Our open pit mining, underground solutions and bulk handlingcompany, Tenova TAKRAF, has recently signed a contract for two 1400Lbucket wheel excavators to be supplied to Neyveli Lignite Corporation(NLC). The project is being managed and executed by Tenova TAKRAFIndia, supported by Tenova TAKRAF Germany.

Tenova TAKRAF Africa has received repeat business from a largemultinational mining company for two granulators, which will besupplied to a mining operation in South Africa. Tenova TAKRAF Africaalso recently delivered three chain conveyors for installation at theXstrata Lion Ferrochrome plant in South Africa and, in South America,Tenova do Brazil signed an order for the erection of one stacker and onereclaimer.

New orders received by Tenova Pyromet include five AutoFurn™furnace controllers, which are to be installed in submerged arc furnacesfor Abhijeet Ferrotech and Corporate Ispat Alloys, of India. A furtherachievement for the Company was the recent switching on of a newTenova Pyromet silicon metal submerged arc furnace at SimcoaOperations in Australia, which since the switch-on, has ramped upsuccessfully and is easily achieving its performance guarantees.

Providing and delivering value adding innovative and technologydriven client solutions is at the heart of Tenova Mining & Minerals. Tofurther demonstrate this commitment, the Company hosted the firstNorth American client symposium in Denver, USA, earlier this year.

As a greenfield project, the complex will use modern productionmethods to significantly reduce environmental impact andmaximise metallurgical process efficiency for base and precious

metals production.Currently, Stage P documentation is being compiled for

Glavgosexpertisa – Russian Authority – approval, using the resourcesof both Russian and international entities. Since documentation forsubmission in Russia differs greatly from that produced in the West, theassistance of a Russian Design Institute (RDI) is being utilised to ensure

that it complies fully with Russian legislation.The contract, which was awarded in April 2012 and is due for

completion in August 2013, covers establishing an open pit miningoperation, producing 6 Mt/y over a 27 year life, a metallurgical processplant and associated infrastructure. The process plant, which is plannedfor start-up in the fourth quarter of 2015, will be a world first, as it willextract platinum group metals (PGMs), copper (Cu) and nickel (Ni)from the ore using a unique impregnated Cu-Ni platinum oreconcentration method. Combined gravity and flotation will be employed,allowing for over 80 % PGM recovery into bulk concentrate, which willbe the world’s highest recovery for this ore type. While these are provenunit processes, they have not been implemented in combination beforein a single PGM recovery project, either in Russia or abroad.

The associated infrastructure to be provided includes theadministration and amenities building, repair workshops, garages, watersupply facilities, fire station, mine rescue station and facilities for solidwaste landfill management.

This is the first project to be undertaken by Tenova Mining &Minerals for Russian Platinum. It draws on the global skills of the TenovaMining & Minerals Group, with Tenova Bateman Australia undertakingthe process plant design and, together with Tenova Bateman Russia, thebasic engineering for the plant. Russian design institutes are responsiblefor the mine design and related infrastructure.

The Chernogorskoye deposit is located in the north-western partof the Central Siberian Plateau, which is in the remote Arctic region ofRussia, where temperatures can reach as low as -50 °C. Access to the sitefor the delivery of equipment and machinery will present logisticschallenges, and care also needs to be taken to ensure that emissions fromthis operation are within Russian environmental standards. Waterrecycling and treated effluents from other production areas at the newplant will be used to minimise the volume of fresh water to be supplied.Stockpiling of dry tailings will lead to reduction of the storage area andcomplete elimination of all effluents, while the concentration process willproduce Hazard Class 5 (non-hazardous) tailings.

FAST TRACK PROJECT TO DELIVERGOLD ELUTION FACILITY FOR HARMONY

Tenova Bateman Sub-Saharan Africa is on track for commissioning of the five ton elution facility in June 2013, at Harmony’s Kusasalethu Gold Mine near Carletonville in

Gauteng, South Africa, just 10 months after the EPCM project commenced.

The facility is an extension to the existing gold processing plant atKusasalethu Gold Mine and is being established as part of aninitiative by Harmony, one of the world’s leading gold mining

companies, to enhance efficiency by siting all related processing services ina single location.

The project covers design and engineering, through to constructionand commissioning of an acid wash elution system, electrowinningequipment, gold smelter house and reagent storage area, as well as allassociated utilities such as motor control centre (MCC), transformers andtanks.

By the beginning of April 2013, orders had been placed for allpackages. Construction had been underway since the beginning ofOctober 2012, with a safety record of 85 439 manhours worked withouta lost time incident.

Work on the fast track project commenced in August 2012, withdesign, engineering and construction activities of the various componentsof the elution facility proceeding in parallel with one another to ensurethat the demanding project schedule could be met. The smelter house,which has been designed with sufficient space for the future potentialinstallation of a furnace and bag house, is on the critical installationschedule path. Prefabricated panels were therefore used in place of theplanned precast concrete to reduce installation time.

As a brownfield project, the elution facility had to be designed toaccommodate the existing layout of the Kusasalethu processing plant,which resulted in only a small size site being available, with limitedlaydown area. As a result, most of the packages were modularised toreduce the storage area required at the mine. In addition, lagging of theequipment was completed in Johannesburg, South Africa, before deliveryto the mine for erection. This was done to obviate the need for claddingmaterial to be stored on site.

A further challenge was the need to work in an environment ofhigh security, where all project personnel needed to clear security checkson entering and leaving the site. High security measures, in line with theHarmony security code, have also been designed into the elution facility,in view of the risks associated with the processing of high-grade gold.

The process design is based on proven technology, with Zadratechnology selected for the elution circuit and carbon acid treatmentoccurring before elution. The carbon is then discharged into the acidtreatment column, where diluted hydrochloric acid is added to removeentrained calcium and acid-soluble impurities. After acid removal, thecarbon is transferred by pressure to the elution column for gold elution.The elution cycle continues through the electrowinning cells, until at least

98 % of the gold has been eluted and deposited on the electrowinningcell cathodes. On completion of the elution cycle, the carbon is rinsedand fed to the kiln for reactivation to at least 85 % activity, after which itis recycled for use in the process again. Prior to dispatch to the RandRefinery in Germiston, South Africa, the gold cathode sludge is dried,screened and sampled.

Tenova TAKRAF’s scope of work includes engineering,manufacturing, shipping and technical assistance during erectionof the SAG mill’s feed end, shell, discharge end, drive and main

bearings, as well as all supporting equipment (lubrication and jackingsystems). The main hydraulic motor and rubber shell liners were outsideTenova TAKRAF’s commercial scope of supply, but inside its technicalscope of supply.

The mill is a conventional SAG (semi-autogenous grinding) millin all respects, apart from its drive assembly, and it is centre-driven at thedischarge end using a Hagglünds hydraulic motor and powerpack. Todate, this is the largest hydraulic motor installed on a SAG mill, with950 kW of power, torque of 1 200 kNm (start-up) and 650 kNm(operational), and speed of 13.86 rpm.

Since the mill had to be retrofitted to an existing foundation, anumber of adaptations were required to maintain the mill centreline, aswell as feed-end and discharge-end positions. Certain additions wererequired to anchor the main motor torque arm.

Centre-driving a mill at the discharge end brings significantchallenges where the discharge of ground material is concerned. Theparts used to connect the motor to the mill trunnion have a dual function– to drive the mill and to discharge ground material. Exposure ofstructural parts to abrasive material must be avoided to ensure theirintegrity when exposed to high torsional loads during operation, and aspecial discharge / drive drum and protective liner were developed tocounter possible abrasion.

“The SAG mill is the final and most valuable piece of theprocessing puzzle for us,” said Jerry Janik, general manager of OntarioGraphite’s Kearney Mine. “Delivery of the SAG mill marks a significantmilestone in our path towards graphite production, and on top of thefact, that we’re reactivating a mine with already-proven resources andinfrastructure, it gives us a tremendous advantage over any of ourcompetitors.”

Tenova TAKRAF was awarded the contract to oversee shipping ofall components to site. The Kearney Mine is due to begin production in2013 and, as part of the co-operation agreement with Tenova Delkor,will be supported by Tenova Delkor Canada for aftermarket services.

Ontario Graphite Ltd. is a privately owned Canadian miningcompany committed to the responsible re-commissioning and operationof the Kearney Mine, the largest confirmed graphite mineral resource inNorth America. The mine is also one of the largest individual depositsoutside China and North Korea.

MAJOR ORDER FOR BUCKET WHEELEXCAVATORS FROM NLC, INDIA

Tenova TAKRAF has recently signed a contract for two 1400L bucket wheel excavators (BWEs)from Neyveli Lignite Corporation Ltd. (NLC). The project is being managed and executed by

Tenova TAKRAF India, supported by Tenova TAKRAF Germany.

Tenova TAKRAF is supplying two identical BWEs, witha bucket capacity of 1 400 litres and an estimatedmachine weight of 2 700 tons each. The rated capacity

of the excavators will be 5 460 m3/h and the scope includesdesign, supply, erection, commissioning and maintenance ofthe giant machines. Critical tasks in the basic engineering andmanufacture of several key components will be undertaken atTenova TAKRAF’s Lauchhammer works in Germany.

NLC, a “NavRatna” (one of the “Nine Jewels” of theGovernment of India’s Public Sector Enterprises), is located inTamil Nadu, India. NLC operates India’s largest open-castlignite mines, with a yearly lignite production rate of 24 milliontons and overburden removal rate of 160 million m3. Toexcavate this enormous reserve and to cater for futureexpansion plans to meet the ever increasing power demand,21 BWEs are presently being operated in the mine.

The project is being carried out on a turnkey basis andcommissioning of the equipment is scheduled for June 2015.

Grupo Mexico ranks among the most important companies inMexico, Peru and the US, and is one of the major copperproducers in the world. With 13 mines in operation, Grupo

Mexico also retains the largest copper reserve in the industry. The scope of supply includes three overland conveyors and 18 in-

plant conveyors, ranging from 112 m to 4 252 m in length. The overlandconveyors will handle copper ore at a rate of 7 980 Mtph and the in-plant conveyors will be designed at 12 240 Mtph.

The project will be directed by the Tenova TAKRAF USA officein Denver, with engineering and design supported by Tenova TAKRAF’sworldwide resources.

This system is of proven design, with similar Tenova TAKRAFsystems installed at mine sites around the world. The new project willcomplement the Quebalix II and Quebalix III (oxide line) projects as

previously completed by Tenova TAKRAF at the Buena Vista Mine. Theproject is scheduled to be commissioned in 2014.

21 CONVEYORS FOR GRUPO MEXICO PROJECT Tenova TAKRAF has been contracted by Grupo Mexico and M3 Engineering, for the

design and supply of 21 conveyors for the Concentrator 2 Project at the Buena Vista delCobre Mine (formerly Cananea Mine) in Sonora, Mexico.

The order follows a similarreplacement at another mining operation for the same client. Themaintenance engineer for the company at the time of the replacement saidthe service received from Tenova TAKRAF was excellent. “Teamwork withthe operations team went fluently and Tenova TAKRAF gave constantsupervision during the replacement process. The job was completed safely,within budget and well within the time limits,” he said.

Computers and software will be installed on four existing furnacesat the Abhijeet Ferrotech plant in Visakhaptnam (India’s largestferroalloy plant) and, on one computer at the company’s Corporate

Ispat Alloys Limited plant in Durgapur. Controller software is being optimised for the customer’s specific

plant requirements and will be installed during May 2013, to be operationalby the end of the month. Abhijeet Ferrotech will be supplied with the latestversion of the AutoFurn™ software, which features a number ofenhancements. These include automatic dip tests, tuning mechanisms,dynamic transformer curves, automatic database maintenance, power boostoptions, built in historian and graphical interface enhancements.

With multiple furnaces being converted simultaneously to operateautomatically on the furnace controller system, an intensive trainingprogramme is also being provided by Tenova Pyromet for AbhijeetFerrotech’s furnace operators. Training is scheduled to take place on sitewith the installed AutoFurn™ software system, prior to switch in of the newcontrol system.

This contract is the first to be received by Tenova Pyromet fromAbhijeet Ferrotech, one of the largest producers of manganese alloys inIndia, producing high carbon ferromanganese (FeMn) and high carbonsilicomanganese (SiMn), mainly for the European and South East Asianmarkets.

TENOVA BATEMAN TECHNOLOGIES ANDTURBULENT TECHNOLOGIES SOLVE SX PROBLEMS

After years of research into mixing, extensive testing and on-site pilots, Tenova BatemanTechnologies is now performing the first commercial installations of Turbulent Technologies

mixers, which are being retrofitted at various plants around the world.

Tenova Bateman Technologies is replacing existing auxiliary mixersin situ, in order to increase mass transfer and to solve problems ofhigh entrainment. For the first time, by applying this technology

which is owned by Turbulent Technologies, there is no need to compromiseperformance between the mixer and the settler.

Because replacement of the mixing tanks is not necessary (only internalsrequire replacement), installation of Turbulent Technologies mixers is easilyperformed during routine shutdowns.

Turbulent Technologies’ “Turbulent Mixing” is based upon a combina-tion of Kolmogorov’s theory of isotropic turbulence, surface physical chemistrytheory (Derjagun Landau, Verwey, and Overbeek), and Turbulent Technologies’own proprietary systematic research. This unusual combination of physicalchemistry and turbulent flow theory has been used to design enhanced mixingand separation of the organic and aqueous phases typical of SX plants.

The physical characteristics of the organic and aqueous phases in eachSX plant are unique, resulting in each customer’s unique parameters beingprocessed, using special turbulent flow software to custom design a uniformmixing regime at a precise level of turbulent mixing energy. This encouragescoalescence of small droplets, whilst stochastically breaking fewer of the largedroplets. This has the effect of changing the drop size distribution of the dis-persion, thereby greatly reducing or nearly eliminating the very small droplets.

Plants can mix more intensively to optimise mass transfer, without fear

of negative consequences upstream. At the same time, they are actuallyreducing entrainment and cutting costs.

Dispersions treated with Turbulent Mixing in the auxiliary mixing tankprovide optimal mass transfer (close to theoretical limits), separating morequickly, more easily and more completely in the settler. For a plant producing40 000 t/y of Cu, an increase in 0.5 % of extraction efficiency (e.g. from93.0 % to 93.5 %), means increased annual production of 200 t of Cu.

Extensive on-site testing has shown that Turbulent Mixing consistentlydelivers a greater than 50 % reduction in entrainment, and provides very stableand consistent performance, even when process parameters are changed (O:Aratio, phase inversion, deviations from steady-state, temperature).

Retrofitting of existing plants with Turbulent Mixing reduces Opexand may increase production. This shows a very high ROI for the technologydespite the premium price, and covers the small increase in mixing energyrequirements for larger motor drives. New plants incorporating TurbulentMixing benefit from lower Capex, with support for higher flux/throughputand/or smaller settlers, as well as smaller media filters for organic removal.

Tenova Bateman Advanced Technologies is the exclusive licensee forthe supply of Turbulent Mixing technology to the mining industry.

The turnkey contract, which was awarded to Tenova Bateman India,with Tenova Delkor supplying the jig, covers design and engineeringthrough to fabrication, erection, testing and commissioning of the

various equipment and facilities for the jigging plant. The contract,awarded in 2012, is due for completion in February 2014.

To be used for iron ore beneficiation, the plant consists of a jigfeeding system from the existing hopper, equipped with vibrating feedersand belt conveyors; the air pulsated jig; a substation and control room;and all associated utilities.

The 4 m wide Delkor jig handles 250 t/h of iron ore. Before the

award of the contract, the suitability of the jigging technology for thisapplication was proved in testwork, utilising a unique technique forpredicting the process performance of industrial-scale jigs bymathematically modelling test results from laboratory-scale air-pulsed jigs.

Tenova Delkor’s industry-leading jig technology offers a cost-effective solution for separating valuable products from waste material toproduce clean, saleable products. The jigs effectively and efficiently dealwith both fine and coarse material, handling an extended range of particlesizes. They also offer low operating costs, as they do not require orconsume heavy media.
