1 Cranes with a large overhang, extending cranes,manipulator crabs, manipulator cranes
1.1 The KBK ergo system
To accommodate loads beyond the reach of the crane runway or the crab, theKBK classic crane construction kit has been expanded to include the KBK ergo system.
The KBK ergo components can take up forces acting in the opposite direction togravity. These components are used in the following crane types:
Cranes with a large overhangExtending cranesManipulator crabsManipulator cranes
The actual load to be lifted may only be very small (load range below 100 kg).
With its specially developed components, the KBK crane construction kit can beused as a modular system for crabs and cranes, monorails and double rail systemswhich meet the requirements of ergonomic mechanisms with jibs and the associatedmoments.
Rigid trolleys integrated into special end carriages and trolley frames, together withrigid suspensions provide an extremely smooth running system which is safe and reli-able to use.

Installations must be designed and specified with these parts.
Articulated cranes must not be used on rigidly suspended crane runways.

KBK ergo components andassemblies
Electric chain hoists used with KBK:
- The layout diagrams and tables in KBK documentation are valid for Demag chainhoists with lifting speeds up to max. 15 m/min.
Balancers with KBK:When using rope balancers with KBK, the following must be observed:- Rope balancers work at higher speeds and accelerations than chain hoists. This
increases the lifted load coefficient.
- When being used in handling systems, deflections and vibrations lower than inclassic crane construction are often desired.
Pneumatic rope balancers with lifting speeds up to max. 60 m/min can be used if
- at least factor 1,1 is used when calculating the load K by means of the diagrams� K = GH x 1,1 + G3
(this factor may be increased, in order to avoid high deflections and unwantedvibrations)
- the selection table for 80 kg is used for the D-BP 55 and the selection table for160 kg is used for the D-BP 110 (at 6 bar and rated SWL) in a simplified manner.
Electric rope balancers with lifting speeds up to max. 80 m/min can be used if
- at least factor 1,35 is used when calculating the load K by means of the diagrams� K = GH x 1,35 + G3
(this factor may be increased, in order to avoid high deflections and unwantedvibrations)
- the selection table for 160 kg is used in a simplified manner for a rope balancerwith a rated SWL of 80 kg.

Larger overhangs are possible with KBK ergo components than with KBK classiccomponents.
The crane girders require overhang u2 on both sides, if the crane length lHT is in-creased accordingly and the crane span dimension lKr is maintained.
The crane selection tables on pages 8 and 9 show the maximum permissibleoverhang IA1.
Crane types:
• Single-girder crane: cranes and runways from KBK II-L and KBK II
• Double-girder crane: cranes and runways from KBK I, KBK II-L, KBK II
Due to increased lateral forces, for the single-girder crane a KBK classic double trolleywith articulated frame is used as crab. (For cranes up to IHT = 3 meters, a single trolleyis sufficient as crab.)
For double-girder cranes, a KBK classic crab frame is used as crab.
The ends of the crane girders are provided with KBK classic end caps.
KBK ergo end caps with rubber buffers are inserted at the ends of the runway.

4.1 Overhung bridgecranes according toselection table
Larger overhangs are possible using cranes built with KBK ergo components.
The maximum overhang, the suspension distance and the suspension load can betaken from the following tables, depending on the load to be lifted and on the cranegirder length. The tables are based on the following standard values and conditions:
• u1 = 250 mm
• Track overhang; 200 mm
• u2 < IKr
• Maximum permissible overhang IA1 according to profile and crane type:
The overhang IA1 depends on the load to be lifted.
Examples are marked in the tables using the symbols: ���
GH = 250 kg; IHT = 5 m, crane type: double-girder crane
The limits for the values sought are as follows:
KBK II-L KBK II
Overhang dimension: max lA1 = 885 mm max lA1 = 1395 mm
Suspension distance: lW = 2.0 – 3.4 m lW = 2.0 – 4.2 m
Suspension load: GAB = 20 / 625 kg GAB = -55 / 775 kg

Greater extension lengths IA with smaller base IR1 are possible using cranes built withKBK ergo components than with KBK classic components.
The crane selection tables on pages 13 and 14 show the maximum permissibleoverhang IA1.
Due to unfavourable headroom dimension, model A (extending rail underneath cranegirder) is not available for double-girder cranes. In model B, the extending rails arerouted between the crane girder rails.
Crane types:
• Single-girder crane: extending frame type A1/1• Double-girder crane: extending frame types B2/1 and B2/2
Crane runways: KBK II-L, KBK IICrane girders: KBK II-L, KBK II, KBK II-TExtending rails: KBK II-L, KBK II
KBK classic trolleys are used as crabs in the extending rail. For extending types A1/1and B2/1 double end carriages with an articulated frame are used. (For cranes up toIHT = 3 meters, a single trolley is sufficient as crab.)
The extending rails are the same length as the crane girders.Shorter extending rails are available on request (separate invoice required).

5.1 KBK II-L / II ergoextending frame
KBK ergo extending rails can be of KBK II-L or KBK II design.
Even for larger outreaches, neither counterweights nor additional counter-pressurerollers are required when using KBK II ergo trolleys.
5.1.1 Frame A1/1

The KBK ergo B2/1 and B2/2 extending frames are used in double-girder cranes. So-lution A is not used due to unfavourable headroom dimension.
Trolleys are an integral part of the extending frame.
Crab end carriage 220 must be ordered separately.

6 Manipulator crabs, manipulator cranes
Offset loads and the resulting moments on manipulators and handling equipment putparticular strain on the crane installations.
Such crane installations must therefore be designed and specified accordingly.
If forces acting in the opposite direction to gravity are exerted on the trolleys and sus-pensions, KBK ergo components must be used at the points concerned.
Otherwise, classic KBK components can be used.
Double-rail crane runways: KBK I, KBK II-L, KBK IICrane girders: KBK I, KBK II-L, KBK II, KBK II-T
Manipulators and handling equipment are bolted to a KBK ergo crab frame.The manipulator crab runs in a double rail system or on a double-girder crane.
KBK ergo end caps with shock absorbers are used as end caps. For total weights ofless than 300 kg and centric loads, KBK ergo end caps with cellular foam or rubberbuffers can be used, as can KBK classic end caps.
The dead weights of the crane and crab are included in the total weight.

7 KBK ergo suspensions
The KBK ergo suspension can take up loads resulting from the use of handlingequipment and cranes with a large overhang or large outreach.
The use of a rubber element allows the suspension to take up forces acting in all di-rections, i.e. in addition to vertical forces also horizontal forces and forces actingagainst gravity, and to adapt to deflection in the runway. Moreover, the rubber ele-ment provides additional protection from shocks for the superstructure and theKBK installation
Suspension heightKBK I: 95 ± 4 mmKBK II: 140 ± 7 mm
The KBK ergo suspension headroom corresponds to the short adjustableKBK classic suspension. Larger suspension heights must be adapted to suitthe steel structure.
Short adjustable KBK classic and KBK ergo suspensions can be used alternately.
KBK ergo suspensions must be used at runway ends.

The KBK ergo trolleys can accommodate horizontal as well as kick-up forces anddownward-acting forces.
To accommodate kick-up forces, the rollers of the KBK ergo I trolley are supportedagainst the section ceiling. For this purpose, it features a pair of counter-pressurerollers which can be adjusted via an eccentric shaft.
Horizontal forces are transmitted by both trolleys by means of lateral guide rollers.
KBK ergo trolleys are rigidly bolted to end carriages or crab frames. For thisreason the rollers are mounted non-rigidly to the trolley side cheek thus permittingslight movement. The travel resistance is approx. 1 – 2 % of the load (uniform motionapprox. 0.5%).
In the case of KBK II ergo trolleys, buffer forces must not be transmitteddirectly into the trolley itself! The crab frames and end carriages are bufferedfor force transmission.
KBK ergo end carriages are not able to negotiate curves!

Tandem end carriages when the crane span dimension lKa is > 1000 mm, or the per-missible crane trolley load for a double-girder crane end carriage is exceeded.
For double-girder cranes with KBK II ergo tandem end carriages, the runway can bemade either of KBK II-L or KBK II sections. The crane can be either of KBK II-L, II orII-T design.

Standard dimensions for the crane span Ika are listed below:

The overall length of the tandem crane end carriage results from 2 x lKa -50 mm.

11 KBK ergo end caps, buffers, shock absorbers andend power feed
End caps are available for the KBK II-L, II, II-R and II-T profiles.
KBK II-R ergo end power feeders can be used to supply power to the KBK II-R.KBK ergo end power feeders can be equipped with the same shock absorbingelements are the KBK ergo end caps. A KBK II-R ergo end cap is used to seal thesecond end of the KBK II-R ergo rail.
It is permitted to use track buffers for swaying loads. If KBK ergo end carriages areable to approach the track buffer, the end carriages must be equipped with bufferplates to suit the track buffers.
All installations must be amply dimensioned so that the end caps and trackbuffers are not approached during operation.
KBK classic end caps must be used for KBK I.
The type of end caps selected for KBK II depends on the suspensions andtrolleys used.
If KBK classic trolleys are used, KBK classic end caps can always be used.If KBK ergo end carriages are used, KBK ergo end caps as well as buffer plates mustbe used on the KBK ergo end carriages.
In the case of the KBK ergo end caps, the following shock absorbing elements canbe used in the end caps for the specified applications:

12 Power supply
Power supply via a spiral hose
C-rails are mounted on the runway or crane girder ends, with a plastic-sheathed wirecord running parallel to the rail stretched between them. The spiral hose moves overthis cord. The ends of the spiral hose are screwed to bulkhead stuffing boxes.
The maximum travel distance for manually operated cranes is four metres.
Power supply via a KBK 25 system
Brackets for round cables are inserted into KBK 25 cable trolleys to take up a com-pressed air hose. The ends of the hose are supported in brackets for round cableswhich are fastened to the end clamps.
