easily installed on site to complete a structurally stable engineered unit.

SAR rectangular portal culverts manufactured to Spoornet loading, NR 1983, have thicker deck and leg sections to accommodate larger fill heights and imposed loads. Culverts ranging in sizes from 900mm x 450mm up to 3000mm x 3000mm are manufactured and unit lengths ranging from 1.2m up to 1.5m as stated in the product tables. SAR culverts are available in 2 strength classes, 0-5m fill and 5-10m fill. Reinforced concrete bases are available for SAR culverts being placed where the fill height does not exceed a maximum of 5m.

Ribbed skew haunch culverts are designed and manufactured to withstand C-Class loading conditions, consisting of a vertical proof load of 150kN/m and a horizontal proof load of 30kN/m. Ribbed culverts range in size from 600mm x 450mm up to 3000mm x 3000mm and vary in unit length as shown in the product tables.

Infraset also manufacture jacking box culverts in various sizes and in standard lengths of 1.190m which are manufactured with bolt holes for longitudinal ties.

Strength of culverts

Precast portal culverts are classified in terms of their crushing strength when subjected to a combination of loading cases involving vertical and horizontal knife edge tests conducted under factory conditions. The proof load test can be defined as a line load that a culvert must resist without the development of crack widths exceeding 0.25mm over a length of 300mm or over two adjacent ribs in ribbed 16 culverts. When required, ultimate load test are also carried out to a magnitude of 25% greater than the applicable proof loads.

There are three different loading configurations that are applied to precast portal culverts to simulate the installed conditions, namely the deck bending moment, deck shear and the inner leg bending moment. The inner leg bending moment is only taken into consideration for the S-Class portal culverts.

Loads on culverts

S-Class portal culverts are tested to a vertical proof load which is a function of the strength class multiplied by the span of the culvert, a horizontal proof load of 30kN/m applied to the top of the leg and a horizontal leg load applied at a height 0.2 times the height of the leg measured from the bottom of the leg for culverts with a height to span ration of more that 0.5. The horizontal leg load is determined by the vertical load multiplied by the relevant factor.

SAR portal culverts are manufactured for installations under railway track and designed to take account of train track, ballast and backfill load combinations as stated in the Spoornet Loading code of practice: NR 1983.

The fill height above the culvert, determines the strength class of the culverts. All SAR culverts are available in two strength classes to suit either 0-5m or 5-10m fill height conditions.

Definitions

Yielding foundation conditions occur when the founding material and the fill material are expected to settle at equal rates (compressible material). The loading is calculated in accordance with TMH7 Part 2 clause 2.3.3.2 (2).

Unyielding foundation conditions occur when the founding material is incompressible (soft rock or harder material). The loading is calculated in accordance with TMH7 Part 2 clause 2.3.3.2 (3) and (4).

Trench condition occurs when culverts are laid in a narrow excavation and backfilled to ground level.

Embankment (untrenched) condition occurs when culverts are laid at ground level and backfilled to final formation level.

The combinations of foundation and installation conditions used in TMH7 are defined as:

Condition 1: Culverts in trench on unyielding foundation with no projection

Condition 2: Culverts in an embankment on yielding foundation

Condition 3: Culverts in an embankment on yielding foundation for h>1, 7b

Condition 4: Culverts in an embankment on unyielding foundation for h<1, 7b

Where h = fill heights in metres b = overall trench width or, if in an embankment, overall culvert width, in metres.

Assumptions

The following assumptions and clauses of TMH7 Parts 1 and 2 were used to compile the table above:

• A minimum fill height of 300mm over the culvert units. Where this cannot be achieved, a 100mm reinforced concrete slab must be used• Standard traffic loading SNABC• Fill material unit weight 20kN/m³ • Concrete unit weight 24kN/m³ • Horizontal earth pressure 7,8kN/m² per metre depth• Ultimate Limit State Load factors.

PRECAST CONCRETE MANHOLES – MANHOLE CONFIGURATIONS

OPTION 1NB – Cast iron frames 2 & 2A require square adaptors and spacers while cast iron frames 4 & 4A require round adaptors and spacers.

Heavy duty lids tests to 120kN.

Medium duty lids tests to 60kN.

Both heavy and medium duty lids fit in the frame which is 130mm high.

A round spacer can be used. This is 75mm high. A square spacer is 100mm high.

Access shaft sections are 750mm in diameter and available in heights of 250, 500 and 1 000mm.

The reducer slab reduces chamber sections to 750mm shaft sections and is available in four sizes (1 000, 1 250, 1 500 and 1 750) and heights respectively (150, 185, 220 and 220mm) and has a 750mm diameter hole. Option 2 allows for a cover slab instead on which a frame and lid can be fitted.

Throughout all options three types of bases can be used. Precast complete with benching, a cast-in-situ founda-tion using a 250mm chamber section or a 500mm section conversion.

OPTION 2Option 2 does away with the adaptor and shaft section/s and instead of a reducer slab, a cover slab is used.

NB – Cast iron frames 2 & 2A require square spacers.

kERB INLET (CATCHPIT)

Features

• Sidewalk mounted catch pits are available in two depth sizes : 400mm and 700mm• The top slab of the catch pit, which has a non slip surface, allows for easy access for cleaning purposes• The front of the unit can be fitted with either a barrier or a roll-over piece depending on the installation• Catch pits are designed to be used in conjunction with an inlet kerb, the profile of which matches any standard kerb• Supply of matching inlet channels may be arranged for use in kerb and channel situations• These precast units have an inflow area of 0.142m².

Air valve chambers

The air valve chamber is a sectionalized structure designed and developed to provide the industry with a high quality, accurate and long lasting method of erecting chambers. Incorporating specially designed step irons, the chambers are easy to install, can be made watertight and can be erected in hours rather than days.

Median Barriers

The Infraset median barriers are robust, double sided, high quality precast units that can be used not only to delineate traffic

but also as sectional dividers in stock yards. Made from high strength 40 MPa concrete, at a length of 2 meters and weighing

just over 1800 kg, these units can be installed with confidence as an effective containment solution. The units are manufactured

with an interlocking joint system that eliminates the need for fish plates and the open channels at the bottom makes for easy

handling with a forklift.

ASSOCIATED PRECAST CONCRETE PRODUCTS TOILETS

ToiletsThese practically indestructible precast toilets are designed to accommodate waterborne, chemical or pit latrine systems, small bore or soak away septic tanks, conservancy tanks or virtually any alternative sewage system.

Ideal for waterborne systems the toilets are available with any combination of toilet pans, showers, taps and wash trough basins. Basins are transported separately and easily fitted to the structure on site.

The integral floor has been designed for effective drainage and to provide the structure with a solid base to stand on which results in little foundation preparations.

Pipework, where applicable, is fitted on the inside of the toilet wall and pressure tested.

RAILWAY PRODUCTS

Introduction

INFRASET design and supply various types of prestressed concrete railway sleepers for main lines and sidings. These prestressed concrete sleepers sustain axle loads of 18.5 tonnes for sidings, 22.5 tonnes for mainlines and 30 tonnes for heavyhaulage lines.
