Labour Intensive

Inventory count is an extremely ‘Labour intensive’ process, where it takes 40 people & one day to finish the job. It is also a cumbersome process where mistakes in noting the batch number leads to recount of inventory.

Higher Truck Turn-around times

As material needs to be searched throughout the whole cable yard, picking time is high and hence higher truck turnaround times.

Poor recording of Bin-wise accuracy

Often the materials are placed in different bins than allotted by system due to want of space. However it is not updated in the system immediately.

No real time updates of Yard Space

The data in SAP is not getting updated in real-time; gets entered only towards the end of the shift.

CHALLENGES

The client wanted to implement ‘Yard Management System’ in its Alwar cable yard to achieve inventory visibility, and to increase the speed & accuracy of inventory count process. The major challenges our AddYard solution tried to solve using Bluetooth beacon technology are

Client is one of the largest electrical equipment companies in India with products ranging from consumer durables to industrial equipment like induction motors, capacitors, industrial and domestic cables and wires. The concerned project is for industrial cable yard management. Client has one of their manufacturing plants in Alwar, Rajasthan and the manufactured cable drums will be stored in the open yard before being shipped to fulfil an order. Because of lot of inefficiencies, in the existing manual systems & harsh weather conditions, client wanted to have an automated solution that provides inventory visibility & operational ease.

The Problem/Existing Situation

Client stores cable drums of different sizes in specified bins & these bins are managed by SAP WMS system. Physically, a bin is a defined space between two stationary poles that are markers. In Alwar, our client has total five cable yards & each of them has a separate QA lab. Each drum is stenciled with Order Number & batch details once the drum is approved.

Both hydra and cranes are used to transfer the drums – - Placing the drum in a mentioned bin in case of putting - Placing the drum in a truck in case of dispatching

ADDVERB SOLUTION

To overcome the above mentioned challenges and to provide the best operational efficiencies for cleint, Addverb has evaluated all the possible technologies & suggested the most ‘Efficient & Feasible Solution’ using ‘Bluetooth Beacons’.

AddYard software would run on the Panasonic tab & is used for GPS positioning for reading of the Beacons by operators. It would also run on a server. We provided solution for both Put Away as well as Picking the drums.

In our solution, we divided the entire yard into different bins and fixed beacons were attached at different locations of the bin. The allocation of drums into different bins will be done by SAP. Mobile beacons will be attached to the drums, and these mobile beacons will be constantly in touch with the fixed beacons & the location will be identified through triangulation technique.

RESULTS

Fast stock taking & Blind stock taking is possible through YMS. The data is captured on real-time basis, which leads to efficiency. As the bins and the drums are tracked on a real-time basis, little chance for theft, mismatches & Stock take is a matter of hours.

Before AddYard, around 40 people were deployed to do stock take & it’s a 3-day event, any mistakes in noting the batch number leads to recount of the inventory. With AddYard, Stock Take is a matter of hours & is 100% accurate.

Elimination of Paper based picking. Before AddYard, ‘Picking Time’ is higher as material needs to be searched in the whole cable yard, which leads to higher Truck Turnaround Time.

The tablet device specified for AddYard is very robust. It has dust resistance tested for 8 hours & heavy rains 12l/min for 1 min.

The ‘Bluetooth based AddYard’ provides seamless integration into the existing systems & can be replicated to other sites without much hassle.
