FibreFlex is a new class of bonded flexible pre-insulated pipe systems for district heating networks, which include a range of pre-insulated Thermoplastic Reinforced Service (TRS) pipes, specifically designed for use within district heating networks operating at temperatures up to 95˚C (continuous up to 80°C) and pressures up to 10 Bar.
FibreFlex service pipes have a multilayer pipe wall construction, comprising a cross linked polyethylene PEX-a inner layer (cross linked using the peroxide method), a high modulus Aramid fibre mesh reinforcement layer, an oxygen barrier and additional high temperature resistant thermoplastic adhesive layers used to bond the individual layers to form the composite pipe structure.
Cross Linked PEX-a materials have been selected for the inner layer of the FibreFlex service pipes due to their proven reliability. PEX-a has outstanding long term thermal and mechanical properties and excellent corrosion and chemical resistance properties when used in district heating applications.
High modulus Aramid fibre mesh reinforcement is used within the wall of the TRS pipe. It is designed to accommodate the pipe wall stress resulting from internal pressure, enabling the FibreFlex pipe to operate at higher internal pressures than that of conventional PEX pipes without the requirement to increase the FibreFlex pipe wall thickness.
When compared with a conventional SDR11 PEX pipe of equivalent internal diameter, a FibreFlex pipe will have a reduced pipe wall thickness and external diameter and in addition will be able to operate at a higher pressure due to the Aramid Fibre mesh reinforcement. This reduced pipe wall thickness and external diameter result in a FibreFlex pipe that is more flexible to install, significantly increasing its range of use for district heating applications.
The reduced external diameter of the FibreFlex pipe enables the insulation thickness to be increased over that of a thicker wall PEX pipe, resulting in an equivalent external diameter protective jacket pipe.
FibreFlex pipes have an operating pressure of 10 bar compared with the 6 bar operating pressure for conventional SDR11 PEX pipe. This increased operating pressure enables FibreFlex pipes to be used for district heating networks with elevated pressures; alternatively FibreFlex pipes offer higher safety factors when used for low pressure heating networks.
FibreFlex pipes are continuously insulated during the manufacturing process using a CFC free bonded polyurethane foam, which has an outstanding thermal conductivity value of ≤0.021W/mK at +50°C.
Compared with a PEX pipe of the same internal diameter and equivalent external diameter protective jacket pipe, FibreFlex pipes offer a significant reduction in system heat loss due to their thicker, low thermal conductivity insulation layer. The calculated reduction in heat loss for the larger diameter FibreFlex pipes is up to 17% lower than conventional PEX pipes.

The FibreFlex pipe system offers increased flexibility, simplifying the design and installation of the district heating network, especially where the pipe is to be installed in trenches with existing service pipes or where the pipe has to be routed around existing obstacles, such as trees or buildings.
Compared with conventional flexible monolayer plastic pipe solutions, FibreFlex offers increased system reliability and reduced heat loss.
FibreFlex pipes are designed and installed without the requirement for complex thermal expansion loops or thermal compensators, resulting in a more cost effective and efficient system .
FibreFlex pipes are delivered to the installation site in long continuous lengths either as a coil or on a drum. Pipes can be supplied cut to the required length, significantly reducing both on-site installation time and the number of joints required to complete the system. The FibreFlex compression jointing system overcomes the need to employ qualified on-site welding techniques normally associated with rigid district heating systems. These longer continuous flexible pipe lengths, combined with an easy to install non-welded fittings solution, enables FibreFlex pipes to be installed using narrow trenching techniques, offering significant on-site installation time and cost savings.
FibreFlex is a flexible pre-insulated TRS pipe system with a maximum continuous operating temperature of +80°C (maximum fluctuating temperature limit +95°C) and 10 bar design pressure. A range of service pipe diameters from 25 mm to 160 mm are available.
FibreFlex is an ideal solution for:
– Local district heating networks– Low temperature City Heat networks– Elevated pressure heating networks in hilly areas– Agriculture applications– Private domestic heating applications– Other heated media pipeline applications with system operating temperatures and pressure

The FibreFlex pipe system is designed for a 30 year minimum service life when operating continuously at a maximum temperature of +80°C and a maximum operating pressure of 10 bar (+95°C maximum fluctuating temperature).
Where FibreFlex pipelines are operated at temperatures and pressures lower than their design maximum, the service life of these pipe systems can be extended.
The maximum operating service pressure of the FibreFlex pipe system is dependent on the continuous system operating temperature and required minimum service life.
Table A0 identifies the relationship between service life, operating pressure and temperature for FibreFlex pipes.

FibreFlex pipes are connected using steel compression fittings (press connectors). A hydraulic press tool is used to fit the press connector onto the pipe, resulting in a joint which is fully end load bearing in service and which cannot be removed from the pipe.
FibreFlex connectors consists of two parts:- inner steel coupler;- outer steel sleeve.
The installation of the press connector requires the FibreFlex pipe end to be expanded before placing the steel insert into the pipe; this is followed by the compression of the steel outer sleeve onto the pipe’s outer surface. For diameters upto and including 110mm, industry standard press tools may be used when installing FibreFlex press connectors to FibreFlex pipes. For diameters 25-40, 50-110 and 125-160mm, Radius-Kelit press tools are available.
When insulating the FibreFlex press connector, insulation shells or heat shrink insulation sleeves are available.

A3. Pre-insulated fittingsA range of pre-insulated steel fittings are available which terminate with a pre-welded FibreFlex Pro Press Weld Adaptor; this enables a connection to be made to the FibreFlex pipe without the need for on-site welding.
FibreFlex Pro Press Weld Adaptor consist of three parts:- inner steel insert;- polymer sleeve;- outer steel sleeve.
The installation of this type of press connector does not require the FibreFlex pipe end to be expanded before placing the steel insert into the pipe, which is critical when installing pre-insulated fittings; polymer sleeve is compressed between steel outer sleeve and pipe’s outer surface, which provides required compression of FibreFlex carrier pipe for reliable connection.
For diameters up to and including 110 mm, industry standard press tools may be used when installing FibreFlex Pro pre-insulated fittings to FibreFlex pipes. For diameters 25-40, 50-110 and 125-160mm, Radius-Kelit press tools are available.
When insulating the connection between the FibreFlex pipe and the pre-insulated connector, an Insulation Sleeve Heat Shrink should be used. Additional heat shrink bands installed above the ends of Sleeve Heat Shrink provide increased leakage protection.

To protect and seal the ends of the FibreFlex pipe ends from water, Heat Shrink End Caps shall be installed.
It is important to provide adequate insulation at every FibreFlex connection when buried underground, as ground water ingress into the joint insulation will have a critical effect on the fitting’s corrosion resistance and will increase the system heat loss.
To insulate the FibreFlex Press Coupler or the joints to the FibreFlex pre-insulated connectors, a Heat Shrink Sleeve should be used. The flame from a gas burner is used to warm the Heat Shrink Sleeve, which shrinks onto the FibreFlex protective pipe. Additional heat shrink bands are installed above the ends of the Heat Shrink Sleeve and provide increased leakage protection.
Insulation Shells of different configurations are available (Straight, T-Branch, Elbow 90 Degree). Combined with special design Sealing Rings they provide reliable insulation for all types of FibreFlex Press connectors (elbows and tees up to dimension 90, straight couplers up to dimension 140), these Insulation Sleeves are quick and easy to install without the requirement for special tooling.
For future connections to FibreFlex pipeline, a pre-insulated T-Branch with a blind outlet or additional valve can be installed. To provide heat insulation to the Dead End a Heat Shrink Sleeve shall be installed and insulated with PUR Liquid Components.

Wall Sealing Rings should be used where the FibreFlex pipe penetrates the wall of the building; this will prevent ground water entering the building (ground water pressure resistance up to 0.5 bar).
Where the ground water level is high or in areas where there is a risk of flooding, the Wall Compression Seal 80 shall be used (water pressure resistance up to 1 bar). Where there is additionally, a requirement to both seal the bore hole and for aesthetic reasons to cover gaps between the pipe and the bore hole, then the Wall Compression Seal 40 should be used.
Wall Compression Seals may be used in conjunction with a PVC Pipe Sleeve; this provides an increased level of wall compression seal tightness.
At the exposed end of the FibreFlex pipe a Heat Shrink End Cap (see A4.1 and A4.2) shall be used to protect the pipe insulation; this will prevent ground water making contact with the FibreFlex foam insulation.
