We Didn’t Just Set The New Standard. We Invented It.

Two decades ago in 1989, Easton was approached by a private client to create the first lightweight aluminum handlebars for offroad motorcycles.

The design, manufactured by Easton and marketed under the ProTaper name (and later by other companies under a variety of trademarks), exhibited acceptable strength & fatigue performance and much lighter weight, but relatively low stiffness characteristics. Nonetheless, Easton ProTaper set the standard for offroad bar performance.

Now fast-forward twenty years. Changes in the sport have placed new demands on riders and machines alike. Radical 4-stroke engines deliver enormous increases in power and torque. And the riders themselves are more demanding than ever.

Let’s face it. The alloy bars developed two decades ago are simply no longer adequate to meet the needs of today’s evolving sport. So we decided to do something about it. Two things, in fact.

In developing what would become the EXP bar/clamp system, Easton engineers focused on five design parameters to meet the best-in-class performance criteria:

1. Optimize bar diameter. A proprietary analysis of diameters and wall sections mapped against a tube’s material properties and the weight of the resulting part shows a strength/stiffness/weight “sweet spot” for aluminum bars lies somewhere between 1 1/8 and 1 1/2”. Easton engineers settled on a 1 3/8”oversize bar, plus an industry-standard 1 1/8” solution.

For 2010, we’ve re-designed the 1 1/8” TaperWall bar to take advantage of many of the EXP technology features in the popular 1 1/8” format, so riders can have EXP performance without swapping out clamps and hardware.

2. Optimize materials. For oversized (1 3/8” diameter) bars, Easton’s proprietary EA 70 Series Aluminum was chosen for fatigue resistance, and an exceptionally ductile version selected for the high degree of formability required. For the new EXP 1 1/8”, EA 50 alloy delivers an even higher specific modulus (stiffness-to-weight) to optimize steering precision in the industry-standard 1 1/8” format.

3. Create smoother wall transitions to distribute loads more efficiently. Conventional bar butting designs often features relatively abrupt transitions, due to limitations in the source material’s ductility and/or the manufacturing process. This can create internal stress risers, which require additional material to strengthen the area and/or create potential failure sites within the finished piece.

4.Optimize the clamp/bolt system. Clamps and fasteners have received virtually no attention from engineers since the days of 7/8” steel bars except to resize them. This overlooked aspect of bar design turns out to be one of the most fruitful areas in terms of performance enhancement. Within this area, Easton Engineers developed four sub-objectives to increase overall bar system performance:

• Optimize clamping surface to increase surface area/polar moment of inertia; decrease clamping force needed to hold the bar in order to reduce potential damage from pinching or microabrasion.

• Improve overall clamp strength, since it’s often the site of failure.

• Eliminate the 90° interface between bar and clamp to prevent stress risers and site-specific bar failures in this area.

• Optimize bolt design. This was done by moving the system to four 6mm bolts per clamp (instead of the traditional two 8mm bolts) to distribute loads more effectively. Higher quality bolts were also used with rolled threads, and then only partly threaded to increase overall bolt strength.

5. Put the system loads on the clamps, not the bolts. Maximal contact area between clamp plates was accomplished by creating a lip or “shelf” in the contact area. As a result, this permitted a simplified mounting system whereby the upper bolts could simply be snugged up to bring the plates into contact, then lower bolts easily tightened to spec without going through a complex torquing sequence. With this technique, net time difference in the pits swapping bars is less than 30” versus conventional two-bolt systems.

6. Offer more positioning options to better fit the rider to the bike and embrace the ever-growing range of offroad riding disciplines. In addition to Freestyle and “Woods” bars, MX/SX/AX designs are available in eight bends from 54.8-94.3mm in height, 66.7-45.7mm in pull-back, and in sweeps from 17.5-11.6°. Clamps are offered in a variety of bar centers, offsets and base formats.

The Five Key Rider Benefits Of Easton EXP Engineering

So what does all this EXP technology buy you? Glad you asked.

1. More Strength, Less Fatigue. The 1 3/8” EXP design shows cyclic fatigue strength far superior to other single-bar designs, and comparable to 7/8” crossbar designs weighing far more.

2. Stiffness And Ultimate Strength. EXP designs are much stiffer than standard alloy bars, which improves steering and handling, while still offering sufficient flex to create a more benign failure mode (that’s engineer-speak for “they don’t suddenly break in two”) than crossbar designs, at far less weight. Which brings us to

3. Weight Savings. Considered as a bar/clamp system the 1 3/8” EXP solution offers weight savings within 15 grams of the lightest alloy models, but with strength and stiffness comparable to the strongest crossbar designs. And compared to crossbars, 1 3/8” EXP models are lighter—by almost a third of a pound (more than 5 ounces).

4. A More Precise Bike Fit. By developing a variety of clamps/ offset/bar combinations, designers were able to offer the Industry’s widest range of rider fit solutions, while still keeping product SKUs to a manageable level.

5. Still Fully Compatible With Existing Grips And Accessories (7/8” at ends), thanks to extremely ductile Easton aluminum alloys and our advanced formative technologies.

What The Graphs ShowThe false-color Finite Element Analysis (FEA) renderings below show the effects of strain on three bar designs. In these renderings, blue represents the “coolest” or least-stressed areas under load, followed by green, yellow and (not pictured in these examples) red.

This 7/8” crossbar design is strong overall, but the design concentrates loads (green areas) where the crossbar joins the main section, creating a relatively high potential for catastrophic (sudden) failure at this site in an otherwise strong (although heavy) design.

Not Just a Better Bar. A Better System.

Conventional clamp designs are a significant part of the problem the EXP system solves. They were developed for steel bars, and work pretty well at smaller steel-bar diameters (although steel bars have trouble getting enough grip—that’s why they’re knurled). But when the industry went to aftermarket 1 1/8” bars, they kept the 70-year-old mounting system and merely enlarged it to the new bar size. From an engineering standpoint the bar, the clamps, and the clamping bolts are all part of an integrated system and, for optimization purposes, they need to be addressed as such.

Conventional 1 1/8” designs have more clamping surface area (owing to their larger bar diameter), but there’s still a relatively small engagement relative to the loads placed on it. Moreover, the standard two-bolt mounting system creates a “tight’ grip which leads to pinching, which in turn create stress risers in the 90° offset where the bar meets the clamp, weakening the system and ultimately reducing its effective life cycle.

Under cyclic fatigue testing at high loads, two interesting conditions are observed with conventional 2-bolt mounts on 1 1/8” bars:

• Bolts often fail before the bar does, indicating they’re the weak point in the bar/clamp system.

• When bars fail, they fail at the clamping point, indicating a stress riser there.

It should also be mentioned that the 2-bolt clamp design is also significantly heavier than it needs to be in terms of loads and dispersal. All good reasons for Easton to re-invent the entire system.

Why Stiffer Bars Are Better.

OK, the charts on the previous pages show pretty clearly how EXP engineering delivers a stronger, stiffer, more reliable bar at a fraction of the weight. But as riders, we’ve been hearing for years about the “shock absorbing flex” benefits of alloy bars and how they combat arm pump and fatigue. So how can Easton claim their stiffer bars are better than traditional designs?

The Short Answer is, because it’s true. In fact, we have an entire 16-page white paper to prove it. You can get the full story—with more tables, charts, graphs and equations than you can shake your granddad’s slide rule at—from www.eastonexp.com/whitepaper. That’s the Long Answer.

Now for the Medium-Sized Answer, which involves a little bit of suspension physics and some understanding of how bars actually behave under riding loads:

• The sophisticated suspension systems used in offroad racing work because they flex, but also because of their damping characteristics (which is why we use shocks and not springs). In the case of bars, there is effectively zero damping effect. Push on a bar, and it flexes slightly, then returns more or less immediately to its original position. In suspension terms, there is a spring circuit, but no damping circuit.

• During laboratory fatigue testing, we observe that the actual amount of bar deflection under normal offroad riding loads is quite small—less than a millimeter under a 200 pound (76.5Kg) vertical input. For major bumps and other input, it only occurs at all in the last few pounds of load before the entire system is topped out, and unlike a rider’s arms, the front shock, or even a rubber tire, a tubular bar has no significant inherent damping characteristic.

• In the case of micro-vibrations (relatively high-frequency input from engine or other sources), it’s clear that these inputs lack sufficient amplitude to cause the bar to flex (as opposed to merely vibrate along with the rest of the system) at all.

And finally, if flexy bars were really better, why are so many pros still riding 7/8” crossbar designs? (For now, at least.)

To bring the highest level of performance to the 1 1/8” bar format, Easton selected our proprietary EA 50 alloy, a different material than our 1 3/8” EXP designs. And here’s why: in order to provide comparable performance, a smaller-diameter bar needs a more rigid material than a larger-diameter one. So one secret of building stiffer, stronger, lighter bars (of any size) lies in selecting the right material and optimizing its mechanical properties to deliver the best performance for each design. For the oversize EXP, that ideal combination of material properties is found in our proprietary EA70 material. It’s more than three times as strong as CrMo steel; more than double the strength-for-weight of the 6061 aluminum used in competitors’ 1 1/8” bars. And our EA 50 alloy has even higher specific modulus (stiffness for weight), making it the ideal material for the 1 1/8” bar size.

So why not use EA 50 for both? Because at the larger 1 3/8” diameter, the stiffness of EA 50 actually starts to work against itself. But when used in the smaller (and therefore, less rigid) 1 1/8” size, that same added measure of stiffness turns out to be a good thing.

And one final question: why don’t other brands use EA 50 or EA 70 materials in their bars to make them lighter, stiffer, and stronger? Because they’re not Easton.

Lifetime Warranty:Any EXP bar, clamp, or hardware kit determined by Easton Sports, Inc. (ESI) to be defective in materials or workmanship when used by the original owner will be repaired or replaced, at ESI’s option, free of charge when received at the below ESI address, freight prepaid, together with proof of purchase and a description of the claimed defect.

This warranty is expressly in lieu of all other warranties. Any implied warranties of merchantability or fitness for a particular purpose are limited to the same duration as this express warranty.

ESI shall not be liable for any incidental or consequential damages. Some states do not allow the exclusion or limitations of implied warranties, incidental or consequential damages, so the above limitations and exclusions may not apply to you.

This warranty does not cover anything resulting from misuse, abuse, neglect, alteration, failure to perform maintenance as instructed or unauthorized repair or service.
